Q1.How to Calculate gate area require for HPDC Die Casting
Part?
Ans:-For Getting gate area we need to know:
1.Casting Volume after gate including Overflow
2.Average wall thickness
3.Cavity fill time
4.Allowed gate velocity
5. Flow Rate
Gate area (Ag) = Flow rate /gate velocity
Gate area
Q.Casting volume after gate including Overflow?
Ans: In casting volume after gate we are not included runner &
biscuit, We Include Overflow because it comes after gate.
For Example
Our Weight of the component = 2600 grams
Density=2.75cm^3
So
Component Volume =Weight / Density
=945.4cm^3
OverFlow Volume =10% of Casting
=94.5cm^3 casting volume after gate we are not
included runner & biscuit
Casting Volume after gate including Overflow
=Casting Volume + Over Flow Volume
=945.4 + 94.5 cm^3
=1039.9cm^3
Q.Average wall thickness?
Ans:Wall thickness is required for getting fill time.
Most of the casting thickness is uneven. When we use thinnest Wall Section
found anywhere on the casting. By Using This method:
Fill time is shorter.
Decreases cavity fill time will increase machine power requirements.
(To achieve shorter fill time Require a fast shot velocity that is beyond the
machine’s upper limit)
Average thinnest wall thickness method is the recommended for getting fill time.
To calculate an average thickness of the thinner wall sections.
Measure uniform thinner thickness of casting in 5 to 10 place and get average to
this value.
For Example Our Average thinner wall thickness is 3.00mm
Q.Theoretical cavity fill time ?
Ans:Cavity fill time is the time from when the metal begins to flow
into the die until the cavity is full.
The metal must reach all area of the cavity before the metal
temperature decreases to the point where the metal no longer flows.
Slower cavity fill time may help to reduce porosity by allowing more
air to escape through the vent.
Cavity fill time formula is:
Where:
t = Maximum fill time
K = Constant related to the die steel
T = Wall thickness of the casting
Tf = Minimum flow temperature of the metal alloy
Ti = Metal temperature at the ingate
Td = Die surface temperature just before the metal arrives
S = Percent solids at the end of fill
Z = Solids units conversion factor, degrees to %
K = Constant related to the die steel
Empirically derived constant We take
Al 360,380,384=0.0346 sec/mm
Ti = 650⁰C (Metal temperature at the ingate)
Tf = 570⁰C (Minimum flow temperature of the metal alloy)
Td = 340⁰C (Die surface temperature just before the metal arrives)
Z = 4.8 (Solids units conversion factor, degrees to %)
(S)Percent solids at the end of fill
Note that “S” is entered in the formula as a whole percent, with no decimal
point.
Wall thickness of the casting=3.00mm
And Material is Al
We take 50%
Cavity fill time is:
570-340
=0.0346 320 3
230
=0.0346x1.391x3
=0.144 Sec
= 0.0346 650-570+50x4.8 3
Where:
t = Maximum fill time
K = 0.0346sec/mm
T = 3.00mm
Tf =570⁰C
Ti =650⁰C
Td =340⁰C
S =50%
Z =4.8 ⁰C/ %
Q. Allowed gate velocity?
Ans:Ingate velocity for the casting is decided by getting designer.
 Normal ranges for ingate velocities are shown in the following chart.
Recommended Gate Velocity for Aluminium is 30-40 m/s.
Higher velocities are chosen for thin walled castings. that
For Require a good surface finish.
When we are using higher velocities more machine power will be required
and die erosion around the ingate will occur sooner.
We want to get Gate Velocity 35m/s
Q. Flow rate?
Ans: Flow rate is the volume of fluid which passes per unit time.
Q = V / t
Where,
Q= flow rate(mm3/sec)
V= volume(mm3)
t= cavity fill time (sec)
Flow rate (Q)= V / t
V =1039.9cm^3
t = 0.144(sec)
Flow rate (Qi)= Vi / t
=1039.9/0.144
=7221.52cm3/sec
Q.Gate area (Ag)?
Ans: Fill rate (Qi)=7221.52cm3/sec
Gate velocity =35m/s
=3500cm/s
Gate area (Ag)=Flow rate/gate velocity
=7221.52/3500
=2.063cm2
=206.3mm2

  • 3. Q1.How to Calculate gate area require for HPDC Die Casting Part? Ans:-For Getting gate area we need to know: 1.Casting Volume after gate including Overflow 2.Average wall thickness 3.Cavity fill time 4.Allowed gate velocity 5. Flow Rate Gate area (Ag) = Flow rate /gate velocity Gate area
  • 4. Q.Casting volume after gate including Overflow? Ans: In casting volume after gate we are not included runner & biscuit, We Include Overflow because it comes after gate. For Example Our Weight of the component = 2600 grams Density=2.75cm^3 So Component Volume =Weight / Density =945.4cm^3 OverFlow Volume =10% of Casting =94.5cm^3 casting volume after gate we are not included runner & biscuit
  • 5. Casting Volume after gate including Overflow =Casting Volume + Over Flow Volume =945.4 + 94.5 cm^3 =1039.9cm^3
  • 6. Q.Average wall thickness? Ans:Wall thickness is required for getting fill time. Most of the casting thickness is uneven. When we use thinnest Wall Section found anywhere on the casting. By Using This method: Fill time is shorter. Decreases cavity fill time will increase machine power requirements. (To achieve shorter fill time Require a fast shot velocity that is beyond the machine’s upper limit) Average thinnest wall thickness method is the recommended for getting fill time. To calculate an average thickness of the thinner wall sections. Measure uniform thinner thickness of casting in 5 to 10 place and get average to this value. For Example Our Average thinner wall thickness is 3.00mm
  • 7. Q.Theoretical cavity fill time ? Ans:Cavity fill time is the time from when the metal begins to flow into the die until the cavity is full. The metal must reach all area of the cavity before the metal temperature decreases to the point where the metal no longer flows. Slower cavity fill time may help to reduce porosity by allowing more air to escape through the vent.

Cavity fill time formula is: Where: t = Maximum fill time K = Constant related to the die steel T = Wall thickness of the casting Tf = Minimum flow temperature of the metal alloy Ti = Metal temperature at the ingate Td = Die surface temperature just before the metal arrives S = Percent solids at the end of fill Z = Solids units conversion factor, degrees to %
  • 9. K = Constant related to the die steel Empirically derived constant We take Al 360,380,384=0.0346 sec/mm
  • 10. Ti = 650⁰C (Metal temperature at the ingate) Tf = 570⁰C (Minimum flow temperature of the metal alloy) Td = 340⁰C (Die surface temperature just before the metal arrives) Z = 4.8 (Solids units conversion factor, degrees to %)
  • 11. (S)Percent solids at the end of fill Note that “S” is entered in the formula as a whole percent, with no decimal point. Wall thickness of the casting=3.00mm And Material is Al We take 50%
  • 12. Cavity fill time is: 570-340 =0.0346 320 3 230 =0.0346x1.391x3 =0.144 Sec = 0.0346 650-570+50x4.8 3 Where: t = Maximum fill time K = 0.0346sec/mm T = 3.00mm Tf =570⁰C Ti =650⁰C Td =340⁰C S =50% Z =4.8 ⁰C/ %
  • 13. Q. Allowed gate velocity? Ans:Ingate velocity for the casting is decided by getting designer.  Normal ranges for ingate velocities are shown in the following chart. Recommended Gate Velocity for Aluminium is 30-40 m/s. Higher velocities are chosen for thin walled castings. that For Require a good surface finish. When we are using higher velocities more machine power will be required and die erosion around the ingate will occur sooner. We want to get Gate Velocity 35m/s
  • 14. Q. Flow rate? Ans: Flow rate is the volume of fluid which passes per unit time. Q = V / t Where, Q= flow rate(mm3/sec) V= volume(mm3) t= cavity fill time (sec) Flow rate (Q)= V / t
  • 15. V =1039.9cm^3 t = 0.144(sec) Flow rate (Qi)= Vi / t =1039.9/0.144 =7221.52cm3/sec
  • 16. Q.Gate area (Ag)? Ans: Fill rate (Qi)=7221.52cm3/sec Gate velocity =35m/s =3500cm/s Gate area (Ag)=Flow rate/gate velocity =7221.52/3500 =2.063cm2 =206.3mm2 Gate area
