The document introduces supermarket principles in manufacturing. It defines a supermarket as a designated area for storing inventory to buffer against process and delivery variations. The document outlines five levels of supermarket development, from no supermarket to an ideal just-in-time system with no warehouses and inventory stored in minutes rather than hours or days. It also explains the purpose of a supermarket is to create a buffer of inventory to protect against variations while stabilizing operations and eliminating inventory problems.

LeanCor Consulting Webinar: How to Deploy Continuous Improvement in the Wareh...LeanCor Supply Chain Group
An effective continuous improvement program in the warehouse can lead to higher productivity, lower costs, decreased turnover rates, and more.
In this 1-hour webinar of the LeanCor Consulting series, learn how one distribution company followed a road map to deploy a customized approach that empowered all levels of the organization.
The Road Map:
Phase 1: Identifying Efficiency Gaps
Phase 2: Leadership Alignment on Purpose and Principles
Phase 3: Associate Level Engagement and Project Execution
Phase 4: Results and Reflection – Reaping the Benefits
Lean supply chain management is challenging because so much happens outside the four walls. Time compression and inventory velocity are important in achieving end-to-end inventory speed. The benefits include higher inventory turns, less working capital, less cash burn, better cash flow, improved revenue yield maximization, and less write downs.
Inventory begins upstream where suppliers are and should flow.

More firms are implementing lean inventory management techniques to reduce costs, improve flexibility and have more time to focus on their customers. Lean supply chain and inventory management enable Small Medium Businesses (SMB) to improve efficiency and increase profits.
As firms look to reduce waste, increase turns and be more flexible with their inventory, management professionals have attempted to identify how lean techniques can be adopted to build flexible and collaborative inventory.
Current references like APICS (American Production Inventory Control Society) shows that nearly 30 percent of companies are adopting lean principles in their inventory management.
What is Lean Inventory Management?
“Lean” refers to a systematic approach to enhancing value in a company’s inventory by identifying and eliminating waste of materials, effort and time through continuous improvement in pursuit of perfection.
Lean management movement is credited to Henry Ford, who in the 1920s applied the concept of “continuous flow” in the assembly-line process. Over the years, the concept has been modified and applied to nearly all industries.
Lean inventory management techniques are built upon five principles:
• Value : Define the value that your company will get from lean inventory management.
• Flow: Understand how inventory flows in your warehouse and apply Lean principle: 5S to clear any obstacles that do not add up.
• Pull (Lean principle: Kanban) : Move inventory only when requested by customer.

Leading Inventory Innovations Within Multi-Channel RetailDwight Hill
Merchandise availability continues to be one of the most important challenges within retailers today. As the customer is demanding retailers provide a consistent experience across all channels, retailers are forced to innovate and redefine how merchandise is distributed to customers in an omni-channel or digitally converging world. This presentation explores specific areas of inventory management, including planning, visibility, and how the lines are blurring between e-commerce and brick & mortar. Within are tenets that outline best practices, and a group of retailers that stand out as harbingers of the future of inventory management.
After implementing RFID, Macy’s has reduced its inventory accuracy deterioration to 3%-5% from 30%. American Apparel has cut the time it take associates to count items on the sales floor to 2 hours from 6 hours. “This is technology that has proven effective in our testing, and we believe now is the right time to roll out RFID aggressively," said Tom Cole, Chief Administrative Officer of Macy's, Inc. In this session, industry experts will discuss the fact that 2013 could be the year of the perfect storm of RFID implementations: technology costs have dropped significantly; and more companies are proving that RFID creates inventory efficiencies, improves loss prevention and saves money.

Implicitly or explicitly all competing businesses employ a strategy to select a mix
of marketing resources. Formulating such competitive strategies fundamentally
involves recognizing relationships between elements of the marketing mix (e.g.,
price and product quality), as well as assessing competitive and market conditions
(i.e., industry structure in the language of economics).

Pull System
In a traditional operation Production Scheduling department generates
Information by issuing schedules to all departments to produce and to move
material.
Toyota reversed that process. At Toyota only material movement generates
Information Flow - A Pull Signal (Kanban).
When parts are “pulled” from the Supermarket, a signal (Kanban) is sent to the
supplying process to produce more.
Schedule is issued only to the Pacemaker process.
This is called a Pull System.

Purpose of a Supermarket
The purpose of a Supermarket is to create a buffer of inventory (Purchased Parts,
sub-assemblies or Finished Goods) in order to safeguard against process or delivery
variations
Process variation can be caused by:
Batch (large lot) production process
Variation in working hours
Equipment breakdown or problems
Etc …
Delivery variation can be caused by:
Large lot and non-frequent deliveries
Transportation costs and distance
Delivery schedule changes
Weather
Etc …

Warehouse vs. Supermarket
In a supermarket we stock only items that are
frequently needed by its customers
when they are needed
and in a quantity needed
We do not stock Make-to-Order parts in the Supermarket
Supermarket is a Supermarket only if:
All parts kept in a designated location – easy to pick
All parts kept in designated Line-ready containers – no repacking
All parts and containers are clearly identified
Min and max levels of inventory (number of containers) are defined
Parts are replenished several times per day
FIFO (first-in-first-out) is in place
Lot control, when applicable, is in place

Supermarket and Lean Transformation
Supermarket is NOT a final stage of Lean Transformation
Supermarkets are constructed at the beginning of Lean Transformation in order to:
Stabilize the operation by eliminating parts shortages
“Protect the Customer” – short Lead Time and 100% on time Customer deliveries
Gain control of inventory problems – not enough of what we need and too much of
what we do not need
Ideal State is - No Supermarket !!!
Sequential Delivery (Just-in-Time) - deliver parts and components to the Customer,
in a sequence and mix they require, minutes before they are needed at a
manufacturing site
Therefore, the little inventory that exists would be a ‘rolling inventory” delivered
frequently to point of use in the manufacturing line

Levels of Supermarket Development
Basic warehouses in place, if any
Poor or no inventory control
Ongoing problems with parts shortages and customer deliveries
Information flow does not match material flow
Frequent inventory counts and adjustments
Poor or no material organization in the facility
No visual management
Multiple storage location for same part number
etc..
Level 1 – NO Supermarket / NO Mini-Markets in place

Levels of Supermarket Development
Level 3 – Supermarkets / Mini-Markets in place
Common parts Supermarket with segmentation for unique or make-to-order parts
Single (designated) part locations
Good visual management in place – inventory control
Daily meetings in front of Information Boards
Mini-Markets (with less than few hours of inventories) in place
Frequent and structured deliveries to Mini-Markets or
Point-of-Use locations
Incidents of “Parts Shortage” are rare

Levels of Supermarket Development
Level 4 – Supermarket Eliminated / ONLY Mini-Markets in place
Common parts Supermarket eliminated
Only unique or make-to-order parts stored in the Supermarket
Mini-Markets through out the facility
Frequent and structured deliveries to Mini-Markets
Inventory levels in hours
18. 18Marek.Piatkowski@Rogers.com

Levels of Supermarket Development
Level 5 – Ideal State Just-in-Time Deliveries
No Supermarkets
Mini-Markets replace with Points-of-Use inventories
Just-in-Time sequential deliveries of material to Points-of-Use
Material Handling (Logistics) should be able to move parts and components at pace of
manufacturing in a right component model, sequence, and mix.
Inventory levels in minutes - not hours or days
