A West-coast shipyard had two businesses, new construction and repair. After some
challenging projects, they needed to get back to delivering their new construction
projects on-time and on-budget.

Changing Systems Usage to Lower Costs on an Aerospace Factory Floor
A major aerospace company was ramping up production for it's latest commercial
airliner. It had significant throughput challenges that could cause it to shut-down the
production line; a $1billion+ risk.

To improve the schedule performance and reduce costs, it was critical to change how
their systems were used. Measurement systems were simplified and integrated into
their management systems to increase focus on quality and find opportunities to
increase throughput and reduce cost. The results:

• 33% reduction in targeted rework and a 70% improvement in throughput.
• 25% reduction in total hours equivalent to a $30million+ saving
• Production line shutdown avoided.

Strengthening Leadership to find Big Opportunities in Nuclear Power
A 6-reactor Nuclear Power Plant needed to improve productivity in their maintenance
departments to reduce a critical maintenance backlog and avoid reactor shutdowns at a
loss of $1.5 million a day.

A front-line manager was being coached how to engage his team and listen effectively
in order to find improvement opportunities. When he was charged with a critical
maintenance job to repair the plant’s lightening strike protection system, he involved
some of his crew in the pre-work walk down. A new worker questioned the need for
scaffolding and suggested a different approach based on his previous experience. The
manager listened. The result:

• $1 million in scaffolding costs saved
• By avoiding the use of scaffolding, the repair work was completed in 3 weeks
versus an original plan of 4 months.
