Saws
Problem:
Road construction operators need to disengage diamond
blade drive while the engine remains running on saws
weighing up to 1,500 lbs. This helps the operator to safely
free the blade when pinched in the cut groove due to thermal
expansion.
Solution:
Warner Electric engineers modified the SF-1000 clutch to
meet customer requirements.

Step-Driven Transport Device
Problem:
Me-Mover, an entrepreneurial company located in Denmark,
needed a compact clutch solution for their revolutionary new
step-driven transport device. Riders use stepping motion, an
oscillating movement of the pedal (up/down), instead of a
rotating movement. The devise’s drive wheel rotates in one
direction only, so a freewheel is needed to connect the
transmission and the drive wheel.
Solution:
After trying relatively inexpensive imported clutches, Me-Mover
selected the compact Stieber Model CSK30 PP overrunning
clutch due to its long service life and exceptional resistance to
wear and tear in all weather/environmental conditions.

the clutch shifts from overrunning to engagement.

5. Application Profile
High Speed Bicycle
Problem:
Team AeroVelo, comprised of professionals and
engineering students from the University of Toronto, needed
an overrunning clutch solution for use in their high-speed
aerodynamic bicycle. The team was competing in the
annual World Human-Powered Speed Challenge held in
Battle Mountain, Nevada. The bike’s front-wheel-drive
design could not utilize an off-the-shelf bicycle freewheel.
Instead, an overrunning clutch solution was required.
Solution:
The team contacted Formsprag in Warren, Michigan to
request a Stieber Model CSK25 PP overrunning clutch,
which was donated as part of Formsprag’s Student Support
Program. While other clutches were considered, given the
size and loads involved, the CSK was the clear choice.
The clutch was press fit onto the front wheel hub body, and
pressed inside of the sprocket.

6. Application Profile
Eco-marathon Vehicle
Problem:
A team of engineering students from the University of
Offenburg in Germany needed an overrunning clutch solution
for use in their diesel-powered, peri-urban vehicle. The team
was competing in the annual Shell Eco-marathon which
challenges students to design, build and test ultra energy-
efficient vehicles.
Solution:
The team contacted Stieber to request a CSK30 PP
overrunning clutch which allowed the vehicle to coast when
the engine was not running. “The CSK clutch was selected
due to it’s relative small size and low drag torque,” said team
leader Professor Claus Fleig. The clutch was positioned on
the drive chain sprocket near the wheel/tire assembly.

7. Eco-marathon Vehicle
Problem:
A team of engineering students from Thomas More University
(TMU), located in Belgium into the 2018 Shell Eco Marathon.
The team needed an compact, lightweight clutch solution for use
in their Urban Concept class vehicle design. The Eco-marathon
challenges students to design, build and test ultra energy-
efficient vehicles.
Solution:
The team contacted Warner Electric for help. Upon review of the
TMU design proposal, Warner quickly decided to sponsor the
team by providing a SFM VAR 11 bearing-mounted clutch
coupling free of charge as well as support and advice during the
specification and installation. The clutch engages and
disengages the engine from the drivetrain. Stieber, another Altra
brand, also supported the team by supplying four CSK freewheel
bearings
for the vehicle’s wheel assemblies.

8. Remote Window Operators
Problem:
The facilities manager at a large manufacturing plant was having
difficulty opening and closing the plants’ upper windows. At over
10 ft. (3m) off the floor, a moveable step platform was required to
reach each of the windows.
Solution:
To solve the problem, Warner Linear M-Track actuators and
wireless controls were added to all the windows.
• Completely self-contained M-Track actuators are available with
load capacities up to 165 lbs. (75 kg)
• Stroke lengths from 2 to 12 inches (50 to 300mm)
• 12 or 24VDC motors available
• Wireless remote controls have an operating range up to
100 ft. (30.5 m)
• Each receiver can have up to four remotes programmed to
work with it.

9. Loading Dock Truck Restraint
Problem:
A customer required a heavy-duty electric actuator to engage
and lock semi-trailers in position at loading docks.
Solution:
Warner Linear K2x actuators were heavier-duty solution
when compared to the competitive models originally
supplied.

10. Robotic Vessel Steering
System
Problem:
A team of engineering students at the Univ. of Newcastle in
Australia, was selected to compete in the 2014 Maritime
RobotX Challenge. The team needed linear actuators for
the steering controls in the propulsion system on their
16’ WAM-V® (Wave Adaptive Modular Vessel. The system
featured independently actuated motors which allowed the
boat to move sideways.
Solution:
Warner Linear engineers configured two identical K2x
ball screw linear actuators to meet the team’s steering system
design requirements.

12" (300mm) stroke, and 5:1 gear ratio

11. Luxury Box Sliding

Precision Bearing Assemblies
Problem:
A major manufacturer of moveable glass wall systems
required a reliable bearing solution for its multi-track sliding
clear glass wall partitions used in stadium luxury boxes. The
wall systems range in size, up to 10 ft. high and more than
30 ft. wide. The bearings mount to the top of the wall panels
and smoothly glide within the upper track/channels
Solution:
The OEM had been using a two-piece bearing assembly. After
review of the packaging constraints and loading requirements,
Kilian engineers were able to provide a one-piece bearing
assembly. The unique stainless steel roller assembly design,
with an integral stud, resulted in a reduced piece price as well
as reduced installation costs.

12. Moveable Glass Wall

Problem:
A manufacturer of movable glass wall partitions for homes
and businesses had a problem with their current moving
mechanism which was a solid unit that created excessive,
heavy friction when opening and closing the movable walls.
Solution:
Working together with the customer, including visits to the
customer’s plant, Kilian designed a unique stainless steel
custom solution.

just a few weeks

13. Moveable Room Partitions

Heavy-Duty Custom Bearing Assemblies
Problem:
A global manufacturer of movable folding room partitions
used in hotels and convention centers contacted required a
special bearing assembly to securely hold the heavy partition
panels in place. Retention strength was critical, but equally
important was the effort required to move the partitions. The
existing assembly required the customer purchase a
separate stamping and cold headed fastener, then assemble
the unit by attaching the bearing to the stamping.
Solution:
Kilian engineers developed a unitized assembly – a “right out
of the box” design solution that incorporated the stamping
and rivet.
• Single unitized assembly eliminated extra parts, scrap and
assembly operations

14. White Boards

Custom Bearing Assemblies
Problem:
A leading U.S. white board manufacturer was looking for a
bearing solution for its line of sliding white board systems.
The systems are comprised of various sized overlapping
magnetic white board panels that slide in a series of tracks.
The compact systems maximize wall space and allow
confidential information to be concealed when needed. The
OEM wanted to improve the sliding operation of the panels.
Solution:
Kilian designed custom over-molded, extended inner race
bearings to meet the customer’s specific application
challenges. Prototype bearing assembly samples were
sent to the customer in less than a week. The new bearings
were positioned in all 4 corners of each panel.

15. Pressure Washer Hose Reel

Problem:
A high-pressure cleaning machine manufacturer needed a
custom bearing solution for a guide hose reel. The custom
bearing had to allow the unit to hold, retract and dispense
the hose. The hose reel needed to perform accurately to
avoid tangling and also provide a safe operating environment
for the user.
Solution:
The Kilian team engineered a custom sealed bearing
assembly that could be re-lubricated without removing or
disassembling the hose reel.
• An anti-corrosive coating was utilized to extend the service
life of the bearing assembly

Automated Signage
Problem:
In Germany, due to advertising restrictions, a unique framework
mechanism was developed to lower the roof-mounted
illuminated name of Persil laundry detergent below the roof
parapet during daylight hours. The framework structure had
become decrepit and the original motors, which powered the
moving sign, no longer met performance requirements.
Solution:
Highly reliable and efficient Bauer BK80 geared motors were
chosen to be used in the modifications and overhaul of the
framework mechanism.
• Units feature a torque rating up to 18500 Nm and output
speeds up to 280 min-1
• Completely enclosed and sealed against dust and moisture
• Inverter friendly design for easy integration into new or
existing installations.

Systems
Problem:
Germany-based MEIKO, one of the world’s leading
manufacturers of commercial dishwashing equipment, required
reliable geared motors for use in eight restaurant kitchens
located throughout the new The Armani Hotel in Dubai (UAE).
Solution:
To meet hygienic expectations, Bauer CleanDrive™ geared
motors, with special aseptic coatings, were selected by MEIKO
to drive their sophisticated dishwashing systems.
• Aseptic design allows cleaning agents to drain off completely
• Units feature a high degree of protection (IP 67 and IP69K)
• Aseptic acid and alkali-resistant paint (pH2 - pH12)

Powered Conduit Benders
Problem:
A leading manufacturer of tools and equipment for the
electrical industry needed a more reliable gearbox for use on
their line of large, powered conduit benders. The speed
reducers are mounted to electric drive motors and positioned in
various orientations, depending on the bender model which
can bend conduit up to 2" diameter.
Solution:
After nearly six months of rigorous testing, Boston Gear 700
Series speed reducers were selected to meet the challenge.
• The multi-position mounting flexibility of the 700 Series allows
for installation in almost any position, which was a very
important criteria for this customer

19. Winemaking Pump Systems
Problem:
Carlsen and Associates designs and manufactures a
complete line of winemaking equipment including pumps.
They needed to improve their pump drivetrains with more
reliable speed reducers and couplings.
Solution:
Carlsen utilizes heavy-duty Boston Gear 800 Series helical
speed reducers and TB Wood’s Sure-Flex® couplings on its
full range of cart-based positive displacement pumps featuring
volume capacities from 0 to 320 gpm.
• Series 800 inline helical speed reducers feature a 3.3:1 ratio
in two stages, providing increased efficiency and reduced
housing size
• Sure-Flex® couplings use a rubber (EPDM), neoprene,
Hytrel sleeve and have exceptional torsional flexibility. Their
4-way flexing action absorbs virtually all types of shock,
misalignment, and end float.

Enforcement Robots
Problem:
A leading North American robot manufacturer needed
replacement gear sets for use in one of its popular robot
models. The tracked vehicles are utilized for explosive device
disposal, reconnaissance, communications and other tactical
operations. Over time, the original standard gearing used to
transmit motion from the robot’s drive shaft to the drive axles
began to wear excessively due to high torque loads.
Solution:
Boston Gear, working with a distribution partner, supplied the
robot powertrain subcontractor with special hardened steel
spiral bevel gear sets to meet newly established torque
specifications. The spiral bevel gears provide improved gear
mesh, increased tooth contact and quieter operation. One gear
set is installed on each of the two drive axles.

21. Application Profile
Competition Robot
Problem:
A team of students from Sacham High Schools in Long Island,
New York needed worm gear sets for a robot they designed
and built for the annual FIRST (For Inspiration and Recognition
of Science and Technology) Robotics Competition. The
enclosed worm gear boxes the team originally purchased did
not provide enough torque and had constant breakdowns due
to the rough nature of the game.
Solution:
The team’s advisor contacted Boston Gear for help. In
response, Boston Gear donated four mated worm gear sets
which were needed to turn the robot’s four wheels that moved
the 120-pound device through the game obstacles.

22. Industrial Mixers
Problem:
Chemineer, the market leader in standard and custom fluid
agitation equipment, designs and manufactures rotating mixers
for industries including petrochemical, pharmaceutical and
wastewater treatment. A coupling solution was needed to
improve reliability and performance for their new line of mixers.
Solution:
Sure-Flex® couplings from TB Wood’s were specified. Mounted
between the motor and gearbox, the couplings transmit power
efficiently in this variable speed and variable torque application.
• Split design allows the coupling to be removed quickly and
easily for cleaning or repairing an impeller or for required
maintenance to be performed… all with less down-time.
• Four-way flexing action absorbs extreme torsional shock,
all types of vibration, misalignment and end-float.

23. Engine-Driven
Welding Machines
Problem:
A leading manufacturer of welding equipment needed a new
coupling solution for use on their series of large, diesel-driven
combination welder/generator/air compressor units. A welded
connection was originally used to direct-couple the 69 HP
turbo-charged diesel engine to the adjacent generator. The
rigid connection resulted in excess vibration and broken shafts.
Solution:
To meet the challenging fixed dimensional envelope
requirements, Guardian engineers designed a modified
Fusaflex SAE 10 flywheel coupling with a 65 shore “A”
durometer rubber element and a special hub.

24. Engine Test Stands
Problem:
A major manufacturer of custom driveline shafting for engine
dynamometer test stands needed a flexible coupling solution
to help control torsional vibrations. The manufacturer wanted to
offer one of its large diesel engine customers a more complete
driveline package by including the flexible couplings along with
its cardan universal joints and CV (constant velocity) shafts.
Solution:
The driveline manufacturer chose to partner with Stromag,
based on its high level of coupling engineering capabilities,
including custom design, torsional vibration analysis, technical
support, as well as stocking locations in the US and Europe
• Stromag’s Periflex CS (PCS) cardan shaft couplings were
selected to meet the challenging application requirements.
By converting to the new PCS coupling, the number of
coupling/shaft combinations was reduced from 15 to 3.
