Management of the Overhaul Process
To provide our clients with the best possible solution UGL manage electrical
components at a serial number level using our material resourcing system
SAP and through the use of SAM Mobility. UGL has invested heavily into
SAM Mobility to ensure work execution efficiency and quality is maximised.
SAM Mobility is a direct user interface for workshop employees to UGL’s quality,
technical and overhaul process documentation. Mobility also allows for real
time data collection and diagnostics and provides:

VPI Process
The Vacuum Pressure Impregnation
(VPI) process involves the cleaning
and preheating of the motor windings.
The motor windings are then placed
inside the pressure vessel and a
vacuum is created. Varnish is then
released into the vessel to submerge
the motor windings prior to pressure
being applied. By applying varnish in a
pressurised environment the varnish is
forced into any voids in the windings or
existing insulation resulting in a higher
level of electrical insulation integrity
and an increase in strength.
The varnish used in our VPI process is
a Class H Polyester varnish (IMI 707C).
The IMI707C varnish is specified by
GE and is recommended and used by
UGL as it provides a flexible structural
and insulating covering. The flexibility
provides resistance to motor vibration
and thermal stresses which results in
less in-service insulation degradation
that causes low IR failures.
The varnish is compatible with and
can be applied over the top of existing
epoxy varnish to fill cracking or voids
in existing insulation.
Spin Seasoner
UGL has the latest Cam Industries
armature seasoning equipment. This
Spin Seasoning machine is used to
check the integrity of commutator
bars and prevent premature in-service
failures caused by breaking or lifting
commutator bars. The process works by
heating and spinning armatures at high
speed to simulate high stress operation.
Following the Spin Seasoning process
the commutator profile is recorded for
any out of tolerance changes to the
structure of the commutator.
Automatic
Undercutter
UGL also has Cam Industries
undercutting machines ensuring
optimal commutator condition
following the reconditioning process.
The Automatic undercutter provides
uniformity in mica depth and the
chamfering of the commutator bars
resulting in maximum operating
commutation clearing away excess
carbon and reducing the potential
for electrical tracking and in-
service flashovers.

based overhauls. The key to achieving
these optimal results is the use of
Reliability, Availability, Maintainability
and Safety (RAMS) techniques to
identify motor requirements and
designated service intervals minimise
outage and significant failure events.

asset availability and reliability.
Asset Maintenance Planning
UGL provides complete maintenance plans to
protect valuable assets and align maintenance
activities to an asset’s usage patterns to
maintain operational requirements.

Motor Asset Management
UGL can provide an end-to-end asset management
solution to assist in maintaining asset value and
reducing the need for capital expenditure. Some of the
solutions we can provide include:
•	 Providing a maintenance plan with
scheduled servicing to improve
reliability,
•	 Improving the overhaul specification
of equipment to last longer in
service or
•	 Working with OEM’s and end users to
design and install new components
to existing equipment to increase
performance on current assets
and remove the need for costly
replacement equipment.
If upgrades are not possible then
UGL can complete the cost benefit
analysis of replacing existing inefficient
motors with new high efficiency motors.
The initial purchase price of a motor
typically only makes up around 3%
of the total lifecycle cost and other
factors need to be considered. High
efficiency motors can be coupled with
a combination of starting and control
systems to minimise operating and
total lifecycle cost. UGL can provide
recommended replacement options
that take into account what drive
system will produce the most reliable
long-term solution, minimise future
maintenance requirements and whole
of life cost through the use of low
energy components.

Interested in Motor Asset
Management?
UGL will come to your site and complete a total site
audit of all motors. During the site audit UGL will:
•	 Document all motors and critical spares on your site(s).
•	 Assess the key attributes of the asset with respect to its operating duty cycle for
each individual motor.
•	 Complete PdMA monitoring of critical operation motors to determine motor
baseline operating condition and any potential risks.
Following the analysis of the motor results UGL can provide a maintenance plan
where one doesn’t exist including adjust the motor service interval, subject to an
engineering review, where possible provide an improvement plan for each motor
which may include an improved overhaul specification, new internal components to
better suit the application or the recommendation to replace the existing equipment
with a suitable drive package to better meet the required application.
Improving Motor Reliability
UGL is currently working with multiple clients to improve
in-service reliability of their electrical components by:
•	 Working to improve overhaul specifications for specific applications
•	 Providing dedicated engineers who complete FMECA analysis on motor fleets and
deliver direct feedback on technology improvements to OEMs
•	 Tailoring maintenance solutions and motor overhaul plans
In partnership, these projects have delivered improved reliability results through:

UGL is the only accredited overhaul provider in Australia for the overhaul
of AC and DC Rail Components built by our Technology partner GE
Transportation. We also provide overhaul services for EMD, AEI, Mitsubishi,
Siemens and Hitachi motors and electrical components from Freight and
Passenger Rolling stock. UGL offers a complete solution for the overhaul
of passenger and freight rail applications including cleaning, overhaul and
repair, VPI, painting and testing of:

Our overhaul capability links directly

Test Capability

AC  DC back-to-back test bays are
capable of testing up to 750VDC,
2200A or 6.6kVAC with 1,000A
at 415VAC.

Critical Spares Holding
UGL holds a wide range of GE and EMD spares in stock
at our central store locations in Broadmeadow NSW,
Mackay QLD and Bassendean WA. UGL is able to work
with its clients to offer critical spares based on expected
future demand. This reduced the cash flow impact to
our clients while reducing the lead time risk for future
overhaul programmes and critical failures.
Rotables
Exchange
UGL is currently forming a pool of GE
and EMD rotables that will be offered as
an open market rotable programme for
freight operators within Australia. Using
a rotables exchange model, clients
have access to a pool of UGL spares to
temporarily replace a motor coming out
of service for repair or overhaul.
Further information can be provided on
what this pool contains on request.UGL is also able to offer our clients competitive
pricing for the supply of a new GE and EMD
spare parts to suit our clients’ varying
maintenance philosophies.

OFF-HIGHWAY VEHICLES
UGL is GE Mining’s approved OHV
component overhaul provider in
Australia for electrical component
repair and is GE accredited in
Mechanical repairs. Off Highway
Vehicle (OHV) components include
Wheel Motors, Alternators, Grid
Boxes and blowers. UGL is working with
its key clients to extend the in-service
life of OHV components resulting
in lower life cycle costs and fewer
in‑service failures.

working with local suppliers to design
and manufacture improved internal

HV motor failures are often caused by the production
activities in which they are used and the environment
in which they operate. Premature failures can also
occur from inadequate or sub-standard motor repair
practices – an area which is often overlooked as an

While the cost of purchase is always
a factor when procuring new motors
there is often not enough focus put
on the total lifecycle cost of a motor.
Typically the purchase price of a motor
only makes up approx. 3% of the total
lifecycle cost and the efficiency of the
motor and its starting, control and
drive setup is critical to the long‑term
efficient operation of the motor.
UGL is experienced in the review of
motor application and can recommend
a specific drive system, whether it is
DOL, soft start or variable speed, to
meet the specific requirements of the
task and ensure efficient operation.
Maintenance costs should also be
considered with overhaul pricing likely
to be 2/3 times the purchase price of
the motor over its life for AC motors
and higher for DC motors. By sourcing
the correct motor system for the
application the ongoing maintenance
costs will be reduced with less in-
service failures and a higher level of
motor reliability.

We customise each overhaul to provide the best and most comprehensive support, while optimising the total package to meet client operational and financial targets. So, whether you are looking for a short-term ‘material and labour’ overhaul or a longer- term collaborative arrangement, UGL has a solution that meets each operator’s evolving business requirements. Overhaul ELECTRICAL EQUIPMENT Safe, efficient, cost effective solutions UGL offers a diverse range of electrical overhaul services, backed by our Asset Management capability to ensure we can offer solutions from repair and return through to Total Asset Management. Electrical component and overhaul services are provided across a wide-range of Original Equipment Manufacturers (OEMs) components and we work with both OEMs and our clients to get the most out of the operating assets. UGL seeks to create long-term mutually beneficial relationships with our clients, comprising ongoing repeat work. As our understanding of our clients specific business operations grow we customise the level of support offered to ensure our clients receive the most cost effective solution that delivers the support services they require. The industries UGL provide electrical manufacture, maintenance and overhaul services for include: • Passenger and Freight Rail • Above Ground and Under Ground Mining including Processing Plants • Quarries and Hard Rock Processing Plants • Heavy Industry and Commercial • Power Generation including Renewable Energy from Wind and Hydro • Agriculture and Food Processing • Water including Desalination and Water Treatment Plants • Defence OUR SERVICES • Armature rewinding and repair • Stator rewinding – form and random coil • Brush change-out and repair • Dynamic balancing • Manufacture of cable assemblies • Motor and circuit board thermal imaging • Shaft repair and shaft replacement • PdMA motor diagnostics FIELD SERVICES UGL’s field services team is capable of completing a wide range of support services including, but not limited to: • The install and removal of electrical components from our clients sites • Specialised Motor Management services including Vibration Analysis, PdMA, Laser Alignment and Thermography • In field Bearing Change-out, Commutator Machining and brush change-outs • Perform AS3800 Flameproof Equipment code inspections Separate to this UGL can provide extensive Project Management services to manage scheduled and unscheduled shut-down operations, upgrade or expansion projects or a site maintenance programme.
  • 3. Electrical Systems Overhaul | UGL 1 Quality Focus At UGL we continually strive for improvement in service delivery. All service work conducted is completed in-house at UGL’s facilities to assure quality of outcome. Our processes are subject to rigorous continual testing and refinement in order to provide the best possible outcome. UGL’s skilled workforce uses fit-for-purpose machinery controlled by Australian Quality Assurance (QA) and business management systems. Repair and overhaul facilities at Broadmeadow, New South Wales; Mackay, Queensland; and Bassendean, Western Australia are open for inspection to view first-hand ISO9001:2008 accredited QA systems which feature: • Strip-down and assembly teams specific to the task • Overhauls carried out using Lean principles and high volume requirements managed through a single piece flow overhaul process • Design control and specification management under a systems engineering framework • Equipment inspected and certified by independent Quality Control Inspectors • Overhauls completed in line with OEM maintenance instructions • Components and sub-assemblies, sourced through accredited suppliers • All testing completed by trained technicians All electrical component repairs and overhauls receive a Certificate of Conformance to Australian Standards and all motors tested are fully document and include a test certificate. Our Commitment to Safety UGL is committed to ensuring that all work completed is as safe as possible and that wherever safety improvements can be made they will be. The workplace health and safety of all persons employed within UGL, our clients and those visiting the organisation are considered to be of the utmost importance. In line with the importance of workplace health and safety and environment UGL complies with all relevant Acts and Regulations to ensure that the work place is safe and without risk to health.
  • 4. 2 UGL | Electrical Systems Overhaul UGL has a standardised service approach; tailoring service offerings to meet critical industry needs and the delivery of high quality product solutions. To reduce turnaround times, UGL continually reviews our service performance and our workshop efficiency, reviews its critical spare parts holding and its available rotable pool. UGL provides low-risk, reliable and repeatable services through: • Adoption of 5s and Lean techniques across the implementation of point- of-use tooling and consumables • Implementation of rigorous project management disciplines to achieve standardised governance methods with full accountability to deliver contracted client requirements • Underpinning services by material forecasting arrangements, local inventory holdings and logistical arrangements Our Overhaul Approach Experience in electrical component overhauls and a client focus approach. Overhaul ELECTRICAL EQUIPMENT • 100% of the workforce connected to live data in SAP • Multiple workers able to work on a single service order at one time • Data recording in real time; work is recorded as it is executed and component information goes live as it is gathered • Improved quality and quantity of asset data being gathered for RCM driven activities • A standard workflow irrespective of equipment or motor type • Fully traceable equipment history records enabling analysis of historic failure modes and compliance with business and regulatory requirements • Part number/serial number tracking • Root cause analysis and reporting on motor failures using parts history data, enabling identification of high- failure components These features of SAM Mobility lead to quantifiable improvements in Mean Time Between Failure (MTBF) and Mean Time Between Repair (MTBR) metrics with improved turnaround times. Management of the Overhaul Process To provide our clients with the best possible solution UGL manage electrical components at a serial number level using our material resourcing system SAP and through the use of SAM Mobility. UGL has invested heavily into SAM Mobility to ensure work execution efficiency and quality is maximised. SAM Mobility is a direct user interface for workshop employees to UGL’s quality, technical and overhaul process documentation. Mobility also allows for real time data collection and diagnostics and provides:
  • 5. Electrical Systems Overhaul | UGL 3 VPI Process The Vacuum Pressure Impregnation (VPI) process involves the cleaning and preheating of the motor windings. The motor windings are then placed inside the pressure vessel and a vacuum is created. Varnish is then released into the vessel to submerge the motor windings prior to pressure being applied. By applying varnish in a pressurised environment the varnish is forced into any voids in the windings or existing insulation resulting in a higher level of electrical insulation integrity and an increase in strength. The varnish used in our VPI process is a Class H Polyester varnish (IMI 707C). The IMI707C varnish is specified by GE and is recommended and used by UGL as it provides a flexible structural and insulating covering. The flexibility provides resistance to motor vibration and thermal stresses which results in less in-service insulation degradation that causes low IR failures. The varnish is compatible with and can be applied over the top of existing epoxy varnish to fill cracking or voids in existing insulation. Spin Seasoner UGL has the latest Cam Industries armature seasoning equipment. This Spin Seasoning machine is used to check the integrity of commutator bars and prevent premature in-service failures caused by breaking or lifting commutator bars. The process works by heating and spinning armatures at high speed to simulate high stress operation. Following the Spin Seasoning process the commutator profile is recorded for any out of tolerance changes to the structure of the commutator. Automatic Undercutter UGL also has Cam Industries undercutting machines ensuring optimal commutator condition following the reconditioning process. The Automatic undercutter provides uniformity in mica depth and the chamfering of the commutator bars resulting in maximum operating commutation clearing away excess carbon and reducing the potential for electrical tracking and in- service flashovers.
  • 6. 4 UGL | Electrical Systems Overhaul UGL has an established, tailored maintenance programme of time- based examinations, supported by carefully managed time and duty based overhauls. The key to achieving these optimal results is the use of Reliability, Availability, Maintainability and Safety (RAMS) techniques to identify motor requirements and designated service intervals minimise outage and significant failure events. Our comprehensive maintenance programme helps to increase life cycle asset availability and reliability. Asset Maintenance Planning UGL provides complete maintenance plans to protect valuable assets and align maintenance activities to an asset’s usage patterns to maintain operational requirements. Overhaul ELECTRICAL EQUIPMENT Motor Asset Management UGL can provide an end-to-end asset management solution to assist in maintaining asset value and reducing the need for capital expenditure. Some of the solutions we can provide include: • Providing a maintenance plan with scheduled servicing to improve reliability, • Improving the overhaul specification of equipment to last longer in service or • Working with OEM’s and end users to design and install new components to existing equipment to increase performance on current assets and remove the need for costly replacement equipment. If upgrades are not possible then UGL can complete the cost benefit analysis of replacing existing inefficient motors with new high efficiency motors. The initial purchase price of a motor typically only makes up around 3% of the total lifecycle cost and other factors need to be considered. High efficiency motors can be coupled with a combination of starting and control systems to minimise operating and total lifecycle cost. UGL can provide recommended replacement options that take into account what drive system will produce the most reliable long-term solution, minimise future maintenance requirements and whole of life cost through the use of low energy components.
  • 7. Electrical Systems Overhaul | UGL 5 Interested in Motor Asset Management? UGL will come to your site and complete a total site audit of all motors. During the site audit UGL will: • Document all motors and critical spares on your site(s). • Assess the key attributes of the asset with respect to its operating duty cycle for each individual motor. • Complete PdMA monitoring of critical operation motors to determine motor baseline operating condition and any potential risks. Following the analysis of the motor results UGL can provide a maintenance plan where one doesn’t exist including adjust the motor service interval, subject to an engineering review, where possible provide an improvement plan for each motor which may include an improved overhaul specification, new internal components to better suit the application or the recommendation to replace the existing equipment with a suitable drive package to better meet the required application. Improving Motor Reliability UGL is currently working with multiple clients to improve in-service reliability of their electrical components by: • Working to improve overhaul specifications for specific applications • Providing dedicated engineers who complete FMECA analysis on motor fleets and deliver direct feedback on technology improvements to OEMs • Tailoring maintenance solutions and motor overhaul plans In partnership, these projects have delivered improved reliability results through: • Improved asset availability from fewer in-service failures • Lower cost of long-term overhaul OTHER SERVICES OFFERED Other services within an asset maintenance programme may include: • Field service support providing periodic reliability checks • Holding of critical spares for our clients to support ongoing operations • Maintenance management and planning, including technical support and reliability management contract administration • Scheduled services at agreed intervals • Unscheduled maintenance covering components and materials not supported by a scheduled maintenance or CCO programme are changed on condition and in service failures UGL’s full maintenance offering can be for both scheduled and unscheduled. Maintenance plans are tailored to the individual requirements and are accomplished through a working with clients to align with operational business needs.

We also provide overhaul services for EMD, AEI, Mitsubishi, Siemens and Hitachi motors and electrical components from Freight and Passenger Rolling stock. Electrical Systems Overhaul | UGL 9 Test Capability • Our NSW Commercial load test AC  DC back-to-back test bays are capable of testing up to 750VDC, 2200A or 6.6kVAC with 1,000A at 415VAC. • GE Commercial Test Rigs are installed in our NSW, WA and QLD overhaul facilities. Critical Spares Holding UGL holds a wide range of GE and EMD spares in stock at our central store locations in Broadmeadow NSW, Mackay QLD and Bassendean WA. UGL is able to work with its clients to offer critical spares based on expected future demand. This reduced the cash flow impact to our clients while reducing the lead time risk for future overhaul programmes and critical failures. Rotables Exchange UGL is currently forming a pool of GE and EMD rotables that will be offered as an open market rotable programme for freight operators within Australia. Using a rotables exchange model, clients have access to a pool of UGL spares to temporarily replace a motor coming out of service for repair or overhaul. OFF-HIGHWAY VEHICLES UGL is GE Mining’s approved OHV component overhaul provider in Australia for electrical component repair and is GE accredited in Mechanical repairs. Off Highway Vehicle (OHV) components include Wheel Motors, Alternators, Grid Boxes and blowers. UGL is working with its key clients to extend the in-service life of OHV components resulting in lower life cycle costs and fewer in‑service failures. DRAGLINES Dragline Synchronous Motors, Generators and Main Motion Drive Motors, intake fans, blower fans. UGL is currently undertaking significant RD on potential performance and reliability improvements to Main Motion Drive Motors including sync motor rotor upgrades, coil refurbishment and replacement. This includes studying the specific application of motors used in draglines, developing custom overhaul specifications that go above and beyond the OEM standards and working with local suppliers to design and manufacture improved internal components for Dragline motors. This has resulted in proven performance increases in GE Dragline motors. PROCESSING PLANTS AND CHPPS Completion of studies on IP rating requirements for use in harsh environment resulting in IP rating recommendation and installation for motor systems in CHPPs. As part of our under ground overhaul offering we are accredited in Morley Motor Overhauls, the only non-OEM accredited overhaul provider in Australia. Premature failures can also occur from inadequate or sub-standard motor repair practices – an area which is often overlooked as an opportunity to improve motor reliability and lifecycle. UGL understands this and by collaboratively working with our clients, we have created Overhaul Centres of Excellence to provide for the overhaul, rewind and repair of medium and high voltage motors from 3.3kV to 11kV.   • 17. Electrical Systems Overhaul | UGL 15 Renewables (NSW and WA) UGL works across the Water and Wind Power industry providing repair and overhaul services to Wind Farms and Hydro Power Stations. We are capable of working on Suzlon and Vestas Generator units and have an ongoing maintenance agreement for in-field repairs of these generators. Typically the purchase price of a motor only makes up approx. 3% of the total lifecycle cost and the efficiency of the motor and its starting, control and drive setup is critical to the long‑term efficient operation of the motor. UGL is experienced in the review of motor application and can recommend a specific drive system, whether it is DOL, soft start or variable speed, to meet the specific requirements of the task and ensure efficient operation. Maintenance costs should also be considered with overhaul pricing likely to be 2/3 times the purchase price of the motor over its life for AC motors and higher for DC motors. By sourcing the correct motor system for the application the ongoing maintenance costs will be reduced with less in- service failures and a higher level of motor reliability. UNIT EXCHANGE (UX) MOTORS We source a wide range of Unit Exchange Motors from local and overseas providers to ensure that if motors are uneconomical to repair or replace with new, our clients can be provided with a UX Motor to reduce the overall cost of replacement.
