Repeatable, effective maintenance procedures are seen as “not required” however this couldn’t from the truth. Over my career I have seen thousands of examples of human variation creating equipment failure at the wrong time. We as humans are built to produce variation in almost everything we do. Most people deny this human variation exist however when I ask a manager if they ever could not find their car keys they look at me sheepishly and say “yes, great point”.
Many companies honestly believe there maintenance staff are paid to “know how to do it” without a procedure with specifications, step by step instructions, etc. What if a maintenance employee does “know how to do it” every-time? One must take into consideration their skill level, current state mind, and current working condition, in order to mitigate human error. In addition, what would happen if new information presents itself based on failure data? The only way to insure this new information is used effectively would be to write or change a procedure.
Well-designed maintenance procedures will mitigate human induced failures and allow for continuous improvement to occur naturally.
Most companies don’t measure mean time between failures (MTBF), even though it’s the most basic measurement that quantifies reliability. MTBF is the average time an asset functions before it fails. So, why don’t they measure MTBF? Let’s define reliability first before we go any further.

Although the Predictive Maintenance (PdM) technologies themselves can get quite complicated, the basic concept of PdM is simple enough:
Most industrial equipment does not suddenly breakdown and stop working. The truth is equipment breaks down gradually, over a period of weeks or months. Furthermore, it gives off numerous warning signals along the way.
These early warning signs, such as slight changes in temperature, vibration or sound, can be detected by PdM technologies. As a result, PdM gives you time to plan, schedule, and make repairs before the equipment fails.
The bottom line, when it comes to maintenance, is that time is money. The difference in repair costs between the time a PdM specialist can detect an equipment problem until the time an operator notices it can be huge.
In fact, one study showed that the cost of PdM-driven, proactive maintenance is half as much as emergency, breakdown maintenance. No other maintenance strategy gives you more time for advanced planning and scheduling than PdM. That is why PdM should be your number one source of planned maintenance. Also, studies have proven that a well-planned repair job typically takes only half as much time as an unplanned job. Planned work is always more efficient and less costly than unplanned work.

Nowlan and Howard Heap published “Reliability Centered Maintenance”, the ground-breaking study that changed maintenance forever. Yet myth, mystery and confusion about RCM still abound.
So let’s begin with the basic truths. To paraphrase RCM practitioner, Doug Plucknette, of GPAllied, RCM is a structured process developed to ensure the designed safety and reliability capabilities of a process or piece of equipment. The beauty of understanding the RCM process is it can be applied to virtually any physical asset in any plant around the world.
RCM’s roots go back to the early 1960’s, when the commercial airline companies were considering buying the new jumbo jet, the Boeing 747. At the time, the airlines religiously practiced time-based preventive maintenance. Why? Because the conventional wisdom was that equipment wears out over time. So that meant taking planes out of service for maintenance every 1,000, 5,000 or 10,000 hours.
But the problem with the 747’s was the amount of maintenance specified by federal regulators was three times more than the maintenance required for Boeing 707’s. That meant more time in maintenance, more time out of service, and a huge disruption to operations.
Clearly, the airlines’ traditional approach to maintenance would not be economically feasible for the new jumbo jets.
So the airlines had two choices: Either buy a larger fleet of planes or develop a more economical approach to maintenance.
That’s why United Airlines led a task force to re-evaluate the concept of preventive maintenance and determine the most economic strategy, without compromising safety. The result was the process that we now know as RCM, which was successfully employed on the 747 and all subsequent jet aircraft.

Maintenance Skills Training for industry is a hot subject right now. In many areas of the country, companies are competing for skilled maintenance personnel.

The skill level of the maintenance personnel in most companies is well below what industry would say is acceptable. In the past, I have been involved with the assessment of the skill level for hundreds of maintenance personnel in the U.S. and Canada and found 80% of the people assessed scored less than 50% of where they need to be in the basic technical skills to perform their jobs. The literacy level of maintenance personnel is also a problem. In some areas of the United States we find that up to 40% of maintenance personnel in a plant are reading below the eighth grade level. After performing the Gunning FOG index, we find the reading level for mechanical maintenance personnel should be the twelfth year level and electrical maintenance personnel the fourteenth year level (associate degree).
