Fabrication and Analysis of Fatigue Testing Machinetheijes
Engineering of machines and structures needs to consider the impact of fatigue stresses to prevent catastrophic failures for this we make use of fatigue testing machine, this machine will determine the strength of materials under the application of cyclic load. Specimens are subjected to repeated varying forces or fluctuating loading of specific magnitude and the stress cycles to destruction are counted. In this project we have fabricated and analyzed the performance of the fatigue testing machine. To determine the efficiency of the machine, specimens various materials were taken and tested with initial test, at a stress value that is under the material’s ultimate strength. Then the next test is made at a stress that is less that than that used in the first. The process is repeated with the values of stress decreasing and results are plotted.

Abstract This project deals with investigation and rectification on failure of bearing of casting shakeout, required in foundry industries to separate solidified casting and sand from mould box. The failure of bearings is mainly due to brinelling tends to create cavities on the bearing raceway. This result in roller and inner races surface of spherical bearing get damage. The rectification of existing system uses four bearings as modified setup of existing system to distribute the load acting on shakeout aims at reducing this frequent breakdown, increases life of bearings and increases the productivity of plant. Abstract The experimental process is a fundamental technique used to determine the nature and behavior of many materials under study. In order to evaluate the fundamental properties of many engineering materials the use of mechanical testing techniques frequently play a crucial role. The development of new materials and the control of material quality are essential in the process of design and in their usage for industrial applications and construction. In this experiment, there were 2 sets (5 samples each) of medium type steel specimens S45C of 0.45% carbon content that were rigorously prepared according to ASTM standards under specific varied parameters. These parameters include the machining cutter speeds on the lathe machine and the mediums selected and temperatures set for the quenching process on the steel specimens in order to affect their overall microstructure. The specimens were then subjected to aggregate mechanical loading using a conventional tensile testing machine. The consequential effect of material structure metamorphosis under the selected quenching techniques was ultimately not part of the study as it involves microscopic analysis of grain boundaries and high-end precision equipment would be necessary to do any significant material analysis. The results of the experiment suggest that the macroscopic (not microscopic) effect of the lathe machining speeds do not significantly affect the tensile material strength of the S45 medium carbon steel specimen. Thus, the mediums and temperatures selected for the quenching process on the specimens had a marginal but significant effect on the elevated levels of tensile mechanical strength and strain of medium type carbon steel. Developing an Auto Sizing System for Vertical Honing Machinepaperpublications3
Abstract:Honing is an internal cutting technique that uses abrasives on a rotating tool to produce extremely accurate holes that require a very smooth finish. Similar to lapping where abrasive sticks are mounted in a rotating tool. Auto sizing means inspecting the dimension of work piece while machining itself. It avoids unnecessary time and manpower used in inspection process. It helps in getting high productivity.In this project work, an attempt has been made to build an autosizing system using pressure cell and microcontroller. An experiment has been conducted by using two stage air compressor, air gauge, ADC, microcontroller, honing head etc., to study the variations of pressure, voltage verses clearance of work piece and depth micrometer.

Micron range complex structure in micro electrochemical machining- a revieweSAT Journals
Abstract
The major problem in the micro-manufacturing is concerned with achieving the good dimensional accurate products with the better surface finish, high MRR, no tool wear, absence of stress and no heat-affected zone. Micro-machining proved itself as a promising solution of this major problem. In recent days, industries are regularly looking for fabricating the micro-components which can be able to perform their complex functions in the sensitive areas of electronics, automotive, biomedical and optics. Now a day for miniature components micro-machining plays a very important role, its techniques are excellent to machine any complex shapes with good accuracy and bright surface finish. Material with any value of the hardness can be machined easily with all the offered advantages of micro-machining in the electrochemical micro-machining process (EMM). In this article; review of different methodologies and effect of machining parameters were studied along with different electrolytes; which plays a significant role in electro chemical micro-machining. The objective of this study is to know about the optimum micro-machining parameters for the EMM process and it is also much important to find out the research gap through the different studies. In this study, it has been found out MRR and overcut are depends upon the voltage, electrolyte concentration, IEG, pulse ON/OFF time, pulse duration, pulse frequency, RPM of the tool and flow rate of electrolyte. The proper selections of parameters in EMM are essentials for achieving the overall improvement in the micro-machining operation.

Micro-machining proved itself as a promising solution of this major problem. In recent days, industries are regularly looking for fabricating the micro-components which can be able to perform their complex functions in the sensitive areas of electronics, automotive, biomedical and optics. Now a day for miniature components micro-machining plays a very important role, its techniques are excellent to machine any complex shapes with good accuracy and bright surface finish. Material with any value of the hardness can be machined easily with all the offered advantages of micro-machining in the electrochemical micro-machining process (EMM). In this article; review of different methodologies and effect of machining parameters were studied along with different electrolytes; which plays a significant role in electro chemical micro-machining. The objective of this study is to know about the optimum micro-machining parameters for the EMM process and it is also much important to find out the research gap through the different studies. In this study, it has been found out MRR and overcut are depends upon the voltage, electrolyte concentration, IEG, pulse ON/OFF time, pulse duration, pulse frequency, RPM of the tool and flow rate of electrolyte. The proper selections of parameters in EMM are essentials for achieving the overall improvement in the micro-machining operation.

In recent times, manufacturing industries have shown more interest towards Automation. In other
words, the industries today emerge with evolving technology. It is obvious that Industrial Automation streamlines
the operations in terms of speed, reliability and product output. In this thesis, welding fixture for two wheeler
steering handle is modeled using CATIA software, forces are calculated, and an analysis has been carried out in
the precisions placing of one circular component over another circular component during the welding process.
Welding circular rod over another circular rod, the possibility of maintaining the accuracy in placing of curved
surfaces is very less in the mass production. Here the difficulty is overcome by the new design of the fixture, and
the angle as well as the linear movements is maintained in the accuracy of 0.1 mm without any robots. In the field
of welding engineering where a consistently good quality, low cost with a maximum productivity is a must, this
accuracy canbe done by without automation. Welding fixtures are available in different size, shapes, materials
and mechanisms based on their need of operations. The precision of the fixture play a major role in the
manufacturing component. Batch production is the commonly used method in various small and large industries.
Welding a curved surface over an another curved surface is very challenging so is positioning the components.
In mass production, positioning a job takes significant amount of time due to manual process. To overcome this
challenge, theoretical approach has been carried out on the fixture like design fabrication and analysis.

Abstract
Foundry shop is an important section in industries. In foundry manufacturing of major pieces is done, which supplies to another
industries such as automotive, naval, aeronautic, weapon and agricultural industries. Many of these pieces play key roles in final
product as these are used in automotive engine, aero plane components or wind energy castings. Sand is the principal moulding
material in the foundry as it is using for all types of castings. This machine designs an idea of testing tensile strength of sand
which is using for castings in foundries with the help of load cell. This system defines the sand whether it is good or bad for
castings. We cannot check tensile strength of each grain of sand so; we form brick of that sand and then check tensile strength of
that sand brick. Sand brick is placed in between load cell and DC motor. DC motor continuously applies force on that brick till it
breaks and at other side simultaneously load cell converts that force into electrical signal and analog –to-digital converter
converts that into digital and it displays on LCD. Force at which point brick breaks motor automatically stops that is the
maximum tensile strength of that sand.

1. INTRODUCTION
Tensile strength is an important concept in engineering,
especially in the fields of material science, mechanical
engineering and structural engineering. Tensile strength
testing is commonly used to determine the maximum stress
of a material that can endure while being stretched or pulled
before breaking. In foundry special type of sand is used for
making mould. It is clean, uniformly sized, high-quality
silica sand that is bounded to form moulds for ferrous (iron
and steel) and non-ferrous (copper, aluminium, brass) metals.
In that mould cavity the molten metal enters and sand
develops several strength zones. As heat transfer theorem,
heat transfers from metal to outward direction through sand.
As sand has porous, refractory nature and chemical
resistivity. Due to this change in the magnitude of
temperature observed in mould have significant effect on
sand strength.
Throughout the pouring process, sand at the mould metal
interface is dramatically heated. The water inside this hot
layer is vaporized and migrates between sand grains to cooler
region. The thermal expansion of silica sand in the hot zone
and the weakness of the wet layer can cause rupture between
the two layers that is breaks the mould. So it effects on
pattern of metal which we want to make. For that reason
initially we want to check tensile strength of each type of
sand which will be using for further processing in foundry
and select which sand will stand for high temperature in
casting that is which is better for further process in foundry.
2. BACKGROUND AND RELATED WORK
The manufacturing process in foundry is carried out in the
same manner as it was many years ago.
In paper [1], steps of foundry process and mechanical
properties are mentioned. In paper [2, 3], effects of heat on
the behaviour of sodium and calcium betonies in bonding
foundry sands were studied.
In paper [4], metal industries use which types of foundry
sand is mentioned. Sand which is uniform sized, high quality
silica sand that is bound to form a mould for casting of
ferrous and non-ferrous metal. Finer sand than normal sand is
used in metal casting process.
Because of rapid temperature rise of mould/metal interface in
casting process modifications the physical properties of
moulding sand .The dramatic increase in temperature affects
the bonding strength of clays.
In paper [5], several defects appear in castings are mentioned
when the production process is already finished. One of the
most difficult defects to detect is the micrshrinkag: tiny
porosities that appear inside the casting. Another important
aspect that foundries have to control is the attributes that
measure the faculty of the casting to withstand several loads
and tensions, also called [6] mechanical properties.
In paper [7], the most widely techniques that allow us to
analyse castings in order to detect the microshrinkages are X-
rays and ultrasonic emissions. Although these methods are
not destructive, are ex-post methods, unfortunately, they

require suitable devices, specialised staff and quite a long
time to analyse all the parts.
In paper [8], when the casting is finished and is placed in a
more complex system, it will be subject to several forces
(loads). Therefore, it is important to recognise how
mechanical properties influence iron castings.
In paper [9], specifically, the most important mechanical
properties of foundry materials are mentioned.
In paper [10], currently, there are several standard procedures
for measuring the performance of the materials regarding the
mechanical properties; unfortunately, the only way is
employing destructive inspections.
In paper [11], methods of applying loads are mentioned.
Loads are generally applied either mechanically with screw
drives or hydraulically with pressurized oil .Microcontroller
based dc motor controller is mentioned [12]. Load cell
interfacing to microcontroller is mentioned [13,14].
3. PROPOSED SYSTEM
Fig -1: Block diagram of proposed system
(Figure1) shows the block diagram of proposed system. Test
brick which is formed by sand which we want to test is
placed between load cell and DC motor. We need to make
specific shaped brick of testing sand, as cannot check tensile
strength of each sand grain/particle. Driver circuit contains
ULN2803 relay driver that drives relay. PIC microcontroller
is mounted for controlling of whole system. INA126 IC is
instrumentation amplifier is using for amplifying differential
input signal from load cell and gives single ended output to
ADC in PIC microcontroller for converting it to digital form.
That ADC output gives to LCD for displaying output.
4. HARDWARE IMPLEMENTATION

We are making tensile strength testing machine model using
load cell shown in (figure3). Circuit design of proposed
system shown in (figure2). Continues force will apply on
brick with the help of DC motor. That applying force will
directly converted to equivalent differential electrical signal
through load cell which is based on a strain-gaged beam with
a mounted Wheatstone bridge.
That differential electrical signal given to INA126 amplifier,
it amplifies signal and gives single ended output to ADC of
microcontroller for converting it to digital form. These
continue digital readings stored into memory, perform
computation and displays on LCD. The point at which test
brick breaks is tensile strength of that sand.
