ACKNOWLEDGEMENT
I undertook my Intership at CIPET (Central Institute of Plastics Engineering
&Technology) Lucknow as a part of my curriculum for plastics Engineering Department
, CIPET, Lucknow from dated 10th Feb.to 21th March . This program covered wide
spectrum of the plastics pipe production used in irrigation system . The intern was my
first direct interaction with the industry enabling me to experience an actual
industrial environment and to see the practical implementation of the theory that I
have studied so far. The technology employed in most places was state-of-the-art with
a few exceptions when old methodology coexisted with the new . It also permitted
me to meet the few eminent people in our core field which served as a morable
booster and technical enlightenment which might prompt several of us to accept
positions in the field.
The technical specification of the products is mentioned only when considered
necessary and detailed procedural are included when it is judged that they shall add
to the clarity of the understanding , replying of the well known fact that a picture
says more than a thousand words.
I express my heartfull thanks to our accompanying teacher, Mr.Gopal Banarjee
(processing incharge of CIPET, Lucknow) . He acted as the valuable interface between
me as a student and the industry and was kind enough to explain the technicalities
involved.

INTRODUCTION
Pipe is made from many different materials depending upon the properties of
the media that is being transported. For example, pressure is used to transport
potable water to it's end user. So, a pipe that has high pressure rating (typically
greater than 150 psi) must be used. It would also be desirable for the pipe to
have a smooth interior to promote good flow. While many different types of
pipe have these qualities, the most common for use in potable water
distribution are

PVC PIPE
PVC is a thermosetting plastic. In other words, it can only be softened and molded into form
once. If it is softened and remolded a second time it will lose some of it's favorable
characteristics. Recently, 'Fuseable PVC' has come to market to compete with the fuseable
properties of HDPE Pipe.
PVC is very corrosion resistant. It is not a conductor and will not have an electrochemical
reaction with acids and bases that it comes in contact with. For this reason, PVC is
sometimes used to coat other materials for protection.
PVC also has a high chemical resistance. While it will react with some chemicals, there are
a large number of chemicals it will not react with, making it an excellent product for
industrial applications.

PREPARATION OF MONOMER
Commercial Method
- Vinyl chloride monomer is prepared by cracking 1,2-dichloro
ethane.
- Vinyl Chloride may be produced by the addition of HCl to acetylene.

Structure Property Relationship
- PVC is polar in nature due to presence of C-Cl dipole.
- Resistant to non- polar solvents.
- Flame retardant and self extinguishing.
- Presence of chlorine atom causes an increase in inter chain
attraction and increase hardness and stiffness of polymer.

A PVC compound may contain the following ingredients.
- Polymer
- Stabilizers
- Plasticizers
- Polymeric Processing Aids - Impact
Modifiers
- Fillers
- Pigments
Some other miscellaneous materials include flame (fire)
retardants, optical bleaches and blowing agents

Stabilizers
- Heating of PVC at temperature above 70°C has a
number of adverse effects on the properties of the
polymers. Sufficient degradation may take place
during standard processing operations (150-200°C)
making the product useless.Therefore to avoid
degradation „stabilizers‟ are found useful.
- The compounds of Cd, Ba, Ca and Zn are prominent
as PVC stabilizers.

Plasticizers
Plasticizers are those chemical compounds which are added to polymer to
improve its flexibility possibility and stretch ability.
A plasticizers can decrease melt viscosity,glass transition temperature and
modulus of elasticity of the product.A plasticizer thus as an internal
lubricant.
Plasticizers are used
- For reducing processing temperature of polymer below the
decomposition temperature.
- To modify the properties of finished products such as flexibility.
- To modify processability.
All PVC plasticizers have a solubility parameter to that of PVC.
Di-iso-octyl phthalate (DIOP) and di – ethyl hexylphthalate (DEHP) are
most important plasticizers used in PVC.10 12
Extenders
- Sometimes plasticizers are not found useful in PVC because of their limited
compatibility with the polymer.
- When mixed with „true plasticizer‟ (commercially called extenders), a
reasonable compatibility is acquired.
- Extenders are cheaper than „plasticizers‟.
- Plasticizers can often be used along with „Extenders‟ without any adverse
effects on the properties of compound.
Commonly used extenders in PVC are
- Chlorinated paraffin waxes
- Chlorinated liquid paraffin fraction
- Oil extracts

Lubricants
- Two types of lubricants are generally used in PVC -
internal lubricants and external lubricants.
- External lubricants prevent sticking of the compound to the
processing equipments by forming a film between the bulk of the
compound and the metal surface of the processing equipment.
- Internal lubricants improves flow behaviour of the materials.
- Calcium Stearate, normal Lead Stearate, Dibasic Lead Stearate,
Graphite are employed to improve flow properties.

Fillers
Fillers are commonly employed in order to reduce cost. They
may also be incorporated for technical reasons such as;
 To increase the hardness of a flooring compound,
 To reduce tackiness of highly plasticized compounds,
 To improve electrical insulation properties
 To improve the hot deformation resistance of cables.
For electrical insulation, china clay is commonly
employed while various carbonates are used for general
purpose work.

Pigments
To add a pigment, firstly the following facts are to be
considered
- Will it decompose, fade or plate out?
- Will the pigment adversely affect the functioning of
stabilizer and lubricant.
- Will it fade, bleach out or will it bleed.
- Will the pigment adversely affect properties that are
relevant to the end usage (because many pigments
will reduce the volume resistivity of a compound).

Polymeric Impact Modifiers
- Unplasticized PVC has a high melt viscosity leading to
some difficulties in processing. The finished product is also
too brittle for some applications. In order to overcome
these problems ‘impact modifiers’ are generally added.
- Impact modifier are semi-compatible and often somewhat
rubbery in nature.
- Examples for Impact modifier are ABS graft copolymers,
Methacrylate – butadiene - styrene (MBS) terpolymers,
Chlorinated Polyethylene, EVA-PVC graft polymers.
- Chlorinated Polyethylene is being widely used as an
‘impact modifier’ particularly where good aging properties are
required.

HDPE PIPE
HDPE is a semi crystalline thermo plastic material compared to LDPE ,it is havind less
number of similar and smaller branches which results in better molecular packaging
crystalline ,density and strength .
HDPE is manufactured by low pressure process for CO-Polymer , the monomer used
Along with ethylene are propylene ,butane hexaene and octane.
High Density Polyethylene (HDPE) is a versatile plastic that has many practical uses, not
the least of which is for the fabrication of pipe. English chemists Reginald Gibson and
Eric Fawcett created a solid form of polyethylene in 1935. This discovery was first used
commercially was an insulating material for radar cables during World War II. In 1953,
Karl Ziegler of the Kaiser Wilhelm institute invented high density polyethylene.

HDPE having good chemical resistance .Resistance to alkaline & many aquos

Because PVC is mostly a rigid pipe product , PVC pipe is an excellent pipe choice
for just about any applications that does not requires a flexible solusion.The
most common application for portable PVC pipe are.

Application of HDPE pipe
These is an HDPE product that can be product apply to just about any situation
.It is not commoly used in santiry sewer gravity insulation.There are several
manufacturers that is primarily used for storm drainage.
Corrugated HDPE storm pipe is extremely common and is second only to
reinforced concrete Pipe for storm dtainge.
Like PVC , HDPE pipe can be colour coated to match installation
requirement.Typically for pressure installation.
HDPE pipe is block with a colour coated stripe below you will find a list of
common colors and uses.

Materials
For portable pipes,generally pipe producers use PVC.the resin in heat sensitive and color
under the normal processing condition it has high viscisity.thus it can not be processed.it
needs compounds.However,appropriate grades of other polymer such as PE or ABS can be
directly used are supplied by the manufacture,without compounding.
PVC compounding is a process in which additives are mixed with the base resin to get a
homogeneous mixture .The additives are added to either improve processability or to
enhance product performance.
The following ingredients are added to PVC for pipe production:-

 -Processing Aids
 -Colorants

PVC compounding
PVC compounding is usually carried out in two stages-
Dry blending PVC resin with additives in an intensive dry mixer,equipped with a
high speed impeller.
Melt blending in suitable compounding E.g single screw extruder ,twin screw
extruder or multi screw extruder ,single or twin shaft compounders.kinetic

Pipe Extrusion line
The complete PVC Pipe Extrusion Line is consist of:
Feeder
Used for feeding the material to the extruder.
Conical Twin Screw Extruder or Counter-rotating Parellel Twin Screw Extruder
The most important part of the whole extrusion line, the life time of the complete extrusion line depends on the
quality of the extruder. Noramlly, people will select conical twin screw extruder for making pvc pipe. But there are
also many people like parellel twin screw extruder because of its high capacity and lower consumption.
Mould(Die Head)
The core part of the pipe extrusion line, the quality of the pipe mostly depends on the qualtiy of the mould.
Vaccum Calibrating and Cooling Tank
Good vaccum calibrating and cooling tank makes the pipe looks nice, more than one set of vaccum calibrating and
cooling tank will be needed for making big diameter pipe.
Water Cooling Tank
Pipe comes from mould is hot, it is still very hot even after cooling by the vaccum calibrating and cooling tank, so
the water cooling tank is needed for cooling the pipe. Generally speaking, the bigger diameter need the longer
water tank.
Haul-off unit
Haul-off unit is a device which pull the pipe goes forward. There are serveral different models which are sorted by
the quantity of the claw(caterpillar).
Cutter
The cutter of the PVC pipe extrusion line is automatic and digital controlled, which is world leading. Its operation is
easy while its performance is excellent and stable

Screen pack Breaks
When the machine in running position ,after few months the foregn material is
sticking in to the screen pack which have the smaller holes on it.when the
material goes through it some foregn material like as iron,wood,clay silica
sticking them.So material does not go forford and material does compressed in to
barrel .The force acting in to the screen pack so the break down form.
For this break down ,we should maintenance regularly the barrel and the
screen pack.

Frist of all we should on the heaters because the material freezes into the
barrel.when material gets proper heat then run screw.
Cooling chamber pipe line blockage
In extrusion process the cooling chamber is the most important for providing pipe
cooling
After long time the pipe line of the cooling chamber block by the contaminants
like NaCl,Cloride,Magnisium,Clay Cao CaOCo3,Which cause the blocking the pipe
line so it does not provide the cooling for the pipe line.

After long time working period the gears boxes V belt may be breaks Or
loose.When the heating are not done properly so the heavy load react on the
belts which is connected by the reduction gear box,box is moving regularly the
load is occrs on the belt so the belts is breaks and cause break down.

ACKNOWLEDGEMENT I undertook my Intership at CIPET (Central Institute of Plastics Engineering &Technology) Lucknow as a part of my curriculum for plastics Engineering Department , CIPET, Lucknow from dated 10th Feb.to 21th March . This program covered wide spectrum of the plastics pipe production used in irrigation system . The intern was my first direct interaction with the industry enabling me to experience an actual industrial environment and to see the practical implementation of the theory that I have studied so far. The technology employed in most places was state-of-the-art with a few exceptions when old methodology coexisted with the new . It also permitted me to meet the few eminent people in our core field which served as a morable booster and technical enlightenment which might prompt several of us to accept positions in the field. The technical specification of the products is mentioned only when considered necessary and detailed procedural are included when it is judged that they shall add to the clarity of the understanding , replying of the well known fact that a picture says more than a thousand words. I express my heartfull thanks to our accompanying teacher, Mr.Gopal Banarjee (processing incharge of CIPET, Lucknow) . He acted as the valuable interface between me as a student and the industry and was kind enough to explain the technicalities involved.   • 5. INTRODUCTION Pipe is made from many different materials depending upon the properties of the media that is being transported. For example, pressure is used to transport potable water to it's end user. So, a pipe that has high pressure rating (typically greater than 150 psi) must be used. It would also be desirable for the pipe to have a smooth interior to promote good flow. While many different types of pipe have these qualities, the most common for use in potable water distribution are PVC PIPE DUCTILE PIPE HDPE PIPE PRECAST CONCREATE PRESSURE PIPE SPIRAL WELDED STEEL PIPE 3 5
  • 6. PVC PIPE PVC is a thermosetting plastic. In other words, it can only be softened and molded into form once. If it is softened and remolded a second time it will lose some of it's favorable characteristics. Recently, 'Fuseable PVC' has come to market to compete with the fuseable properties of HDPE Pipe. PVC is very corrosion resistant. It is not a conductor and will not have an electrochemical reaction with acids and bases that it comes in contact with. For this reason, PVC is sometimes used to coat other materials for protection. PVC also has a high chemical resistance. While it will react with some chemicals, there are a large number of chemicals it will not react with, making it an excellent product for industrial applications. 3 6
  • 7. PREPARATION OF MONOMER Commercial Method - Vinyl chloride monomer is prepared by cracking 1,2-dichloro ethane. - Vinyl Chloride may be produced by the addition of HCl to acetylene. CH2-CH2 CH2=CH Cl ClCl + HCl HC CH + HCl CH2=CH Cl + 95.5 KJ/mol 5 7

Structure Property Relationship - PVC is polar in nature due to presence of C-Cl dipole. - Resistant to non- polar solvents. - Flame retardant and self extinguishing. - Presence of chlorine atom causes an increase in inter chain attraction and increase hardness and stiffness of polymer. Additives and Compounding A PVC compound may contain the following ingredients. - Polymer - Stabilizers - Plasticizers - Polymeric Processing Aids - Impact Modifiers - Fillers - Pigments Some other miscellaneous materials include flame (fire) retardants, optical bleaches and blowing agents 8 10
  • 11. Stabilizers - Heating of PVC at temperature above 70°C has a number of adverse effects on the properties of the polymers. Sufficient degradation may take place during standard processing operations (150-200°C) making the product useless.Therefore to avoid degradation „stabilizers‟ are found useful. - The compounds of Cd, Ba, Ca and Zn are prominent as PVC stabilizers. 9 11
  • 12. Plasticizers Plasticizers are those chemical compounds which are added to polymer to improve its flexibility possibility and stretch ability. A plasticizers can decrease melt viscosity,glass transition temperature and modulus of elasticity of the product.A plasticizer thus as an internal lubricant. Plasticizers are used - For reducing processing temperature of polymer below the decomposition temperature. - To modify the properties of finished products such as flexibility. - To modify processability. All PVC plasticizers have a solubility parameter to that of PVC. Di-iso-octyl phthalate (DIOP) and di – ethyl hexylphthalate (DEHP) are most important plasticizers used in PVC.10 12

Extenders - Sometimes plasticizers are not found useful in PVC because of their limited compatibility with the polymer. - When mixed with „true plasticizer‟ (commercially called extenders), a reasonable compatibility is acquired. - Extenders are cheaper than „plasticizers‟. - Plasticizers can often be used along with „Extenders‟ without any adverse effects on the properties of compound. Commonly used extenders in PVC are - Chlorinated paraffin waxes - Chlorinated liquid paraffin fraction - Oil extracts 11 13

Lubricants - Two types of lubricants are generally used in PVC - internal lubricants and external lubricants. - External lubricants prevent sticking of the compound to the processing equipments by forming a film between the bulk of the compound and the metal surface of the processing equipment. - Internal lubricants improves flow behaviour of the materials. - Calcium Stearate, normal Lead Stearate, Dibasic Lead Stearate, Graphite are employed to improve flow properties. 12 14
  • 15. Fillers Fillers are commonly employed in order to reduce cost. They may also be incorporated for technical reasons such as;  To increase the hardness of a flooring compound,  To reduce tackiness of highly plasticized compounds,  To improve electrical insulation properties  To improve the hot deformation resistance of cables. For electrical insulation, china clay is commonly employed while various carbonates are used for general purpose work. 13 15

Pigments To add a pigment, firstly the following facts are to be considered - Will it decompose, fade or plate out? - Will the pigment adversely affect the functioning of stabilizer and lubricant. - Will it fade, bleach out or will it bleed. - Will the pigment adversely affect properties that are relevant to the end usage (because many pigments will reduce the volume resistivity of a compound). 14 16
  • 17. Polymeric Impact Modifiers - Unplasticized PVC has a high melt viscosity leading to some difficulties in processing. The finished product is also too brittle for some applications. In order to overcome these problems ‘impact modifiers’ are generally added. - Impact modifier are semi-compatible and often somewhat rubbery in nature. - Examples for Impact modifier are ABS graft copolymers, Methacrylate – butadiene - styrene (MBS) terpolymers, Chlorinated Polyethylene, EVA-PVC graft polymers. - Chlorinated Polyethylene is being widely used as an ‘impact modifier’ particularly where good aging properties are required. 15 17

HDPE PIPE HDPE is a semi crystalline thermo plastic material compared to LDPE ,it is havind less number of similar and smaller branches which results in better molecular packaging crystalline ,density and strength . HDPE is manufactured by low pressure process for CO-Polymer , the monomer used Along with ethylene are propylene ,butane hexaene and octane. High Density Polyethylene (HDPE) is a versatile plastic that has many practical uses, not the least of which is for the fabrication of pipe. English chemists Reginald Gibson and Eric Fawcett created a solid form of polyethylene in 1935. This discovery was first used commercially was an insulating material for radar cables during World War II. In 1953, Karl Ziegler of the Kaiser Wilhelm institute invented high density polyethylene. 17 19

Application of PVC pipe Because PVC is mostly a rigid pipe product , PVC pipe is an excellent pipe choice for just about any applications that does not requires a flexible solusion.The most common application for portable PVC pipe are. Application of HDPE pipe These is an HDPE product that can be product apply to just about any situation .It is not commoly used in santiry sewer gravity insulation.There are several manufacturers that is primarily used for storm drainage. Corrugated HDPE storm pipe is extremely common and is second only to reinforced concrete Pipe for storm dtainge. Like PVC , HDPE pipe can be colour coated to match installation requirement.Typically for pressure installation. Materials For portable pipes,generally pipe producers use PVC.the resin in heat sensitive and color under the normal processing condition it has high viscisity.thus it can not be processed.it needs compounds.However,appropriate grades of other polymer such as PE or ABS can be directly used are supplied by the manufacture,without compounding. PVC compounding is a process in which additives are mixed with the base resin to get a homogeneous mixture .The additives are added to either improve processability or to enhance product performance. The following ingredients are added to PVC for pipe production:-  -Plasticisers  -Heat stabilizers  -Lubricants  -Fillers  -Processing Aids  -Colorants  -Flame retardents  -Impact Modifiers 25 27
  • 28. PVC compounding PVC compounding is usually carried out in two stages- Dry blending PVC resin with additives in an intensive dry mixer,equipped with a high speed impeller.   • 29. Pipe Extrusion line The complete PVC Pipe Extrusion Line is consist of: Feeder Used for feeding the material to the extruder. Conical Twin Screw Extruder or Counter-rotating Parellel Twin Screw Extruder The most important part of the whole extrusion line, the life time of the complete extrusion line depends on the quality of the extruder. Noramlly, people will select conical twin screw extruder for making pvc pipe. But there are also many people like parellel twin screw extruder because of its high capacity and lower consumption. Mould(Die Head) The core part of the pipe extrusion line, the quality of the pipe mostly depends on the qualtiy of the mould. Vaccum Calibrating and Cooling Tank Good vaccum calibrating and cooling tank makes the pipe looks nice, more than one set of vaccum calibrating and cooling tank will be needed for making big diameter pipe. Water Cooling Tank Pipe comes from mould is hot, it is still very hot even after cooling by the vaccum calibrating and cooling tank, so the water cooling tank is needed for cooling the pipe. Generally speaking, the bigger diameter need the longer water tank. Haul-off unit Haul-off unit is a device which pull the pipe goes forward. There are serveral different models which are sorted by the quantity of the claw(caterpillar). Cutter The cutter of the PVC pipe extrusion line is automatic and digital controlled, which is world leading. Its operation is easy while its performance is excellent and stable 27 29

Working capital RAW MATERIAL The main raw material required is compounded PVC resin.Presently both PVC and PP plasticizer raw material are indigenously manufactured.Other compounding material like plasticiser ,stabilisers lubricants and fillers.
