Tool wear occurs gradually as material is removed from cutting tools during operation. The three main types of tool wear are flank wear, crater wear, and nose wear. Flank wear increases cutting forces and can cause tool failure if it exceeds 0.5-0.6mm. Crater wear increases the rake angle but weakens the tool. Nose wear shortens the tool and reduces machining accuracy. Factors like cutting speed, depth of cut, tool material, and work material affect the tool's life, which is the length of satisfactory operation before needing replacement due to wear.

Turning plays most important role in Machining and Turning is the form of machining process which uses a single-point cutting tool for material removal, from this slide we can get the importance of turning.
This chapter aims to provide basic backgrounds of different types of machining processes and highlights on an understanding of important parameters which affects machining of metals with their chip removals.
Metal cutting or Machining is the process of producing workpiece by removing unwanted material from a block of metal. in the form of chips. This process is most important since almost all the products get their final shape and size by metal removal. either directly or indirectly.
The major drawback of the process is loss of material in the form of chips. In this chapter. we shall have a fundamental understanding of the basic metal process.

Investigation on SS316, SS440C, and Titanium Alloy Grade-5 used as Single Poi...IJERA Editor
The main objective of this work is to find alternative materials for the cutting tools used in turning operations. The conventional materials like tungsten carbide(WC), titanium carbide(TiC), cubic boron nitride (CBN) and diamond used as cutting tools for turning operations on lathe are expensive. Titanium grade 5 (Ti-6Al-4V), SS440C/AISI440C and SS316 are some of the materials which satisfy the necessary requirements for turning metals and polymer materials. These materials are machined as per the standard tool signature of high-speed steel tool (HSS) and are subjected to necessary heat treatment for hardening and then finish ground. The machined tools thus prepared were used to turn mild steel and aluminium workpieces. The cutting forces at play are determined using lathe tool dynamometer and plotted on a MCD (Merchant’s Circle Diagram). The cutting tools are also subjected to tests to determine tool life, wear and work hardening. It is found that the performance and tool life of SS440C is better and cost effective compared to existing tools. Even though Ti-6Al-4V is comparatively costly it could be used for obtaining good surface finish.
Investigations on Milling Tool: - A Literature ReviewIJRES Journal
Milling machines are tools designed to machine metal, wood, and other solid materials. Often automated, milling machines can be positioned in either vertical or horizontal orientation to carve out materials based on a pre-existing design. The main aim of this paper is to focus on the study of effects of cutting tools on various materials while the parameters are kept constant and also by varying the parameters. A literature review was conducted to find the effects of different cutting tools on milling of different materials. It was found out that most of the work was done using single tool and single material and results were recorded. The literature review gives us idea to use more than one material and subject it to the single tool. And then a comparison can be made on the results that are recorded.

CFD Simulation of By-pass Flow in a HRSG module by R&R Consult.pptxR&R Consult
CFD analysis is incredibly effective at solving mysteries and improving the performance of complex systems!
Here's a great example: At a large natural gas-fired power plant, where they use waste heat to generate steam and energy, they were puzzled that their boiler wasn't producing as much steam as expected.
R&R and Tetra Engineering Group Inc. were asked to solve the issue with reduced steam production.
An inspection had shown that a significant amount of hot flue gas was bypassing the boiler tubes, where the heat was supposed to be transferred.
R&R Consult conducted a CFD analysis, which revealed that 6.3% of the flue gas was bypassing the boiler tubes without transferring heat. The analysis also showed that the flue gas was instead being directed along the sides of the boiler and between the modules that were supposed to capture the heat. This was the cause of the reduced performance.
Based on our results, Tetra Engineering installed covering plates to reduce the bypass flow. This improved the boiler's performance and increased electricity production.
It is always satisfying when we can help solve complex challenges like this. Do your systems also need a check-up or optimization? Give us a call!

Tool Wear and Tool life of single point cutting tool
1. Tool Wear And Tool Life Of Single Point
Cutting Tool

2. Tool wear
Wear is loss of material on an asperity or
micro-contact, or smaller scale, down to
molecular or atomic removal mechanisms. It
usually progresses continuously. Tool wear
describes the gradual failure of cutting tools
due to regular operation. It is a term often
associated with tipped tools, tool bits, or drill
bit that are used with machine tools.
3. Types of tool wear
• Flank wear
• Crater wear
• Nose wear
4. Flank wear
Flank wear occurs on the tool flank as a result of
friction between the machined surface of the
workpiece and the tool flank. Flank wear appears
in the form of so-called wear land and is
measured by the width of this wear land, VB,
Flank wear affects to the great extend the
mechanics of cutting. Cutting forces increase
significantly with flank wear. If the amount of
flank wear exceeds some critical value (VB >
0.5~0.6 mm), the excessive cutting force may
cause tool failure.
5. Crater wear
Crater wear consists of a concave section on the tool
face formed by the action of the chip sliding on
the surface. Crater wear affects the mechanics of
the process increasing the actual rake angle of the
cutting tool and consequently, making cutting
easier. At the same time, the crater wear weakens
the tool wedge and increases the possibility for
tool breakage. In general, crater wear is of a
relatively small concern.
6.
7. Nose wear
Nose wear occurs on the tool corner. Can be
considered as a part of the wear land and
respectively flank wear since there is no
distinguished boundary between the corner wear
and flank wear land. We consider nose wear as a
separate wear type because of its importance for
the precision of machining. Nose wear actually
shortens the cutting tool thus increasing gradually
the dimension of machined surface and
introducing a significant dimensional error in
machining, which can reach values of about
0.03~0.05 mm.
8.
9.
10. Effects of Tool Wear
Some General effects of tool wear include:
• Increased cutting forces
• Increased cutting temperatures
• Poor surface finish
• Decreased accuracy of finished part
• May lead to tool breakage
• Causes change in tool geometry
11. Wear Control
The rate of tool wear strongly depends on the cutting
temperature, therefore , any measures which could be
applied to reduce the cutting temperature would reduce the
tool wear as well. The figure shows the process parameters
that influence the rate of tool wear:
12. Reduction in tool wear can be accomplished by using
lubricants and coolants while machining. These
reduce friction and temperature, thus reducing the
tool wear.
Additional measures to reduce the tool wear include
the application of advanced cutting tool materials,
such as coated carbides, ceramics, etc.
14. Definition
(a) In R & D : Actual machining time (period) by which a fresh
cutting tool (or point) satisfactorily works after which it needs
replacement or reconditioning. The modern tools hardly fail
prematurely or abruptly by mechanical breakage or rapid
plastic deformation. Those fail mostly by wearing process
which systematically grows slowly with machining time. In
that case, tool life means the span of actual machining time by
which a fresh tool can work before attaining the specified limit
of tool wear. Mostly tool life is decided by the machining time
till flank wear, VB reaches 0.3 mm or crater wear, KT reaches
0.15 mm.
(b) In industries or shop floor : The length of time of
satisfactory service or amount of acceptable output provided
by a fresh tool prior to it is required to replace or recondition.
15. Assessment of tool life
There are three ways of assessment of tool life
1. No. of pieces of work machined – This is
used commonly when the tool operates
continuously .
2. Total volume of material removed –This is
used commonly when the tool is used for high
stock removal.
3. Total length of cut
16. Modes Of Failure Of Tool
1-Premature Failure
(a)Fracture failure - Cutting force becomes
excessive and/or dynamic, leading to brittle
fracture.
(b)Thermal failure - Cutting temperature is too
high for the tool material.
2-Gradual Wear-Gradual failure
17.
18.
19. Factors Affecting Tool Life
Cutting speed
Feed and depth of cut
Tool geometry
Tool material
Work material
Nature of cutting
Rigidity of machine tool and work
Use of cutting fluids
21. Depth of cut
Too small
• Loss of chip control
• Vibration
• Excessive heat
• Uneconomical
Too deep
• High power consumption
• Insert breakage
• Increased cutting force
22. Feed Rate
Too light
• Stringers
• Rapid flank wear
• Build-up edge
• Uneconomical
Too heavy
• Loss of chip control
• Poor surface finish
• Crater wear/plastic deformation
• High power consumption
23. Tool Geometry
Rake angle-If it is increased in positive direction , the cutting
force and amount of heat generated are reduced. This increases
the life of the tool. But if it is increased too much , cutting
edge is weakened and capacity to conduct heat also decreases.
Relief angle-These are provided on the cutting tool to prevent
rubbing of tool flank with machined work surface. Thus it
reduces the amount of heat generated and increases tool life.
Cutting edge angles- these angles affect tool wear. Up to a
certain value of these angles , higher speed without an adverse
affect on tool life can be used.
24. Tool material
Hardness
Cutting tool material must be 1 to 1/2 times harder than
the material it is being used to machine.
Wear Resistance
• Able to maintain sharpened edge throughout the
cutting operation
• Same as abrasive resistance
Shock Resistance
• Able to take the cutting loads and forces
Shape and Configuration
• Must be available for use in different sizes and shapes.
