The design and commissioning of the controls associated with a continuous or batch process directly impact plant operating efficiency and production quality and throughput. In this session we review techniques that may be used to identify control opportunities to reduce production costs, minimize variations in product quality and to maximize production within the limits set by market demand. Several common application examples from the process industry will be used to illustrate how plant production rate and product quality are directly influenced by process control variation and constraints in plant operation. Starting with an assessment of control loop utilization and automatic control performance, a step by step process is outlined that may be used to identifying and addressing areas where it is possible to justified the time and material costs required to improve control performance. In particular, information will be provided on how to quickly tune single loop control of self-regulating or integrating process and to recognize when variations in control loop performance are not associated with loop tuning. An overview will be provided of tools and techniques that may be used to achieve best control performance over a wide variety of operating conditions. Also, guidance will be provided on when it is possible to justify the cost associated with the installation and commissioning of multi-loop techniques such as feedforward control, ratio and override control. The steps required to commission multi-loop control strategies will be address along with common mistakes to avoid. Also, input will be provided on how to recognize when advanced control techniques such as Fuzzy logic or MPC are needed to achieve the desired control performance. At the end of this session a drawing will be held to give away 10 copies of “Control Loop Foundation – Batch and Continuous Processes”. Many of the ideas discussed in this session are addressed in this book.

In this presentation we address the implementation of a scalar Kalman Filter for use in closed loop control of industrial process that is characterized by one manipulated input and one controlled parameter. A DeltaV linked composite is described that allows Kalman filtering to be used with the PID block in closed loop control. Utilizing DeltaV Advanced Control Innovations to Improve Control Performance

Many functions of the DeltaV system are unique in the process industry. In this presentation we explore and discuss innovative features of the DeltaV PID and embedded Advanced Control products that can be applied to improve control performance. In particular, PID options are addressed that enhance cascade and override applications and allow effective single loop control using a sampled or wireless measurement. Application examples are used to illustrate how MPC can be easily added and commissioned online with no changes in the existing control strategy. Also, continuous data analytics is used an example that illustrates how future tools will enable improvements to be made in plant operations.

This Emerson Exchange, 2013 presentation summarizes the 2013 field trail results achieved by applying on-line continuous data analytics to Lubrizol’s continuous polybutene process. Continuous data analytics may be used to provide an on-line prediction of quality parameters, and enable on-line detection of fault conditions. Information is provided on improvements made in the model used for quality parameter prediction, and how the field trail platform was integrated into the process unit. Presenters Qiwei Li, production engineer, Efren Hernandez and Robert Wojewodka, Lubrizol Corp., and Terry Blevins, principal technologist at Emerson, won best in conference in the process optimization track for this presentation.

Addressing control applications using wireless hart devices

Many WirelessHART transmitter applications require that the measurement valve be used in closed loop Control. The PIDPlus capability introduced in DeltaV v11.3 enables robust control using WirelessHART measurements. A PIDPlus enhancement in DeltaV v12.3 further improves the response for setpoint changes. Details of the PIDPlus and field results using WirelessHART transmitters and PIDPlus are presented in the workshop.

Continuous data analytics may be used to provide an on-line prediction of quality parameters and enable on-line detection of fault conditions. In this workshop, we present the results achieved in extending Lubrizol’s past work with on-line batch analytics to a continuous polybutene process. Information will be presented on how data analytics may be used to improve multiple quality and operational variables. The presentation will include a demonstration of the web interface used in the field trial and a summary of the operational benefits gained during the trial.

Practical Advanced Process Control for Engineers and Technicians

In today's environment, the processing, refining and petrochemical business is becoming more and more competitive and every plant manager is looking for the best quality products at minimum operating and investment costs. The traditional PID loop is used frequently for much of the process control requirements of a typical plant. However there are many drawbacks in using these, including excessive dead time which can make the PID loop very difficult (or indeed impossible) to apply. Advanced Process Control (APC) is thus essential today in the modern plant. Small differences in process parameters can have large effects on profitability; get it right and profits continue to grow; get it wrong and there are major losses. Many applications of APC have pay back times well below one year. APC does require a detailed knowledge of the plant to design a working system and continual follow up along the life of the plant to ensure it is working optimally. Modified smith predictor based cascade control of unstable time delay processes

An improved cascade control structure with a modified Smith predictor is proposed for controlling open-loop unstable time delay processes. The proposed structure has three controllers of which one is meant for servo response and the other two are for regulatory responses. An analytical design method is derived for the two disturbance rejection controllers by proposing the desired closed-loop complementary sensitivity functions. These two closed-loop controllers are considered in the form of proportional–integral-derivative (PID) controller cascaded with a second order lead/lag filter. The direct synthesis method is used to design the setpoint tracking controller. By virtue of the enhanced structure, the proposed control scheme decouples the servo response from the regulatory response in case of nominal systems i.e., the setpoint tracking controller and the disturbance rejection controller can be tuned independently. Internal stability of the proposed cascade structure is analyzed. Kharitonov’s theorem is used for the robustness analysis. The disturbance rejection capability of the proposed scheme is superior as compared to existing methods. Examples are also included to illustrate the simplicity and usefulness of the proposed method.

A design method for PID controllers based on internal model control (IMC) principles, direct synthesis method (DS), stability analysis (SA) method for pure integrating process with time delay is proposed. Analytical expressions for PID controllers are derived for several common types of process models, including first order and second-order plus time delay models and an integrator plus time delay model. Here in this paper, a simple controller design rule and tuning procedure for unstable processes with delay time is discussed. Simulation examples are included to show the effectiveness of the proposed method

This paper features the Differential Evolution (DE) by controller parameters tuning algorithm and also an application of a multi source power system to a Load Frequency Control (LFC) by having several sources of power generation techniques. At first, a single area multi-source power system using integral controllers for every unit is taken and DE procedure is implemented to attain the controller parameters. Several mutation procedures of DE are estimated and the control parameters of DE for best obtained procedure are tuned by implementing numerous runs of algorithm for every change in parameter. Multi-area multi-source power system is also discussed and a HDVC link is also taken in accordance with the current AC tie line for the internal connection between the areas. The two variables of Integrals which are to be enhanced using tuned DE algorithm are proportional integral and proportional integral derivative.

Abstract: Many measurement challenges exist when monitoring high temperature assets such as Arc Furnaces, including high temperature, moving platforms, and high EMI. Northstar Bluescope Steel had all of these problems and more. They used these points for control, and their only solution was shutting the furnace down and replacing the wires often. By implementing an Emerson Smart Wireless technology, the customer was able to reduce or eliminate all of these measurement challenges, resulting in greatly reduced maintenance costs, and additional throughput.

Their abstract: The LNG market has increased dramatically over the past several years, and developing systems to handle custody transfer transactions in remote areas is a key to the market's success. Cryogenic Vessel Alternatives has developed an LNG dispensing trailer which allows for the transport and eventual sale of LNG to remote areas. Accurate metering of the LNG is facilitated through the use of a Micro Motion CMF100 which has been designed specifically for cryogenic applications. Using the sensor's diagnostics, customers are ensured of being billed for LNG in an all liquid state.

Abstract: The utilities department at Pfizer Inc. in Groton, CT has leveraged an investment in SMART technologies to move from a failure/preventative maintenance process to a reliability based process. With a DeltaV upgrade, online AMS and Valvelink snap-on were installed. The software along with training/mentoring and a change in work practices have improved maintenance efficiency and costs. In the past work was performed when operations identified a process related alert only. Now the technicians help identify issues, generate work orders and resolve them before they become process issues.
