Bijih-bijih logam yang diperoleh dari penambangan biasanya
masih bercampur dengan bahan ikutan lainnya.
Persentase berat dari unsur-unsur yang terkandung didalam
bijih bergantung pada kedalaman tanah dimana bijih tersebut
diperoleh.
Logam yang terdapat pada bijih-bijih biasanya masih dalam
keadaan terikat dengan unsur lain (berupa senyawa),
misalnya :
–Berupa oksida (bijih Fe, Cr, Mn, Sn, dll.).
–Berupa karbonat (bijih Zn, Cu, dll.).
–Berupa sulfida (bijih Pb, Zn, Cu, dll.).

Bijih-bijih yang diperoleh dari penambangan biasanya
mempunyai ukuran yang relatif masih besar (1200-
1500mm), sedangkan pada kenyataannya dibutuhkan
ukuran bijih yang lebih kecil/halus (bisa sampai 0,1mm)
sehingga bijih-bijih tersebut harus diperkecil terlebih
dahulu.

Tujuan dari ore dressing adalah memisahkan bijih-bijih
dari bahan ikutan/pengotor yang biasa disebut tailing.
Dengan pemisahan bijih mempunyai persentase yang
lebih tinggi, disebut konsentrat.

Berbagai cara dilakukan untuk memisahkan bijih dari pengotor,
yaitu :
-Pemisahan berdasarkan warna dan bentuk bijih.
-Pemisahan berdasarkan perbedaan kekerasan bijih.
-Pemisahan berdasarkan gesekan, bijih diluncurkan pada bidang miring
sehingga bahan yang lebih ringan akan meluncur dengan cepat.
-Pemisahan secara elektrostatik, berdasarkan konduktivitas listrik.
-Pemisahan secara magnetis.
-Pemisahan berdasarkan gravitasi bijih, dibedakan berdasarkan
kecepatan tenggelam atau jatuhnya bijih dalam suatu cairan atau udara.
-Pemisahan dengan menggunakan suatu medium berat. Akan terdapat
bijih yang mengapung dan tenggelam tergantung dari massa jenis
bijih dan medium yang digunakan. Medium bisa cairan organik atau
larutan.
-Flotasi atau pengapungan bijih yang sudah berbentuk bubuk
dengan bantuan peniupan udara.

In a process called benficiation, many mine mouth processing plants crush and
grind the ore to very fine particles. These iron rich fines are then separated from the
rock either magnetically or by flotation and made into pellets a process called
pelletizing. At the iron and steel plants, fines are recovered from ore handling and
from the blast furnace itself. These fines are partially fused and then broken up into
a uniform size in a process called sintering that allows the material to be fed into
the blast furnace.

In the pelletizing process, fine ore concentrate is mixed with a binder
(bentonite) and formed into green balls in the balling drums. These green
balls are then fed into traveling grate kiln furnaces where they are dried and
heated and then pass into a rotary kiln for final heating to a point just below
fusion (2400°F). The largest furnaces are capable of producing 3.3 million
tons of pallets per year.
In the sintering process, ore, limestone, and coke fines are mixed and
deposited on a traveling grate. Burners ignite the mixture at the feed end of
the grate. Air is pulled down through the bed to cause the burning zone to
move through the bed until the sintering of the mixture has taken place
throughout the entire depth of the bed. The porous, clinker-like sinter is
cooled and broken up for use in the blast furnace. The use of sinter reduces
coke requirements in the blast furnace, because the limestone is pre-
reduced in the sinter bed. Typical daily production from a sinter plant is on
the order or 2.3 to 4.4 net tons/sq ft. of grate area.

Coal is converted to coke in large coke oven batteries like the one
pictured. The coking process consists of heating coal in the absence of
air to drive off the volatile compounds; the resulting coke is a hard,
but porous carbon material that is used for reducing the iron in the
blast furnace. The modern by-product coke oven recovers volatile
chemicals in the form of coke oven gas, tars, and oils.

The Bessemer/Thomas process
Proses pembuatan baja dengan tungku ditemukan
pertama kali oleh Henry Bessemer pada tahun 1855.
Proses ini menggunakan silika (SiO2) sebagai bata
tahan api/lining dan mempunyai sifat asam sehingga
proses ini disebut Acid Bessemer process dimana
sulfur dan fosfor tidak dapat dihilangkan.

Pada tahun 1877 PC Gilchrist dan Sidney Gilchrist
Thomas menggunakan dolomit yang bersifat basa
sebagai bata tahan api untuk besi kasar cair yang
banyak mengandung fosfor. Proses ini disebut Basic
Bessemer process/Thomas process.
Dolomit adalah campuran antara kalsium karbonat
(CaCO3) dan magnesium karbonat (MgCO3).
Reaksi didalam tungku :

In a direct reduction process, lump iron oxide pellets and/or lump iron ore, are
reduced (oxygen removed) by a reducing gas, producing direct reduced iron (DRI).
If the cooling stage is omitted, the DRI can be immediately briquetted into hot
briquetted iron (HBI). The reducing gas can be generated externally to the
reduction furnace, or can be generated from hydrocarbons introduced into the
reduction zone of the furnace. In the former case, the reducing gas is produced
from a mixture of natural gas (usually methane) and recycled gas from the reducing
furnace. The mixture is passed through catalyst tubes where it is chemically
converted to a gas that is rich in hydrogen and carbon monoxide. Examples of
processes that use variations of this general procedure include Midrex and HYL.
When the reducing gas is generated from hydrocarbons in the reduction zone of the
furnace, it is typically a rotary kiln furnace that uses hydrocarbon fuels (primarily
coal, but sometimes oil and natural gas) without prior gasification in the reduction
chamber. Examples include the ACCAR and SL/RN processes.
DRI - also known as direct reduced iron, is a virgin iron source that is relatively
uniform in composition, and virtually free from tramp elements. It is used
increasingly in electric furnace steelmaking to dilute the contaminants present in
the scrap used in these processes. It has an associated energy value in the form of
combined carbon, which has a tendency to increase furnace efficiency. For captive
DRI production facilities, there is the added advantage that the delivery of hot DRI
to the furnace can reduce energy consumption 16 to 20%.

Processes
Midrex - The charge is fed in continuously from the top of the furnace,
passing uniformly through the preheat, reduction, and cooling zones of
the furnace. The reducing gas consists of about 95% combined
hydrogen plus carbon monoxide. It is heated to a temperature range of
1400° to 1700°F and is fed in from the bottom of the furnace, below
the reducing section. The gas flows countercurrent to the descending
solids. At the top of the furnace, the partially spent reducing gas
(approximately 70% hydrogen plus carbon monoxide) exists and is
recompressed, enriched with natural gas, preheated to 750°F, and
transported to the gas reformer. The reformer reforms the mixture back
to 95% hydrogen plus carbon monoxide, which is then ready for re-use
by the direct reduction furnace. In the cooling zone, the cooling gases
flow countercurrent to the DRI. At the top of the cooling zone, the
cooling gases exit, are sent to recycling, then return to the bottom of
the cooling zone. The cooled direct reduced iron (DRI) is discharged
through the bottom of the furnace, after which it is screened for
removal of fines, and treated to minimize the danger of spontaneous
ignition during extended storage. The reduced fines are briquetted to
produce a usable DRI product.

HYL - The HYL process uses reformed natural gas to reduce lump
ore and fixed pellets in fixed-bus retorts. Prior to the gas reformer,
natural gas is mixed with excess steam (over and above
stoichiometric requirements) and is then passed over nickel-based
catalysts. The excess steam server to prevent carbon formation and
promote catalyst life. After the reformer, the water vapor in the
reformed gas is removed by quenching, to achieve a hydrogen-rich
reducing gas. The HYL process utilized four reactors in the reducing
section. The reduction of the charge occurs in an initial and main
reduction stage, while the third stage is used for cooling,
carburization, and the final adjustment of metallization. The charge
reduction takes place at temperatures above 1800°F, the advantages
of this being that the reduction efficiency is raised, and the result is a
more stable product with a reduced pyrophoric tendency. The HYL
process uses cold reducing natural gas for product cooling as well as
carburization. Product cooling occurs at temperatures of around
1020°F, during which time carbon is deposited to form a cementite
(Fe3C) shell that retards reoxidation

ACCAR - The Allis-Chalmers Controlled Atmosphere Reactor
(ACCAR) was designed to produce highly metallized DRI in an
intricately ported rotary kiln. The liquid and/or gaseous fuels are
injected under the bed, and air above it. The charge (e.g. coal, lump
ore, and/or iron oxide pellets) is heated to reduction temperature by
counter-flowing hot gas. The carbon and carbon monoxide reducing
gases are formed from the hydrocarbons present in the reduction
zone, and initiate the reduction. Additional liquid and/or gaseous fuel
introduced through the kiln shell ports near the product end of the
kiln brings about the final degree of reduction. The product is then
discharged into a rotary cooler which is externally spray-cooled.
Magnetic separation is used to separate the DRI and coal ash,
followed by screening to separate the coarse and fine product.

SL/RN - The charge, preheated to 1800°F by counter-flowing freeboard
gases, usually consists of lump ore (or pellets), coal, recycled char, and
flux if sulphur need to be removed from the coal. Reduction is brought
about by reducing gases generated from hydrocarbons present in the
reduction section. In order to raise kiln efficiency, the preheat zone is
usually limited to 40 to 50% of total kiln length. To ensure a uniform
temperature throughout the reduction zone, and to prevent accredation
formation due to overheating in hot zones, all the coal is introduced at
the feed end of the kiln. As the charge moves into the reduction zone,
reduction begins when it has reached roughly 1650°F. After reduction,
the solids are discharged into a sealed rotary cooler, where water is
sprayed on the cooler shell to reduce the temperature of the solids to
about 200°F in a non-oxidizing atmosphere. The cooled material is then
separate into DRI, DRI fines, and non-magnetics by a series of screens
and magnetic separators. The fines are briquetted to be used later with
the DRI.

Logam cair dituangkan ke dalam cetakan
dan langsung mengenai dasar cetakan.
Cara ini merupakan cara yang termudah
tetapi terjadi percikan logam cair yang
dapat menyebabkan cacat pada
permukaan ingot. Dihindari dengan
memasang pelat yang terbuat dari baja
dibagian dasar cetakan yang nantinya
akan ikut menjadi cair.
Kecepatan penuangan ke dalam cetakan
haruslah diperhatikan; jika terlalu cepat
akan terjadi retak pada ingot, sedangkan
jika terlalu lambat permukaan ingot akan
bergelombang.

•Kotak tundish diletakkan diantara ladle dan cetakan, ini dapat

terkikis oleh aliran logam cair.

Pada umumnya logam tidak berdiri sendiri atau keadaan
murni, tetapi lebih banyak dalam keadaan dipadu atau logam
paduan dengan kandungan unsur-unsur tertentu sehingga
struktur yang terdapat dalam keadaan setimbang pada
temperatur dan tekanan tertentu akan berlainan.
Kombinasi dua unsur atau lebih yang membentuk paduan
logam akan menghasilkan sifat yang berbeda dari logam
asalnya.
Tujuan pemaduan = untuk memperbaiki sifat logam
Sifat yang diperbaiki adalah kekuatan, keuletan, kekerasan,
ketahanan korosi, ketahanan aus, ketahanan lelah, dll.

Pada umumnya diagram fasa dibangun pada keadaan
kesetimbangan (kondisinya adalah pendinginan yang sangat
lambat). Diagram ini dipakai untuk mengetahui dan memprediksi
banyak aspek terhadap sifat material.

1. Memperlihatkan fasa-fasa yang terjadi pada perbedaan

Suatu zat murni seperti air memiliki tiga fasa,

tergantung temperatur dan tekanan.
Contoh sederhana adanya dua fasa pada zat
murni dalam kesetimbangan adalah gelas yang
berisi air dan es batu.. Jelaslah ada dua fasa
dalam air tersebut (cair dan padat yang
terpisah) dan dipisahkan oleh permukaan dari
es batu sebagai batas fasa.
Selama air dipanaskan akan cairan air dan air
yang menguap, merupakan dua fasa dalam
keadaan kesetimbangan.

Dari dasar-dasar termodinamika, J.W. Gibbs menurunkan
persamaan yang memungkinkan jumlah fasa yang ada dalam

tersebut dinamakan Aturan Fasa Gibbs.

Contoh alloy 1:
Pada paduan biner seperti diagram fasa Pb-Sn, ada komposisi
paduan spesifik yang dikenal sebagai Eutectic Composition,
dimana proses pendinginan/solidifikasi terjadi pada temperatur
terendah dibandingkan komposisi lainnya.
Temperatur rendah tersebut berkaitan dengan temperatur terendah
dimana masih terdapat fasa cair ketika didinginkan dengan lambat.
Temperatur tersebut biasa disebut temperatur eutektik.
Perhatikan pada alloy 1, titik eutektik pada komposisi 61,9%Sn,
38,9%Pb, T=183C.
Akibat pendinginan, maka terjadi perubahan fasa:
Cairan larutan padat + larutan padat

Transformasi fasa yang terjadi pada komposisi 40% Sn-60% Pb
(pada alloy 2):
a. 100% fasa cair.
b. Terjadi pengintian fasa , karena proses pendinginan memotong

Diagram ini berbentuk segitiga, dimana disetiap ujung segitiganya
merupakan kandungan murni unsurnya.

Penentuan titik komposisi tertentu sangatlah berbeda dengan diagram
fasa biner. Contoh penentuan komposisi ketiga unsur didiagram fasa
terner dibawah ini pada titik x adalah sebagai berikut:

Berdasarkan kandungan karbon tanpa unsur paduan lain (plain
carbon steel):
1. Baja Karbon Rendah (low carbon steel) 0,025-0,3%C.

3. Baja Karbon Tinggi (high carbon steel) 0,5-2,1%C.
Selain itu dari diagram fasa baja dapat dibagi dalam dua jenis,
yaitu:

Standar material (materials standards)
Standar material dikembangkan oleh pemerintah, industri, baik
secara nasional maupun internasional.
Standar adalah dokumen kesepakatan yang merupakan
piranti/perangkat tolok ukur sifat-sifat, karakteristik atau suatu
prosedur yang telah berjalan.
Standar biasanya dikembangkan oleh suatu komite yang terdiri dari
para profesional dibidangnya.
Langkah pertama dalam pengembangan suatu standar adalah
membuat suatu draft yang dibahas oleh sebuah komite yang
nantinya akan disahkan menjadi suatu standar yang berlaku secara
nasional maupun internasional.
Pengembangan proses membutuhkan waktu yang lama, tetapi
dokumen akhir yang telah selesai dibahas merepresentasikan suatu
konsensus dari opini komite dan memperhatikan kenyataan
diindustri saat itu.

Suatu standar harus dinjau secara berkala (minimum sekali dalam
lima tahun) untuk menentukan apakah dipertahankan atau diperbaiki.
Jika suatu standar ditetapkan sudah tidak relevan lagi, maka standar
tersebut harus dihapus.
Ada tiga kelas standar:
1. Spesifikasi (specification)
2. Metoda pengujian (test method)
3. Rekomendasi penggunaan (recommended practice)
Sebuah kode berisi ketiga kelas standar dan mengikat secara hukum.
1. Spesifikasi
Merupakan pernyataan bahwa suatu produk harus sesuai antara
keperluan teknis dan komersial. Contohnya baja paduan dan baja
tahan karat untuk baut yang bekerja pada operasi temperatur tinggi
mengikuti ASTM A 193.

2. Metoda pengujian
Sekumpulan/seperangkat perintah atau cara-cara untuk
mengidentifikasi, melakukan pengukuran atau mengevaluasi sifat-
sifat material. Contohnya pengujian impak untuk material logam
menggunakan ASTM E 23.
3. Rekomendasi penggunaan/aplikasi
Sekumpulan/seperangkat perintah atau cara-cara dalam
melaksanakan satu atau lebih pengoperasian atau fungsi selain dari
identifikasi, pengukuran atau mengevaluasi material. Contohnya
rekomendasi penggunaan untuk persiapan permukaan baja atau
material keras yang lainnya dengan menggunakan penyemprotan
air sebelum dilapis atau lapis ulang mengikuti NACE RP-01-72.
4. Kode
Sekumpulan standar atau seperangkat peraturan yang harus ditaati.
Contohnya ASME Boiler and Pressure Vessel Code, dimana
didalamnya terdapat peraturan untuk proses perlakuan panas
setelah pengelasan dari bejana tekan yang berkaitan dengan jenis
dan ketebalan material.

Begitu banyaknya jenis baja, maka perlu dibuat suatu standar agar
setiap pengguna dari berbagai kalangan seperti rekayasawan, industri
mempunyai kesamaan pandang, yaitu suatu sistem kodifikasi
(penomoran).
Sistem Kodifikasi Baja
Dibuat penomoran dalam empat digit angka: dua angka
pertama menunjukkan jenis unsur paduan; dua angka
terakhir menunjukkan kandungan karbon.
Untuk baja karbon tanpa paduan/baja biasa (plain carbon
steels), dua angka pertama adalah 1 dan 0; untuk baja
paduan ditunjukkan oleh kombinasi angka (misalnya: 13,
41, 43).
Angka ketiga dan keempat menunjukkan kandungan
karbon (dibagi 100).
