The growing global competition is forcing the organisations to reduce the cost for increasing the profit. Lean manufacturing is a powerful tool for attaining this. The history of lean manufacturing starts from the craft production of 1900's. It is evolved through the contributions of F.W. Taylor, Henry Ford, Eiji Toyoda & Taiichi Ohno. The main concept of the lean manufacturing is the reduction in cost by eliminating waste. However, not all lean implementations have produced such results. In this study, a critical examination of lean manufacturing implementation experience at the welding department of a medium size industry located in Kerala, India. . Cycle time reduction is an important way by eliminating or reducing non-value-added activities. To reduce the overall cycle time of manufacturing, the cycle time of each sub-assembly needs to be reduced. Reducing cycle time will have a significant impact on a company's bottom line when implemented. The outcome of this study leads to substantial reduction in cycle time, reduced defects, better utilization of human resource and machines, and reduced cost of maintenance. It has been proved and validated by an empirical relation. The cause and effect diagram is used for analysing the cycle time reduction. The Quality control chart is also used. The improved return on investment (ROI) and reduction in cycle time shows the feasibility. The data for this study were obtained through interviews, Questionnaire survey and archival sources.

Project Description: The Project “General Management to Increase System Efficiency” was focused on
general management which included capacity planning, implementation of a new system to increase
production, improve quality, data collection formats which can be used in future, updating old data,
improving material handling methods, storage solutions. During the project duration, I also focused
my time to merge two different processing departments into one common fabrication department.
Merger also included common floor planning of both the departments.
As a management internee, I also worked on ERP implementation. This included requirement
determination, GAP assessment, ERP- customization and configuration, readiness review and
delivery.
Department wise project detailed are as follows:
1. Casting Department: JM Industries is committed to manufacturing of Aluminium Extruded
Sections. Aluminium Logs are used as raw material in extrusion process. So Log casting is one
of the main factors of the company processes. Changes in technology and current casting
systems were suggested to eliminate problems like diameter variation of logs, log bending,
surface roughness, shearing & overflow.
Some key factors are;
I. New casting technology like “AirSlip® Air Casting Technology” will eliminate the
problem of diameter variation, rough surface, shearing and overflow.
II. Changing the cast moulds on regular interval and proper maintenance can also reduce
the variation in log diameters.
III. Double rope type casting bed has minimized the log bending problem to the lowest.
Proper maintenance of water quenching system will further reduce the problem.
2. Production Department: The goal here was to increase recovery thus daily production.
I. Online material rejection is decreased by more than 15% by fixing the die assembly.
Wear out die rings were replaced by new one which resulted in much shorter butt
discard. This increased the annual production by 200 Ton.
II. Rejection of extruded section can further be reduced by changing Conveyor belts of
parking bed as old (burned) belts leads to scratches. This will again reduce the
rejection by 5%
III. A new method (Software- Algorithm) is designed for production planning eliminating
manual work thus possibility of human error and man power requirement. This digital
data stored can also be used for future references.
IV. Daily Production Report was extended to collect important data like rejection quantity
and reason.
3. Fabrication Department: Currently, two different departments exist for fabrication.
Fabrication dept. provides services like Straight cut, Taper cut, Drilling, Punching, Bending,
Embossing, Part assembly, Notching.
I. A new floor plan is designed to merge both the existing departments and increase
efficiency.
II. Material handling & storage solutions are implemented in terms of Plastic Crates,
Wheeled Shelves, Racks, Trolley and Fixed Almira.
III. Changes in machine operating cycle are made to reduce the cycle time by 5%
IV. A stopper is attached to the double head cutting machine to cut small lengths. This
reduced machine setting time by 50%
V. Manual mode is promoted for single cut, which allows single saw action thus reducing
power consumption by 40% and 2% less material wastage.
VI. System was implemented to keep daily track of raw material and finished good.
VII. Production planning method is changed to profile (in house die profile) wise planning
instead of party’s part number. This will fasten up the fabrication process.
