A leading manufacturer of CNC burn tables needed a more
cost-effective replacement bearing solution for its line of
plasma, router, engraver, waterjet and torch cutting tables.
Each table utilizes four roller bearings that allow the computer
controlled, multi-axis cutting head to smoothly move
throughout its programmed path over the material being cut.
The OEM had been using an expensive, over-engineered
precision cam follower ball bearing.
Solution:
After reviewing the application requirements with the
OEM engineers, the Kilian team developed a custom,
double-row ball bearing 1-in. O.D. cam follower with an
integral standard stud.

A manufacturer of automotive speaker grills needed a longer
lasting replacement clutch solution for use on the feed drives

11. Punch Press Feed Drive
Problem:
A leading press OEM needed a clutch solution for retrofitting
onto an older stamping machine. The machineās original clutch
had begun to show signs of wear after several years of service.
Press feed rollers that handle steel and other stiff materials
pulled from a coil need to resist the materialās natural tendency
to spring backwards or re-coil. The clutch is mounted on one
end of the feed drive roller with the outer race grounded using
a torque arm. This installation allows the drive roller to rotate in
only the desired direction.

required an overrunning clutch for use on equipment being

feed drive to power the rollers at a low speed (5 RPM) when
threading the leading edge of a new roll of fabric.
When the fabric is fully threaded and ready to be pulled

Problem:
A global aramid fiber manufacturer needed a mixer drivetrain
assembly for a new production facility. The stronger-than-steel
aramid fiber is used in a wide range of products including
firefighter gear, tactical body armor and gloves. The mixer
blends a series of advanced plastic polymers which is then
spun into fibers for commercial applications.
Solution:
Delroyd designed, tested and delivered a complete drivetrain
assembly, including the gearbox, motor, motor-to-gearbox
coupling, coupling guard, output coupling shaft and output
coupling guard. All components were mounted to a custom-
fabricated steel base.

20. Plastic Bib Machine
Problem:
A large manufacturer of die cut lobster bibs was experiencing
jams due to the high static cling generated by the web of plastic
material as it moved through the process. The static was
causing plastic pieces to adhere to equipment rollers, eventually

The customer installed a Boston Gear Centric ORC overload

21. Cable Spool Re-Winder
Problem:
A South Carolina-based manufacturer of large-capacity
electrical cabling produces wide array of cable products in bulk,
with the product wound onto large diameter reels that contain
thousands of feet of cable. Its customers typically order in less-
than-full reel
quantities. In the rewind area, unwinders need to provide proper
tension control for the different cable sizes on the unwinding
payoff reels that have varying amounts of spooled cable.
Solution:
A pair of Warner Electric TB-1525 brakes, with manually
adjustable controls, were installed to provide variable restraint
on the unwind reels. By controlling the voltage to the brakes,
operators can adjust the unwind tension to match the size of roll
and the cable being unwound.

22. Wire Rewinder
Problem:
A New York-based wire manufacturer needed to improve its
control on a wire rewinding system. New wire is wound onto
large spools that will hold thousands of feet of material
(depending on the size of the wire on each spool). Since
customers can order specific lengths of wire, a rewinder
system is needed to transfer wire from the large spool to a
smaller spool to meet the customerās specific need.
Solution:
A Warner Electric PHC-R Series magnetic particle clutch
provides smooth variable torque and slip between the
constant speed motor and the variable speed rewind roll.
PHC-R models are specifically designed for tension rewind,
soft start applications. A pre-packaged Warner Electric EB

23. Aluminum Tape Making
Machine
Problem:
A SE Asian aluminum tape manufacturer needed to upgrade
the tension control on its primary tape making machine in
order to improve their quality and throughput. The machineās
existing system included a Warner Electric MTB 10-0-2
(modular electromagnetic brake with two magnets) along with
a manually-adjusted 0-24 volt control. The goal was to create
a system that automatically adjusted the brake to compensate
for the constant change in roll diameter during manufacturing.
Solution:
To free the operator from having to make manual
adjustments, a Warner Electric UT 30 Analog Ultrasonic
sensor was added, along with a TCS 200-1 Warner Electric
control. The sensor provides an output signal within a 4-20ma
range that reflects the changing diameter of the roll as it
unwinds. The TCS 200-1 control allows the brake to adjust
automatically.

Belt Trimmer
Problem:
A Mid-Atlantic manufacturer of power transmission belts
needed to improve the tension control within their belt width
trimming system. The problem was that the simple tension
system would wear, which changed its performance levels.
This required ongoing monitoring and adjustment by machine
operators to maintain belt width consistency.
Solution:
To correct the situation, a modified 90 VDC hybrid Warner
Electric TB-1000 friction brake was installed along with a
CBC-300 manually adjusted controller.

25. Hydraulic Shear
Problem:
A major metalworking shop in the UK was convinced to
purchase a non-Wichita Clutch replacement steel hub for an
18-inch Wichita spring set brake on one of its main hydraulic
shears. The machineās shutdown period was scheduled, but
the new hub was physically the wrong size and clearly of a
different design and so could not be installed. This was a
serious problem as the machineās production process could
not be restarted until a correct hub was installed.
Solution:
Fortunately, the fabrication shop called Wichita and a new,
temporary cast iron splined hub was supplied overnight to allow
the customer to get up and running quickly. In the meantime,
Wichita manufactured a new steel hub which was installed
during the next available shutdown. The supplier of the
non-genuine parts was banned from the customerās facility.

26. Brake Press
Problem:
A metal fabricator located in the UK recently installed non-
Wichita Clutch replacement friction discs in a 24-inch Wichita
spring set brake used one of its large brake presses. After 4
months of apparent acceptable performance, the non-genuine
discs failed, causing considerable damage to the brake
housing.
Solution:
The plantās maintenance manager ultimately replaced the
unauthorized discs with genuine Wichita replacement friction
discs. Unfortunately, the customer incurred the additional cost
of replacing most of the brakeās damaged metal components.
The cost of lost production time was substantial. All
replacement Wichita Clutch brand friction discs are precisely
matched with mating Wichita clutch and brake components for
ease of installation and consistent high-torque output.

27. Brake Press
Problem:
A metal forming facility had experienced a major problem on
one of its bending brake presses. The air-tube holding plate of
the clutch failed dramatically when a large piece of the steel
plate cracked off. The resulting downtime was very costly for
the high-volume production plant. The facility maintenance
manager contacted Wichita Clutch for a more reliable
replacement clutch so that the normal production schedule
could be quickly resumed.
Solution:
To meet the demanding brake press application requirements,
Wichita Clutch provided a heavy-duty Low Inertia (LI) air-tube

Problem:
A major industrial conveyor OEM needed reliable geared motors
for a new final assembly line monorail conveyor system at a
large auto plant in Kentucky. The overhead feeder conveyor

other color-keyed components directly to the assembly line. The
speed of the conveyors are timed so that all sequenced

30. Gear Inspection Stand
Problem:
A leading global aerospace and defense OEM required a
unique gear drive solution for use on a large gear inspection
stand located in a clean room chamber. The 11 ft. diameter
gears are used in state-of-the-art hybrid propulsion drives
installed on US Navy warships. The gear drive rotates the
massive gear at an extremely slow rate of 5 RPH, while a laser
scans the gear teeth for imperfections.
