Friction stir welding was used to join various stainless steels and nickel base alloys. Polycrystalline cubic boron nitride tools were used for the welding. Testing showed:
1) Excellent weld quality and mechanical properties were achieved for all materials welded.
2) Fine grain sizes were observed in the weld regions.
3) Tool life using PCBN tools is improving through grade development, with over 260 feet of welds achieved in testing.

Effect of shoulder geometry on joint morphology and mechanical properties of ...Amish Singh
With the development of friction stir welding (FSW), there is more and more research content on the optimization of tools. In friction stir lap welding (FSLW), the research about optimizing the tools focused on geometry of pin and shoulder, and few researches about the pin-less tool. In order to eliminate the hook defect and cold lap defect, this paper studied the influence of shoulder geometry with pin-less on FSLW joints with 2024-T4 aluminum alloy. Three kinds of raised pointer shoulder were designed independently in order to explore the basic law of FSLW with pin-less tools on aluminum alloy.
The test focused on the cross-section morphology, microstructure, and lap shear failure load and fracture morphology. The joints with good lap shear failure load were obtained by these three tools, proved to have a successful tool design. The material flow during welding were briefly analyzed. It was found that under the same parameters, increase the number of pointer can improve the flow ability of the lap interface. This paper compares two different rotating speed on the morphology and mechanical properties of the joints. The results show that the increase of pointer quantity, improvement of speed can promote the lap connection and with 6 pointer mixing head, at the rotational speed of 2000r/min and the welding speed of 20mm/min, the highest lap shear failure load was obtained with 78.8N/mm.

Micro struc analysis can be done for examine the parent and the welded material. Cutting and sectioning of the welded pieces for metallographic analysis of the planes which are perpendicular for the attachment and the travelling direction & which is parallel to the friction welding was done. Here the mechanical properties of welding which was were determined by employing the same standard micro hardness and also tensile hardness testing and finding the maximum elongation of the metals to the properties of fsw. From experimental fsw process it can be found the pin profile and also the rotational speed, feed is an important in manufacturing of free welds in fsw of aluminum, copper and steel. Heat is generated between the tool and material which leads to a very soft region near the FSW tool. It then mechanically intermixes the two pieces of metal at the place of the joint, then the softened metal (due to the elevated temperature) can be joined using mechanical pressure (which is applied by the tool), much like joining clay, or dough. It is primarily used on aluminium, and most often on extruded aluminium (non-heat treatable alloys), and on structures which need superior weld strength without a post weld heat treatment.
It was invented and experimentally proven at The Welding Institute UK in December 1991.

Aluminum alloys are used in many applications in which the combination of high strength and low
weight is attractive; ship building, air frame, transportation industry etc. are some areas in which the low
weight can be significant value. Friction stir welding (FSW) is a new welding technique particularly well suited
to aluminum alloys though this technique is also used for other materials. Friction stir welding promises joints
with low porosity, fine microstructures, minimum phase transformation and low oxidation compared to
conventional welding techniques. It is capable of joining combinations of alloys not amenable to conventional
welding.Experiments for tensile and deflection tests were carried out and reported in this research paper. The
base material used for friction stir welding was AA 6351–T4 Aluminum alloy. Tensile strength and breaking
loads were increased with increase of rotational speed of the tool but it drops after attaining marginal speed.
Deflections of friction stir welded specimens and base materials were compared and they exhibited almost
similar trends at different load conditions and deflections of all the specimens were increased with increment of
load

This research deals with the determination of the weld strength of the aluminum alloy of different grades in friction stir welding (FSW). The different grades of the plates are welded by the
different tool geometry namely as cylindrical tool and the tapered threaded tool. During the welding the rotational speed of tool and feed rate of the tool are kept constant. Testing of the specimens is carried out by ASME –SEC-IX and the weld strengths are compared.As a result it is found that the
threaded tool geometry gives the better weld strength and also the surface finish.

In the modern era, most of the industries have a high demand of light weight, high strength structures with desired product properties which depend on the joining of dissimilar materials for manufacturing.
In TIG welding tungsten electrode is placed centrally in the torch. During the inert gas supplied through the annular space between torch and electrode, the filler material was supplied using a separate rod and shielding undertaken by covering the weld zone with a blanket of gases (Argon, Helium) which prevent the exposure of weld metal to oxygen and hydrogen of the air.
In MIG welding, the arc is struck between the work piece and the wire, which act as electrode and filler material, the arc and weld pool were shielded by inert gas. Depending upon the work material, the shielding gas may be argon, helium and carbon dioxide. In this case, the bare metal electrode (consumable electrode) in the form of continuous wire is fed through welding torch with the help of electrical motor and feed rolls.
Mild Steels are the carbon steels which generally contain less than about 0.60-1.4% wt of Carbon. The alloy of Mild Steel with Chromium, Magnesium, Vanadium, tungsten and Molybdenum are used as Knives, Razors, Cutting tool, dies, hacksaw blades and crankshaft. They typically have a yield strength of 430–585MPa (62–85 Ksi), tensile strengths 605-780 MPa (88–113 Ksi), and a ductility of 33–19%EL.
The stainless steels are highly resistant to corrosion in a variety of environments, especially ambient atmosphere. Their predominant alloying element is chromium; a concentration of at least 11 wt% Cr is required. They typically consist a yield strength of 205 MPa (30ksi) to 1650Mpa (240 Ksi), tensile strengths between 380 and 1790 MPa (55 to 260 Ksi), and a ductility of 20 to 40%EL. A wide range of mechanical properties combines with excellent resistance to corrosion making stainless steels very versatile in their applicability. Equipment employed for these steels includes gas turbines, high-temperature steam boilers, heat-treating furnaces, aircraft, missiles, and nuclear power–generating units.
