4. • Modern automotive paint is composed of a complex blend of resins,
binders, fillers, additives and carrying agents (solvents or water). These
components need to be properly mixed to ensure a high quality finish.
• Paint agitators (mixers) keep wafer thin metallic particles evenly
distributed in suspension within the paint. The speed of stirring is critical.
• Paint stirring speed at auto plants can be controlled directly through

plants to move resin material throughout the facility. Durable couplings

• A major global petrochemical company experienced a coupling failure

A leading global industrial robotics manufacturer contacted
Matrix to provide servo motor brakes for a new series of
robots used in material handling and process applications.
The robots often operate 16 to 24 hours/day performing
rapid, repetitive programmed functions. The power-off brakes
needed to maintain torque during static/holding operations
and occasional E-stop dynamic/stopping engagements if a
power failure occurred.
Solution:

Problem:
Matrix engineers recently developed a new line of permanent
magnet brakes (PMB) for use by the servo motor industry. The
small diameter brakes are ideally suited for precision pick and
place robots utilized in medical laboratories and
pharmaceutical
manufacturing applications. These robots require zero
backlash to prevent the robotic arms from “bouncing” or
“drifting” during precision movements and stops.
Solution:

Custom Roller Bearing Assemblies
Problem:
A leading manufacturer of CNC burn tables needed a more
cost-effective replacement bearing solution for its line of
plasma, router, engraver, waterjet and torch cutting tables.
Each table utilizes four roller bearings that allow the computer
controlled, multi-axis cutting head to smoothly move
throughout its programmed path over the material being cut.
The OEM had been using an expensive, over-engineered
precision cam follower ball bearing.
Solution:
After reviewing the application requirements with the
OEM engineers, the Kilian team developed a custom,
double-row ball bearing 1-in. O.D. cam follower with an
integral standard stud.
• The low-load, low-speed Kilian assembly was more
economical than the competitor bearings previously used

10. Speaker Grill Punch
Press Feed Drive
Problem:
A manufacturer of automotive speaker grills needed a longer
lasting replacement clutch solution for use on the feed drives
of their punch presses that operate at 1,400 strokes/min. The
machine’s original clutches were wearing out prematurely
causing frequent periods of production downtime.
Solution:
Formsprag HPI indexing clutches, with a 92 million cycle life,
were selected to meet the application challenge. The
clutches to provide a uniform, incremental rotation of the
feed rollers to advance the correct amount of material with
each stroke
of the press ram.

11. Punch Press Feed Drive
Problem:
A leading press OEM needed a clutch solution for retrofitting
onto an older stamping machine. The machine’s original clutch
had begun to show signs of wear after several years of service.
Press feed rollers that handle steel and other stiff materials
pulled from a coil need to resist the material’s natural tendency
to spring backwards or re-coil. The clutch is mounted on one
end of the feed drive roller with the outer race grounded using
a torque arm. This installation allows the drive roller to rotate in
only the desired direction.
Solution:
A Formsprag sleeve-bearing FSR-12 clutch was selected to
meet the application requirements.

12. Textile Processing Equipment
Problem:
A leading textile manufacturer in the Southeastern U.S.
required an overrunning clutch for use on equipment being
installed for a new production line. The clutches allow the
feed drive to power the rollers at a low speed (5 RPM) when
threading the leading edge of a new roll of fabric.
When the fabric is fully threaded and ready to be pulled
at production speeds, the unit un-clutches the feed drive
allowing those same rollers to be rotated at faster speeds
(10 RPM) without back driving the lower speed feed drive.

13. Aramid Fiber Polymer Mixer
Problem:
A global aramid fiber manufacturer needed a mixer drivetrain
assembly for a new production facility. The stronger-than-steel
aramid fiber is used in a wide range of products including
firefighter gear, tactical body armor and gloves. The mixer
blends a series of advanced plastic polymers which is then
spun into fibers for commercial applications.
Solution:
Delroyd designed, tested and delivered a complete drivetrain
assembly, including the gearbox, motor, motor-to-gearbox
coupling, coupling guard, output coupling shaft and output
coupling guard. All components were mounted to a custom-
fabricated steel base.

14. Aluminum Foil Tray Stamping
Problem:
Aluminum foil tray manufacturer, Coppice Alupack, wanted to
systematically replace all its electric drives used on rewind
systems that handle surplus foil after the aluminum coil has
been stamped.
Solution:
Huco Dynatork air motors were chosen not only to simplify the
system design, but also make it more controllable and safer by
reducing torque and negating the need for any electrical cables.

Autoquip Inc., a leading source of paint finishing equipment

agitator systems.
Solution:

18. Flatbed Laser Cutters

Problem:
A UK manufacturer of industrial grade flatbed laser cutters
and engravers required precision couplings for use on their
line of laser systems. Fine, accurate (within 0.025 mm) cut are
achieved with water or air cooled CO2 lasers. Closed-loop
servo motors and hardened steel rails provide precision
movements with up to 2G acceleration.
Solution:

were selected to help tolerate and compensate for any slight
misalignment in the machines X-axis half drive shafts.

19. Plastic Extruders
Problem:
A leading twin screw extruder OEM needed reliable torque
protection on their line of extruders for the plastics industry.
The machines feature two long screws that mix plastic beads
and various chemicals as they are moved through a heated
chamber. Positioned between the drive motor and the gearbox,
the torque limiter protects the very expensive twin screws from
damage in the case of a material blockage or overload.
Solution:
Bibby UEP (Ultimate Extruder Protection) torque limiters
were selected due to Bibby’s reputation as a market leader
of torque protection solutions for extruder applications. UEP
models used on twin screw extruders typically feature a rigid
hub on the motor side and a flexible half on the gearbox side
to provide reliable breakout when overloads or jams occur.

20. Plastic Bib Machine
Problem:
A large manufacturer of die cut lobster bibs was experiencing
jams due to the high static cling generated by the web of plastic
material as it moved through the process. The static was
causing plastic pieces to adhere to equipment rollers, eventually
creating jams that were very time consuming to clear.
Solution:
The customer installed a Boston Gear Centric ORC overload
clutch on the machine’s primary drive roller. The instant the load
on that roller spikes, indicating a possible jam, the clutch
automatically disengages the drive.
• ORC size 2 clutch with a torque range between
200 and 600 in.lbs.

21. Cable Spool Re-Winder
Problem:
A South Carolina-based manufacturer of large-capacity
electrical cabling produces wide array of cable products in bulk,
with the product wound onto large diameter reels that contain
thousands of feet of cable. Its customers typically order in less-
than-full reel
quantities. In the rewind area, unwinders need to provide proper
tension control for the different cable sizes on the unwinding
payoff reels that have varying amounts of spooled cable.
Solution:
A pair of Warner Electric TB-1525 brakes, with manually
adjustable controls, were installed to provide variable restraint
on the unwind reels. By controlling the voltage to the brakes,
operators can adjust the unwind tension to match the size of roll
and the cable being unwound.

22. Wire Rewinder
Problem:
A New York-based wire manufacturer needed to improve its
control on a wire rewinding system. New wire is wound onto
large spools that will hold thousands of feet of material
(depending on the size of the wire on each spool). Since
customers can order specific lengths of wire, a rewinder
system is needed to transfer wire from the large spool to a
smaller spool to meet the customer’s specific need.
Solution:
A Warner Electric PHC-R Series magnetic particle clutch
provides smooth variable torque and slip between the
constant speed motor and the variable speed rewind roll.
PHC-R models are specifically designed for tension rewind,
soft start applications. A pre-packaged Warner Electric EB
Series electro brake provides rapid stopping and holding
functionality.

23. Aluminum Tape Making
Machine
Problem:
A SE Asian aluminum tape manufacturer needed to upgrade
the tension control on its primary tape making machine in
order to improve their quality and throughput. The machine’s
existing system included a Warner Electric MTB 10-0-2
(modular electromagnetic brake with two magnets) along with
a manually-adjusted 0-24 volt control. The goal was to create
a system that automatically adjusted the brake to compensate
for the constant change in roll diameter during manufacturing.
Solution:
To free the operator from having to make manual
adjustments, a Warner Electric UT 30 Analog Ultrasonic
sensor was added, along with a TCS 200-1 Warner Electric
control. The sensor provides an output signal within a 4-20ma
range that reflects the changing diameter of the roll as it
unwinds. The TCS 200-1 control allows the brake to adjust
automatically.

24. Power Transmission
Belt Trimmer
Problem:
A Mid-Atlantic manufacturer of power transmission belts
needed to improve the tension control within their belt width
trimming system. The problem was that the simple tension
system would wear, which changed its performance levels.
This required ongoing monitoring and adjustment by machine
operators to maintain belt width consistency.
Solution:
To correct the situation, a modified 90 VDC hybrid Warner
Electric TB-1000 friction brake was installed along with a
CBC-300 manually adjusted controller.
• Max. dynamic torque rating of 88 lb.ft. (119 Nm)
• LK facings last longer in high slip applications
• The CBC controller is used to adjust the brake pressure
higher or lower depending upon the tension needs of each
belt family.

25. Hydraulic Shear
Problem:
A major metalworking shop in the UK was convinced to
purchase a non-Wichita Clutch replacement steel hub for an
18-inch Wichita spring set brake on one of its main hydraulic
shears. The machine’s shutdown period was scheduled, but
the new hub was physically the wrong size and clearly of a
different design and so could not be installed. This was a
serious problem as the machine’s production process could
not be restarted until a correct hub was installed.
Solution:
Fortunately, the fabrication shop called Wichita and a new,
temporary cast iron splined hub was supplied overnight to allow
the customer to get up and running quickly. In the meantime,
Wichita manufactured a new steel hub which was installed
during the next available shutdown. The supplier of the
non-genuine parts was banned from the customer’s facility.

26. Brake Press
Problem:
A metal fabricator located in the UK recently installed non-
Wichita Clutch replacement friction discs in a 24-inch Wichita
spring set brake used one of its large brake presses. After 4
months of apparent acceptable performance, the non-genuine
discs failed, causing considerable damage to the brake
housing.
Solution:
The plant’s maintenance manager ultimately replaced the
unauthorized discs with genuine Wichita replacement friction
discs. Unfortunately, the customer incurred the additional cost
of replacing most of the brake’s damaged metal components.
The cost of lost production time was substantial. All
replacement Wichita Clutch brand friction discs are precisely
matched with mating Wichita clutch and brake components for
ease of installation and consistent high-torque output.

27. Brake Press
Problem:
A metal forming facility had experienced a major problem on
one of its bending brake presses. The air-tube holding plate of
the clutch failed dramatically when a large piece of the steel
plate cracked off. The resulting downtime was very costly for
the high-volume production plant. The facility maintenance
manager contacted Wichita Clutch for a more reliable
replacement clutch so that the normal production schedule
could be quickly resumed.
Solution:
To meet the demanding brake press application requirements,
Wichita Clutch provided a heavy-duty Low Inertia (LI) air-tube
disc clutch. Wichita LI Clutches are ideal for use in high-cyclic
applications. Units are specially designed for end-shaft
mounting onto a bearing supported flywheel or gear wheel.
Wichita clutches engage smoothly without noise, shock or
impact and release completely in a fraction of a second.

28. Pharmaceutical Blending
Equipment
Problem:
A leading manufacturer of pharmaceutical blending and material
handling equipment required a geared motor for their line of
blenders. The machines are designed to mix powder or liquids
and are available for either tumble or high-speed mixing.
Solution:
Due to their robust design, Bauer BF Series geared motors
were selected to drive the machine’s cantilevered stainless
steel mixing tank. The hollow-shaft geared motors are

29. Auto Assembly Monorail Drive
Problem:
A major industrial conveyor OEM needed reliable geared motors
for a new final assembly line monorail conveyor system at a
large auto plant in Kentucky. The overhead feeder conveyor
system delivers JIT door panels, seats, instrument panels, and
other color-keyed components directly to the assembly line. The
speed of the conveyors are timed so that all sequenced
components arrive at their proper assembly stations for
immediate installation into the slow-moving line of mated auto
bodies.
Solution:
Based on previous successful collaboration, the OEM contacted
Bauer for a reliable solution. Bauer supplied Model BM09 geared
motors designed specifically for use on overhead monorail
conveyors. The completely enclosed units are built to provide
leak-free, long-lasting, reliable service.

30. Gear Inspection Stand
Problem:
A leading global aerospace and defense OEM required a
unique gear drive solution for use on a large gear inspection
stand located in a clean room chamber. The 11 ft. diameter
gears are used in state-of-the-art hybrid propulsion drives
installed on US Navy warships. The gear drive rotates the
massive gear at an extremely slow rate of 5 RPH, while a laser
scans the gear teeth for imperfections.
Solution:
Bauer engineers worked closely with the OEM to configure a
custom gear drive solution consisting of standard catalog
components to meet the challenging 15,000:1 reduction ratio
requirement.
