Manufacturing (3D printing)

Introduction
• Additive manufacturing (AM) also known as industrial 3D printing is
an evolving technology.
• AM has a vast range of applications and industry is sustaining high
growth rates for some years. For 2018 the net worth of global AM
industry is estimated as 8 billion USD which is expected to reach 23
billion USD by 2026.
• Initially in 1990s AM was used to produce prototypes for automotive
industry subsequently to make casting moulds and tools. Today, AM is
used to make end products including small parts, small batches or
customized products for jewelry or medical and dental industries.

Introduction
• AM definition: AM refers to the fabrication of parts by building up
successive layers of formless material by an automated process based on
digital 3D models.
• AM technologies are based on this approach and vary from each other
based on the physical or chemical principles used to achieve solid bonds,
joining techniques, materials processed.
• AM process is divided in to 3 stages:
• Data preparation
• Layer by layer building of parts
• Post processing
• Generally, data preparation and post processing are not automated and
involve manual labour and rely on know-how aquired through experience

• Post processing:
• Support removal, curing, washing and cleaning
• Heat treatment to remove residual stresses and/or for improvement in microstructure and mechanical properties
• Hot isostatic pressing
• Debinding and sintering
• Machining or Surface finishing

• Category: Extrusion

• Joining principle: Hot melt adhesive
bonding
• Layer contouring: Extrusion of plastic
filament form a moving nozzle
• Materials: ABS, PC, PLA, indirect printing of
metals and ceramics
• Special features: More systems sold than
any other techniques

• Category: Binder Jetting
• Market Launch: 1993
• Patented: 1993 MIT
• Joining principle: Powder particles bonded
with liquid binder
• Layer contouring: Binder selectively deposited
by ink-jet printhead
• Materials: Gypsum, starch, PMMA, sand
• Special features: Binders can be added by
multiple nozzles providing possibility to print
colored objects, ceramics can be produced, no
support structures are required

• Synonyms: Laminated object modelling (LOM),
Layer laminated manufacturing (LLM), Sheet
lamination
• Category: Layer lamination
• Market Launch: 1991
• Patented: 1987
• Joining principle: Gluing together of layers of paper
or hot melt adhesive bonding of PVC sheets
• Layer contouring: Cut to shape with a knife or laser
cutter)
• Materials: Paper, adhesive, PVC sheets
• Special features: the paper can be printed in
advance, allowing colored objects to be produced
that possess wood like properties. Support
structures are not required.

• Stereolithography (SLA)
• Synonyms: STL
• Category: Layer Vat polymerization,
photopolyermerization in a vat using a laser light
source or controlled surface light
• Market Launch: 1987
• Patented: 1984 Charles Hull
• Joining principle: Photopolymerization
• Layer contouring: Selective exposure to focused
laser beam directed by scanning mirrors or
incoherent light directed by micromirror arrays
(DLP, similar to video project)
• Materials: Thermosetting plastics, typically acrylic
and epoxy resins
• Special features: ceramic and metallic components
can be produced however debinding and sintering
steps are required

• Polyjet Modelling (PJM)
• Synonyms: Object
• Category: Material Jetting
• Market Launch: 2000
• Joining principle: Photopolymerization
• Layer contouring: Selective deposition of
polymers using ink-jet printhead
• Materials: Thermosetting plastics, typically
acrylic and epoxy resins
• Special features: single droplets of
different thermosetting plastics can be
combined to create custom colour blends,
as well as hard and rubber-like areas
within a single part

scanning mirrors
• Materials: Semicrystalline thermoplastics,
typically PA12, PA 11, PEAK
• Special features: Support structures are
not required

• Patented: 1996 Wilhelm Meiners
• Joining principle: Fusion Welding
• Layer contouring: selective welding using focused
solid-state laser beam directed by mirrors
• Materials: Weldable metals and powdered metal
alloys
• Special features: Material properties as in
conventional processing

• Joining principle: Fusion Welding
• Layer contouring: selective welding
using focused electron beam
directed by magnetic fields
• Materials: Weldable metals and
powdered metal alloys
• Special features: Material
properties as in conventional
processing.

• Laser metal deposition (LMD)
• Synonyms: Direct metal deposition (DMD), laser
engineered net shaping (LENS), Electron Beam
Additive manufacturing (EBAM)
• Category: Direct energy deposition
• Market Launch: 1997
• Joining principle: Fusion Welding using laser or
electron beam
• Layer contouring: optics and nozzle or wire feed
guided by linear axis or articulated arm robots
• Materials: Weldable metals and alloys, reinforcing
ceramics particles
• Special features: welding either of metal powder
that is transported into the melt pool by a stream of
gas of or metal wire guied by laser or electron
beams. Freeform fabrication is possible, material
composition can be easily varied for each layer

Current areas of application
• Prototyping is one of the earlier applications of AM. The extremely
short lead times of AM are a critical benefit in prototyping where as
high cost is acceptable trade off.
• Concept or visualization of model: 3DP, LOM, SLA, PJM, FDM.
• Geometric prototypes (for fitting simulation): FDM, PJM, SLA, SLS
• Function prototypes (individual function of the eventual product): SLS, FDM,
SLM
• Technical prototypes: SLM, EBM

Introduction • Additive manufacturing (AM) also known as industrial 3D printing is an evolving technology. • AM has a vast range of applications and industry is sustaining high growth rates for some years. For 2018 the net worth of global AM industry is estimated as 8 billion USD which is expected to reach 23 billion USD by 2026. • Initially in 1990s AM was used to produce prototypes for automotive industry subsequently to make casting moulds and tools. Today, AM is used to make end products including small parts, small batches or customized products for jewelry or medical and dental industries. 2

Introduction • AM definition: AM refers to the fabrication of parts by building up successive layers of formless material by an automated process based on digital 3D models. • AM technologies are based on this approach and vary from each other based on the physical or chemical principles used to achieve solid bonds, joining techniques, materials processed. • AM process is divided in to 3 stages: • Data preparation • Layer by layer building of parts • Post processing • Generally, data preparation and post processing are not automated and involve manual labour and rely on know-how aquired through experience 3

AM Technologies: Laser metal deposition (LMD) • Laser metal deposition (LMD) • Synonyms: Direct metal deposition (DMD), laser engineered net shaping (LENS), Electron Beam Additive manufacturing (EBAM) • Category: Direct energy deposition • Market Launch: 1997 • Joining principle: Fusion Welding using laser or electron beam • Layer contouring: optics and nozzle or wire feed guided by linear axis or articulated arm robots • Materials: Weldable metals and alloys, reinforcing ceramics particles • Special features: welding either of metal powder that is transported into the melt pool by a stream of gas of or metal wire guied by laser or electron beams.
