My role here is to perform Finite element analysis (stress analysis, durability analysis and modal analysis)
and provide design problem fix using HYPERWORKS, ABAQUS or hand calculations for harvesting
assembly lines including operator station, header, lift frame, fixed frame, chassis, engine mount brackets,
castings, engine support stiffness evaluation, sizing of bolts (pretension analysis) and fatigue FOS of
rotating shaft (20+ projects).
The key design and analysis projects handled:
(i) Project: Strength analysis of 490+ Kemper grass picker header
Transition from a 390+ series grass picker header to a 490+ header drum (large size with high speed and
better chopping quality but heavy) was a requisite from customer.
Comparative analysis set up was done by me on both headers for harvesting and transport configurations.
Appropriate design modifications were suggested to strengthen the structure and meet the stress
acceptance criteria.
Header folding mechanism analysis was also carried out to find critical position and see if any significant
risk areas exist? Design solution was implemented assuming 2000 cycles of operation in the design life.

(ii) Project: Weight optimization of wrap box assembly
This project was done to optimize the weight of the wrap box assembly by reducing thickness of sheet
metal parts while using higher strength steel.
The initial proposal given by the design team was analysed and checked for acceptance criteria. By using
engineering judgments material changes were proposed for components crossing their yield and
thickness change were recommended only for considerably large size parts. After analysis overall mass
reduction achieved was 80 kg or 25% of total weight.
(iii) Project: Sizing the bolts for Chinook front casting
A heavy casting was split into two for the ease of machining while production. A computation was
requisite to decide the minimum diameter of bolts to be used to hold the castings together.
By setting appropriate environment and surface to surface contact among the components a nonlinear
analysis was performed using Abaqus and based on the analysis trials, four M16 bolts (12.9 grade) were
decided to be used with standard pretension on it, that could hold the structure firmly and do not allow
castings to slip together due to heavy external load,

(iv) Project: Fatigue strength of rotating husker main shaft
This project was done to analyse corn husk roller unit and evaluate stress levels on husker shafts.
With the use of bending moment diagram hand calculation technique, equivalent stress was calculated on
critical locations and analysis results were validated by fixing appropriate boundary conditions. Minor
design modifications and heat treatment on bearing mounting portion was suggested to bring the stress
level down and meet factor of safety criteria with given power and speed.
(v) Project: Structure Analysis of 12 meter wide cotton picker header to last for a season at least
A technology improvement project was done to control overall vertical deflection in comparison with 8
meter cotton stripper header under vertical gravity load. This structure was analysed using Finite element
method and design solutions were suggested to fix the overall bending behavior. Based on the analysis
result suspension bridge method was implemented on the assembly to provide an alternative load path
and control overall bending behavior and thus vertical displacement. Local stiffeners were also suggested
to control localized stress during the operation on the field.
(vi) Project: Analyse the picker lift frame and suggest fix for field failure

This project was done to analyse and provide quick fix solution for the failure observed in the farming field.
To meet the turnaround time challenge; using advanced FEA methodologies I build a simplified model
nonetheless captured appropriate stiffness. With several iterations and discussion with the design
engineers failure area was correlated in FEA and possible design improvement was analysed and
suggested to the design team. With acceptable improvement in analysis result the design was
implemented in the field.
(vii) Project: Engine mounts analysis on chassis frame
Good NVH is becoming must feature in recent vehicles. To isolate the vibration between engine and
frame; as a thumb rule engine mounting stiffness must be 10 times higher than the identified iso-mount
stiffness.
By setting appropriate environment in analysis and calculating displacement on mounting points, stiffness
was calculated analytically. With the help of analysis results; design fix was implemented and finally it
could strengthen enough to meet the acceptance criteria.

(B) Aerospace Domain
(1) Customer: Heli-One Role: Sr. Mechanical engineer
(i) Project: Static Analysis of Helicopter Seat adapter plate
The seating arrangement for the Helicopter (AS332L) was modified for the use of rescue operations
during emergency. An adapter plate was designed as an interface between existing mountings and new
seating arrangements.
I had created a detailed mathematical model for adapter plate to capture exact load path due to person
sitting on the seat. It was analysed for the various seating positions and result was validated with hand
calculations. Based on analysis trials material optimization was done and high stress region was fixed by
imposing various stiffener ribs on it. A detailed certification report aligned with customer checklist was
created to document the information’s clearly.

(ii) Project: Strength Analysis of dual hoist assembly
Heli-One was procuring hoists from Goodrich aerospace. To beat the high price quote on these hoists a
concept model by the company was generated to create a dual hoist in-house.
I created a detailed mathematical model for the concept hoist and validated using free-free, unit gravity
loading and unit displacement analysis checks. Analysis results were confirmed by the hand calculation
team and a better correlation was built in FEA for further improvements.
Several analysis iterations were carried out to redistribute the reaction force among three mounting
locations and reduce the stresses down near to the joints. Also structural stiffness was improved by sizing
the strut cross section. Commercial parts were also sized and selected using FEA reactions force by hand
calculation team.
(2) Customer: Messier Bugatti Dowty Role: Sr. Mechanical engineer
Safran group company Messier-Bugatti-Dowty is responsible for the design, development, qualification,
testing, manufacture and support of the Boeing 787 Dreamliner main and nose landing gear. In addition
company responsibilities extend to the integration of all landing gear system to the aircraft assembly.
I was responsible for performing finite element analysis of B787-8 and B787-9 landing gear assembly
lines including outer cylinder, shock strut, torsion link, drag brace, side strut, side brace, brace spindle and
axle assemblies (15+ projects). My responsibility also includes communicating the status and results to
the cross functional teams and creating Boeing certification report. A few documents were prepared to
record the effect of various contact parameters.
(i) Project: Analysis of B787-9 MLG components
Although company initial plan was to use most of the components in B787-9 as in B787-8 but requisite
was to perform analysis check on new loads and guide design teams on key modification required to
sustain larger loads..
I planned to do a comparative analysis by creating mathematical model of B787-9 landing gear assembly
exactly same as it was done in B787-8 programs on components like side brace, drag brace, brace
spindle, axle, torsion link etc., and imposed similar environment for the analysis.
A nonlinear static analysis was performed and validation of displacement and stress was done with B787-
8 by creating A to B comparison reports. Certification reports were also created to capture the
modifications result that meets the acceptance criteria.

(ii) Project: Analysis of B787-9 NLG drag brace assembly
NLG drag brace was analysed with various loading conditions. To check model convergence; I created
several sub models (refined mesh model) capturing all critical spots. For result conformity; validation of
section reaction was done with global model section. The lower drag brace was showing unstable
behavior and a post buckling analysis (Riks analysis) was done to see strain development. Regions with
high strain was marked and reported to the report.
(iii) Project: Analysis of B787-9 NLG upper drag brace
A production defect was identified on NLG upper drag brace after production by quality team and it needs
to be validated by me using finite element method.
A finite element model was created and comparative environment was set for the analysis on both the
models. After validation of displacements; area near to the defect was analysed locally and confirmed that
there is no significant increase in stress near to the defect area.
(C) Home appliance Domain
(1) Customer: Bissell Role: Mechanical engineer
(i) Project: Rigidity analysis of P321-Handle
Bissell carpet deep cleaner P321 was built to be use in harsh conditions. An analysis requirement was to
check functionality of vacuum cleaner while in operation under various operating conditions.
A finite element mathematical model was built in Hypermesh with tetrahedral elements and necessary
boundary conditions were imposed. Model was analysed under critical loading conditions and
improvement suggested to the design team after iterations. At the end the model was optimized to prove
robustness for the field operations.
(ii) Project: Drop test analysis of steam mop
The requirement of this analysis was to check the functionality of steam mop if it is tipping over and
impact the floor due to mishandling by the user.
Drop was simulated on a hard ground for a time period of 15 milliseconds. Analysis report was generated
for every components and high stress area was highlighted to the design team. After implementing design
modifications; iterations were simulated till those area cooled down near to the yield of material.

(2) Customer: Takata Role: Mechanical engineer
(i) Project: Random vibration analysis of DC4 module
The objective of this project was to develop a FEA model that can predict static and dynamic performance
of the DC4 module.
With the help of Ansys workbench analysis tool 3D model of DC4 was created for the static study to check
structural integrity with appropriate boundary conditions and material properties under gravity load. To
check the functionality over operational conditions under dynamic loads, modal analysis was performed in
first stage and in second stage random vibration analysis was performed with "Power Spectral Density
plot” for the class 8 truck. After implementing analysis recommended improvements; under given
operational conditions the distance between the lens and the Imager for both front and back lenses are
proved to be in control within a prescribed value.
(3) Customer: Carrier Role: Mechanical engineer
(i) Project: Modal analysis of suction line assembly
The project requirement was to check natural frequency of suction line assembly and shift them out of
excitation frequency zone.
Ideally frequency of components under free vibration must be out of excitation frequency zone to avoid
excitation. Modal Analysis of compressor suction line assembly was performed and design modification
were implemented to shift natural frequency by 10-15% from their excitation frequency range and brought
them back into operation.
(D) Semiconductor Domain

I was responsible for re-engineering the assembly lines to improve the design/ automate the process/

(i) Project: Upgrade kit to automate the process
Axcelis was in need to automate the transition process from thin wafers to standard thickness wafers and
phase out the human interface to remove maintenance personnel cost.
I with Axcelis engineer, the design of regulator assembly was finalized but due to space constrains
mounting them over the machine was a challenge.
After analyzing top level assembly I fitted regulator assembly underneath the vacuum pump with the help
of a new bracket designed by me. I also created a step by step procedure documents for the field
personnel to uninstall the old system and install the regulated system at customer location. Here I was
exposed to large assembly management technique.
(ii) Project: Brackets design to replace existing tube weldments
This project requirement was to reduce overall height of implant machine by 6 inch to meet ISO standard.
I designed and replaced most of the welded frame made up of 2x2 inch square tube with sheet metal
brackets wherever it was possible.
(iii) Project: Replacement of obsolete Pressure Switch
A square mount pressure switch was obsolete with no direct replacement by precision sensor
(Manufacturer). Axcelis was left with no other option than to redesign the assembly lines which was not a
cost effective solution.
I thought of implementing an interface between identified functionally equivalent pressure switches (VCR
fittings) and the existing obsolete one. In discussion with a manufacturer (celerity); a weldment port was
designed with a ¼” VCR fittings interface and delivered to us that solved the issue completely.
It reduces engineering time as well as customer down time (80% of redesigned cost was saved).
This could save 1.5 millions of dollars for the client. An accolade was given by customer for this
project.
