Heat/light/electrical energy is out today’s necessity and has scarcity also. Energy conservation is key requirement of any industry at all times.
In general, industries use heat energy for conservation of raw material to finished product. The source of heat energy is generally saturated or super heated steam. The steam generation is common use one boiler with carity of fuels. Whatever may be the fuel the generation should be as economy as possible which adds to the product cost. Further the usage of steam and recycling steam condensate back to boiler is an art depending on plant layouts.
In this project the steam generator is water tube boiler fired with rice husk. The steam is transferred to the tyre/tube moulds where tyres/tubes are cured while the heat is rejected to the tyres the condensate forms and this condensate is put back to the boiler. While doing so the steam is also stopped back to boiler without rejecting complete heat to the product. This gets flashed into atmosphere at feed water tank. The science of separation of condensate from steam saves energy. Better the separation more the fuel conservation.
In the steam generator the fuel is burnt to heat the water and form steam. This fuel burnt flue gas carries lot of energy, out through chimney. Prior to exhausting through the heat left in flue need to be recovered, through heat recovery mechanisms’. In this project an air-preheater condensate heat recovery unit is the major energy consuming station.

The typical problem in product engineering is not bad strategy, so much as “no strategy”. This leads to confusion, lack of motivation, and incoherent action. The next time you look for a strategy and find an empty space, instead of waiting for it to be filled, I will show you how to fill it in yourself. If you’re wrong, it forces a correction. If you’re right, it helps create focus. I’ll share how I’ve approached this in the past, both what works and lessons for what didn’t work so well.

7. MBF-type Pulverizer
15MBF Mill Pulverizers
Introduction
The MBF-type Pulverizer is Foster Wheeler's latest design. | This
roll and race style is the replacement for the previous MB-style design.
While the MBF was first released in the 1970’s there are a number of
sites that have converted the MB to the MBF style for the capacity and
maintenance improvements that come with the MBF. There are also a number
of locations that have hybrid MBF/MPS and MB/HP designs.
The MBF-type pulverizer grinds the coal by crushing it between the rolls and
the race as well as through attrition. The race is the segmented grinding ring,
and the rolls are the three wheel-like assemblies that pivot from spring-loaded
roller assemblies that provide the grinding force available to pulverize the coal.
The selection of the coal milling process type is based primarily on the size of the
incoming coal and the desired size, quantity and distribution of the final product.
The MBF-type pulverizer primarily utilizes a combination of the crushing and
attrition processes where much of the grinding action is coal-on-coal.

CAST STEEL
Cast steel components can be repaired much more reliably than cast iron.
Alstom offers many of the key MBF components as a Cast Steel part.
• Roller Hub
• Pivot Bracket
CERAMIC
Ceramic Lining and Vacuum Bonded Liners
The use of ceramic lining is best for high erosion, low impact locations. Alstom offers the most comprehensive wear solutions for all
wear issues.
• Vacuum Bonded Tiles
Thin Dynawear II™ ceramic tiles are bonded directly to
the component. This is especially useful where space or
component size doesn’t allow thick tile. This arrangement is
impact resistant, but limited to moderate temperatures.
— 1/4” Vacuum bonded tiles
— Simple or complex geometry
— Many standard offerings available
• Brazed Tungsten Carbide
Very high wear resistance and excellent impact resistance.
More expensive than the ceramic options and used in
specialized locations.
• Plug Welded Tile
This is most common ceramic application. Used in cones,
wall liners and turrets.

Laboratory Test Results
Field Test Results
CROWN PLUS IS AN ALSTOM-PROPRIETARY MATERIAL THAT HAS DEMONSTRATED
Extended WEAR LIFE when compared to CURRENT WHITE IRON PRODUCTS. |
CROWN Plus wear resistant material for upper millside liners has been proved to offer the best
performance-to-cost ratio and the best value.
Although Alstom has solutions that extend roller life, extending time between overhauls is
limited by abrasion in the upper millside area. Ductility is also an issue because these liners
are near the grinding zone. During development, Alstom tested its new CROWN Plus upper
millside liners against CROWN 700™ liners at three host sites that were burning high silica
or PRB coals, both of which display significant wear rates. The host sites using CROWN
700 liners had a service life of less than 12 months with the high silica coal, and less than 14
months with PRB coal. The abrasiveness of the coal wore completely through the 3/4” thick CROWN 700 liner, while the CROWN
Plus material exhibited only 1/8” to 1/4” wear at approximately the same run time.
The charts below demonstrate that, in both laboratory and host test sites, CROWN Plus upper millside liners have a longer wear life
than other castings.
Benefits:
• Longer wear life
• Extended time between
overhauls
• Best wear available for a

MBF-type Pulverizer — Upgrades
Advanced Static Classifier (ASC)
Alstom has Applied our successful CE/Alstom designs to improve the
performance of the MBF mill. | The inverted cone in the classifier eliminates the
discharge doors, which can become stuck open. This results in an increase of coal passing
thru the 50 mesh screen.
Curved blades reduce turbulence and aid coal distribution in the classifier drum.
Improvements can be maximized if the ASC is paired with Alstom's rotating air ports.
Eliminates Design Issues with OEM Internal Linkage
• No more binding
• Reduced blade misalignment
• No interruption of coal/air entering classifier
• No more classifier linkage wear
Externally Adjustable
• Accurate adjustments can be made during operation

Weld Overlay on High Chrome Rollers
Alstom applies a weld overlay on high chrome rollers for
installations subject to extremely severe wear. | The overlay,
which contains a high proportion of chromium carbides, is applied using an
automated open arc welding process. The result is an overlay formed with a
tough erosion-resistant matrix.

Coal Feeders — Upgrades
Cleanout Drive Upgrade
The Cleanout Drive Upgrade includes an electronic shear pin relay with
output contact. | The electronic shear pin is easily calibrated for the motor current
overload. The instant that a current overload condition occurs the shear pin will trip, which
will stop the drag chain drive motor. It will also close the auxiliary contact, which can be
connected to the boiler control system to let the
operator know that the drag chain has stopped
due to an overload. The shear pin can be easily
reset by pushing the reset button, once the
condition has been cleared. The existing system
typically does not provide this type of electronic
failure indication.
New Alstom upgrade.Electronic shear pin or shock relay offers excellent protection against
feeder overload.

Boiler Fabrications — Replacement Parts
Fuel Delivery System
Coal Piping
The fuel delivery system between the pulverizer and the burners is an area subject to extreme wear. |
This is particularly true of elbows and orifice assemblies. The fuel delivery system includes:
• Coal pipe
• Discharge Valve
• Orifice
Alstom offers coal pipe, hangers and orifice assemblies designed for long life in this difficult environment. Alstom’s design takes
into account the newest NFPA code requirements with components designed to protect your equipment and, more importantly,
your people. NFPA code says, in part, “Brittle materials having a plastic elongation of less than eight percent (8%) prior to tensile
rupture shall not be used for piping except as abrasion-resistant lining.”
Types of Fuel Piping
• Original Installation
— Cast ductile iron
— Ni-Hard (reference Alstom SIL 2004-01)
— Carbon steel, induction bent
• Replacement types
— Cast ductile iron
— Carbon steel, induction bent
— Ceramic lined
• Mechanically interlocked (DYNAWEAR™)
• Vacuum bonded (DYNAWEAR II™)
Excessive wear problems in coal piping can be mitigated through the use of
high-wear liner materials such as DYNAWEAR or DYNAWEAR II Wear
Resistant Products .
This Ni-Hard elbow was doused with cold water while on
fire. Dangerous pipe blow-outs, like this one, can be avoided
by using proper pipe and liner materials, and by following
approved safety protocols.
DYNAWEAR II Vacuum-Bonded Ceramic Tiles installed
in the outer radius of the elbow provides protection to the
highest wear area of the pipe. Note that the non high-
wear areas inside the pipe do not need to be lined.

Discharge Valves
QUICKCHANGE™ Orifice Assembly
Discharge Valves are used to isolate
the pulverizer from the furnace. | Older
power plant fuel delivery systems may not have
discharge valves in place. However, due to safety
concerns, they are now a required part of the
design per NFPA Code.
Discharge valves, when properly installed, provide
a level of safety and allow mill maintenance to be
performed without major disruptions to furnace
operations.
The unique design of the QUICKCHANGE™ Orifice Assembly saves time
associated with replacing coal pipe orifices while allowing the use
of orifices made of wear-resistant materials. | The QUICKCHANGE Orifice
simplifies the replacement by accommodating orifices of varying inside diameters and
materials. It consists of a drawer-style housing which, when unbolted, can be pulled out
with the boiler on-line (but with the pulverizer out of service and the associated barrier
valves closed at the windbox) for fast, easy access and replacement.
* The NFPA Code requires the use of two valves per burner line — a barrier or dust tight
valve at the pulverizer end, and a dust tight valve at the furnace end. Discharge valves must
be fitted as close to the pulverizer and furnace portals as possible.
Benefits:
• Pull-out design reduces
orifice replacement time
• Visual inspection made
easier
• Can accommodate orifices
made of various wear-
resistant materials
• Fast, easy orifice
replacement with boiler
on-line and pulverizer out
of service

47. Ash Systems
47Ash Systems
Integrated Bottom Ash Solutions
Plant Integration
ALSTOM’S SUBMERGED SCRAPER CONVEYOR (SSC) BOTTOM ASH SOLUTION GREATLY
REDUCES MAINTENANCE COSTS | common to conventional ash handling systems. A well-engineered
SSC replaces existing systems with a cost effective and less risky bottom ash solution.
An SSC reduces environmental risks of ash ponds and the costs of permitting, maintaining and dredging
those ponds. An SSC integrated into other bottom ash systems reduces water usage by reusing most of
the bottom ash supply water. Power consumption is reduced by minimizing the number of motors
needed to power multiple high, medium and low pressure pumps used in traditional sluicing and
dewatering systems. In addition, taking pyrites and economizer ash directly into the SSC reduces the
maintenance costs associated with hoppers, piping, dewatering, and storing ash.
Advantages:
• No high maintenance
boiler sluice jet systems
• No dewatering tanks
• No boiler to pond
piping systems
• Reduced environmental
risk by eliminating the
need for ash ponds
• Reduced parasitic
power consumption
• Reduced water use
THE PYRITES SYSTEM | can be sluiced directly into the SSC while
at the same time using the SSC’s water bath as a source for the
sluicing water. This eliminates once-through water use and the
pyrites dewatering tanks.
ECONOMIZER ASH | can be transported to the SSC on dry drag con-
veyors for removal along with the boiler bottom ash and pyrites.
A CLOSED LOOP WATER COOLING AND RECIRCULATING
SYSTEM | is an option where water consumption must be
minimized. With minimum makeup water required, the SSC
water can be cooled and recirculated requiring a minimum
amount of water across the entire ash removal process.

A cost-effective way to manage planned
and unplanned unit outage repairs
Outage Kits | are pre-packaged supplies of equipment-specific replacement
parts that support planned or unexpected unit outages and rebuilds.
Emergencies cost money! Outage Kits can help minimize costly delays in
making repairs.
Outage Kits are the perfect solution when emergencies strike, or to have
available as part of a planned preventative maintenance cycle or Inventory
Management Program.
Advantages:
• Custom or standard
kits
• Reduces maintenance
costs
• Convenient and
organized
• Simplifies purchasing
Benefits:
• Right parts available
when you need them
• Only pay for the parts
that are used
• Instant part availability
• Save time and money
The customer and
Alstom develop a
list of parts to be
included in each kit.
Each kit includes a
detailed chart of the
location of each part.
Alstom then ships
these parts to the
customer in a
pre-packaged kit
form two weeks prior
to the planned outage
or rebuild.
Customer
withdraws parts
from the kit,
as needed.
Unused items
are shipped back
to Alstom for
re-stocking.
The customer then
issues a purchase
order to Alstom
for any parts
consumed.
