Abstract
University of Engineering and technology and FFCL have a long standing
relationship, in which a selection of students in their final year of engineering
study have the opportunity to complete a one month internship program at the
Fatima Fertilizer company situated near Sadiqabad, Rahim Yaar Khan, Punjab,
Pakistan. The internship program allows the student to partake in a number of
engineering projects, providing the student with invaluable experience, as well
as the opportunity to develop both personally and professionally. This report

This report gives an overview of the activities that I worked on during my
internship, from 7 July 2014 to 25 July 2014, at the civil department of Fatima
fertilizer company Ltd, situated near Sadiqabad, dist. Rahim Yar Khan, Punjab,

Introduction to company
The Fatima Fertilizer Company Limited was
incorporated on December 24, 2003, as a joint
venture between two major business groups in
Pakistan namely, Fatima Group and Arif Habib
Group.
The fertilizer complex is a fully integrated production facility, capable of
producing two intermediate products, i.e., Ammonia and Nitric Acid and four
final products which are Urea, Calcium Ammonium Nitrate (CAN) and Nitro
Phosphate (NP) at Sadiqabad, Dist. Rahim Yar Khan.
The Complex has a 56MW captive power plant in addition to off-sites and
utilities. The Complex has been allocated 110 MMCFD of gas from the
dedicated Mari Gas fields.
Foundation stone was laid on April 26, 2006 by the Prime Minister of Pakistan.
The construction of the Complex commenced in March 2007 and is housed on
950 acres of land.
The Complex, when completed, is designed to produce:
500,000 Metric Tons of Urea per Annum
420,000 Metric Tons of Calcium Ammonium Nitrate (CAN) per Annum

And 360,000 Metric Tons of Nitro Phosphate (NP) per Annum.
The Complex, during its construction phase engaged over 4,000 engineers and
technicians from Pakistan, China, USA, Japan and Europe.
The Complex provides modern housing for its employees with all necessary
facilities. This includes a school for children of employees and the local
community, a medical Centre and sports facilities.
The fertilizer complex is a fully integrated facility, capable of producing
intermediate and final products.*

We arrived to plant site at 7:00 am and reached to human resources
department where we asked to provide the
data required to issue the ID card. Then we
went to T.T.C. (Technical training centre) for
introduction of the organization and to have
safety orientation. We got PPE’s (safety shoes,
glasses and helmet). After that we brought to
the maintenance department where we sent
to our respective mentors.
I met with Mr. Abdul Jabbar; he gave me the brief project history of Fatima
Fertilizer Complex. Some of the details are as follows

Discussion with Engr. Muaaz Khalid about civil scope in Fatima
Fertilizer
These includes
Maintenance of structural components (Concrete repairing work, flooring,
plastering, pavement laying and installation of anti acid tiles etc.)
Infrastructural development and extensions
Foundations design, construction and then accurate placement of industrial
equipment on their respective location of embedded anchors.
Heavy design is not carried out by the civil department, for this, design
consultants are hired and during construction supervision is done by the
civil department.
Civil department prepare BOQ's and Material statements to assist
procurement and bidding work.
At the end of working day I got design criteria report of FFCL to study.

After arriving office I submitted the design criteria report which I have to study.
Then I met with Mr. Abdul Waheed, he took me with him to the plant site so
that I could get some construction history of the plant. He showed me dyke
wall, pipe sleepers, pipe racks and transfer tower. In the mean while we
reached to the CCR-2 where construction of door was started. We got inside the
CCR-2 and I came to know the procedure of issuing permit which is known as
P.T.W. (permit to work).these are of two types i.e. Hot and Cold.
Visit to NP plant
We proceed to NP (nitric phosphate) plant after wearing complete PPE’s. Mr.
Abdul Waheed briefed me about the construction stage and told me different
situations which they have encountered while construction period. Structure
was of R.C. (reinforced concrete) material and it is a multi storey frame
structure having columns, beams and slabs. Its lift shaft was firstly planed to
be constructed by brick masonry but due to the time limitations it is then
constructed seamless R.C. shaft with the help of slip form. There were anti-acid
tiles placed over the floor to protect floor from adverse existing environmental
conditions.

Engr. Muaaz told me that NP plant building is under designed and overloaded
and they have done column jacketing for continuously bracing of the column
and to reduce column buckling, during visit Mr. Abdul Waheed showed me the
continuously braced column. At some locations they have cut the peripheral
struts to provide the space for easy transportations of industrial equipments
and to provide structural stability they have used embedded plates in column
at respective upper and lower struts and then two columns were strengthened
by supporting steel struts along with present beams.
Safety arrangements
In the plant safety arrangements were good, at various locations showers and
fire fighting instruments were present.
Prilling tower of NP
To get familiar with different structural components of prilling tower I first saw
the tower from the bottom where prilled product was coming from the top and
cool air was moving towards the top to dry the liquid product and a Scraper
was collecting the product and sending towards the conveyor belt which convey
the product towards the packing unit or bulk storage. With the help of lift we
moved towards the top of the tower, lift was installed in NP plant and from steel
bridges we went to the top of the tower. These bridges were purposed by the
designer as a R.C. bridges but due to their higher elevation there was
difficulties of shuttering and form work so that’s why site supervisor replaced
these R.C. bridges after getting approval, by pre cast steel bridges which were
later on placed over the span with the help of crane. At the top of tower I saw
some passages in between some partitions which
were made by cutting of seamless concrete of tower
for transportation of industrial equipments. To
make this passage they use core cutter and cut
cores.
Prilling tower was made seamless with the help of
slip form (Fig 1). According to Mr. Abdul Waheed,
they placed first floor over the arrangement of slip
form as at this significant height scaffolding and
shuttering was not possible, after setting the
concrete of first floor they constructed the walls of
next floor and then other floors were constructed
over the base of first floor. Prilling tower of NP

Visit to Bulk storage of NP
Bulk storage of NP is a shell structure (Fig. 2) and designed
by Akbar associates. Walls of this storage are damp
proofed with bitumen coat and poly thin sheet to save
product from moisture.

Visit to CAN plan
CAN (calcium ammonium nitrate) plan is located near the NP plant, this plant
is multi storey steel frame structure and it may be due to the reason that this
product has great affinity to moisture (hygroscopic material), keep environment
wet, dirty and form crystals and cause deterioration of concrete so steel is best

suitable material for construction.
Visit to civil site office
It is located near the CAN plant and constructed in containers. Near the office,
construction of wash rooms was continued. The specialty of this construction
is that these wash rooms are constructed in containers, for insulation they
have built partition walls of brick masonry instead of using thermo pore and
tile fixing was done on the container’s floor.

Today I have visit with Mr. Raees Ahmed to the PHS (product handling and
storage) unit. Major activities of the day are
Visit to transfer tower 3, 4, and 5
Visit to bulk storage of CAN and Urea
This is Gabel framed steel structure (Fig-3) to store bulk quantity of fertilizer.
There are tripper cars (Fig-4) and conveyor belts installed for effective
movement and storage of fertilizer.

Visit to screening unit
In this unit prilled product is screened and then after gradation goes to storage
or packing. In CAN (calcium ammonium nitrate) and urea screening unit there
was a lot of moisture present in the building due to hygroscopic property of
CAN. This moisture is reacting with product, form different products which are
harmful for structure and causing disintegration of concrete so there is need of
periodic repair of the structure. While construction there should be the use of
some admixtures or epoxy etc. to minimize adverse effect of chemicals on
concrete.
Visit to bagging plant
In this unit product reached from transfer tower and packed. This is also a
multi storey R.C. frame structure building having 30 m height. I saw inverted
T-beam arrangement in this structure. Along the bagging plant there was a
cantilever slab of transmission tower which was supported by steel pipes
known as knee beam.
Visit to Rock phosphate storage unit
Raw material is stored here and it is a multi storey Gabel framed R.C.C.
structure. Other arrangements are like bulk storage units. Here bucket tower is
also present to raise the raw material and make piles of material so that it
could be used in rainy season.

Discussion about bidding procedure and Budget
To initiate any civil work in the company there is some standard procedure
which is described as under.
Necessity of the work
Survey is conducted and BOQ is prepared
Raising of JR (job request)
RFQ’s (Request for quotations) after approval of JR
Collection of tender documents and bidding
Preparation of CST (comparative statement)
Issuance of JO (job order)
Material for construction is generally provided by the FFCL to the contractor for
this purpose organization has its own store; respective terms are PO, PR, MIR,
and MIV.
Regarding budget, there are three types of budgets CAPEX, OPEX and store &
spare. CAPEX is related to new works, OPEX is related to maintenance and
S&S is related to store.
Before the start of new fiscal year every department has to anticipate their
expected expenditures and then has to claim budget accordingly, for approval
department has to give justifications and then they should consume their
allocated budget to hold their position. Assessment of any engineer is done on
the basis that how much budget they have consumed. Especially consumption
of CAPEX is very important which reveals their work efficiency.
Repeat order is another term which is used for the work which is required to be
executed and has amount or /and quantities equals to or less than a work
which already has been completed in the past six months. The reason of
restriction regarding amount and quantities is economy of scale (contractor
should do work with lower prices for large work).
Assessment
Engr. Muaaz Khalid took my evaluation by asking me to draw Stress strain
curve of the steel which I was able to draw successfully.

Visit to maintenance workshop
Mr. Abdul Waheed showed me this building. In this building the roof is of pre
cast double Tee beams and floor is of R.C.C because of heavy movement of
equipment and machinery.
Visit to urea plant
After workshop we proceeded to urea plant, this is
framed steel structure, its floor is of R.C.C.
Outside of the plant there was a problem of
installation of an equipment, the foundation of
which was to be build exactly over the
underground raw material conveyor trench, to
solve this problem they made foundation a little
far away from the trench of conveyor and placed
an underground beam over it and then placed the
equipment. I also saw heavy pumps and valves
there, used for transportation and regulation of
different fluids.
Prilling tower of UREA
Mr. Abdul Waheed told me very interesting facts
about the construction phase of urea tower.
According to him at the time of construction the
climate was hot and concrete was setting
rapidly and sticking with slip form. The
unbalance of supply and demand of concrete
was also one of the reasons. When they reached
at the height of 14 m, due to honeycombing of
the concrete, the stability of concrete/ tower
was questionable. To overcome this problem
they built two additional R.C walls around the
existing concrete of the tower and thickness of wall increased from 800 mm to
1200 mm. These two additional walls provided stability to the existing tower
and also repaired the honey combed concrete by grouting effect. The scraper

Concrete pump
roof was laid by simple shuttering instead of
slip form. Next to cope with sticking problem
of concrete to the form they managed the
difference of supply and demand by using
concrete pump and tower crane. At certain
height of urea tower there was some
cantilever portion to built, for this purpose
they extended the walls of tower from slip
form by usual shuttering and after getting
strength of this portion they used these for
scaffolding and shuttering by the means of
rope to built cantilever form. The Lift shaft and
stair case were built by slip form also along
with the construction of tower. Stairs were pre casted and of steel material. A
crane was used to install this stair which carried the parts of stair to the top
and construction was done starting from top and ending at bottom. The height
of the tower is 98 m and the height of lift shaft is 101 m. On the roof of tower I
also saw the lightening conductors. At the floor of tower anti acid tiles were
installed which were made by
china.
According to Mr. Muaaz Khalid
the curing of the tower is very
difficult for this purpose they
have used some water reducing
admixtures. There was use of
some admixtures also for
jointing (Sika flex, SBR) and
acting as accelerators and
retarders.
Revisit to NP plant
At NP plant some repair work was started, Mr. Abdul Waheed showed me a
repaired beam which was completely defected by acid. For repairing purpose
they completely remove the almost middle third part of the beam after
providing shoring/support to the structure and re-shuttering was done, after
placing reinforcement with proper lapping they poured the concrete. Near the
repaired beam there was excessive vibrations and shaking of the floor which

was needed to be controlled. Anti acid mortar was used at the locations were
adverse effect of acid was anticipated or acting.
Drawing studying
Engr. Muaaz Khalid told me the way to read the industrial drawing of the
FFCL. Every equipment in the industry has got a specific tag, if information of
any particular equipment is required, we first locate its position on the main
map, around the equipment there is some specific drawing number on which
we can see its magnified view, Near this view there is detailed drawing number
on which we can see its top view, elevations and sections etc.
Evaporation pounds Problem discussion with Engr. Muaaz.
There was complain from the people residing near the plant that there ground
water is infected by the polluted water which was intercepting into ground from
evaporation pounds. Our office staff told me that they have used polythene
sheets as a Geo membrane. As a response of these complains civil department
was intended to execute geotechnical investigation near the evaporation
pounds. For this purpose bore holes will be excavated to get samples of soil
and ground water and will be tested in the FFCL laboratory to take further
actions.

Mr. Muhammad Jaffar Hussain, Surveyor at FFCL
gave me important information regarding Total
station, the important points of which are as under

Keep your eyes on the LCD of the instrument
and follow the instructions.
Mr. Jaffar told me the way to lay out a building,
co-ordinates of which are given.

An over view to O & U unit
Mr. Jaffar took me with him to off sites and utilities and showed me the rain
water pit, raw water pit, Cooling tower and water treatment plant. The weather
conditions were very sewer and we were unable to continue our visit so we
came back.

Safety talk
Mr. Abdul Jabbar delivered the safety talk at civil store and the agenda was
Accidents its prevention and after effects of accidents. They told us after
accidents occurrence, there should proper investigation and there should be
route cause analysis and reporting of it. After all procedures there must be
proper and adequate communication of it so that other people should get aware
of it for prevention of accidents in the future.
Overview of Mari project Drawing
I saw the drawing plan of the site and also read the memo which was written
by the Engr. Muaaz to a concern person regarding permit of the work.
Discussion and study of HSE and IMS policy of FFCL and
RCFA (root cause failure analysis report)
Any organization is how much concerned and conscious about the safety,
environmental protection and health of their employees, is judged by two
criteria namely safe million man hours and TRIR (total recordable incident rate,
safe million man hours are affected due to fatality or LWI (lost work injury i.e.
person will unable to do work for some time or forever).While working there
may be different types of probabilities which are given as under

If there are 30000 near misses happened and no remedial measure is taken
then it may cause one fatality.
In RCFA we try to find out causes/possibilities of different incidents and take
preventive steps to stop them or if they have been occurred already then try to
find out possible reasons and in future, these events not happen again, we
suggest different conditions to implement.
Study of basic building construction book and preparation
of Objective paper for technicians.
MR. Abdul Jabbar gave me the assignment to make objective paper for
technicians. I prepared this paper after reading Basic building construction
book.

Verification of civil drawing of USG (Utility Steam
generator)
For verification of USG drawing Mr. Raees and Mr. Zahoor, Senior Quantity
surveyor took me with them. We reached to the location and verified the
drawings. We found some additional foundations of pipe rakes over there which
were absent on the drawing. Mr. Zahoor marked these additions on the
drawing.
Inspection of foundations of pipe sleepers
at O & U
I with Engr. Muaaz Khalid went to the O&U and saw the
poured concrete of foundations which were built for pipe
sleepers.
Discussion about MOC (management of change)
After inspection we came back to office, and on the way to office Mr. Muaaz told
me about MOC. Whenever someone raise the MOC (raised for new work), after
its approval there will be IFR (issued for review) report so that if any party has
some issue then they should inform. After this there will be issuance of IFC
(issued for construction) report. If civil department will not have IFC then
nobody in the plant site will provide them PTW (permit to work).

Study of maintenance report (ATA 2013)
of cooling tower
The main points of this report are
Concrete was in good condition
A minor repair of column was done
At expansion joint, some sealant was used to
repair the already placed sealant.
Saw also the pictures attached with the ATA
(annual turn around) report.
Visit to Mari gas field
I with Mr. Obaid went to Mari gas field where
construction was carried out under the supervision
of civil department of FFCL. After about 40 minutes
of driving, vehicle was out of order and stop in the
middle of road. We were unable to reach at Mari.
We informed to civil department and asked them to
send another vehicle. The replacement came after
two and half hours later and we came back to
FFCL. The condition of vehicle was looking good but
it fails due to improper maintenance and care.
There should be proper care of vehicles, belongs to FFCL.

Study of JSA (job safety analysis) report
This kind of report is prepared for extra ordinary/out
of routine work. I read JSA of task of Bitumen heating
and spraying for admin road. The mean features of
this report are given as under
Contains the information regarding Standard and special PPE’s required
for the job.
Task steps
Potential hazards
Probability level i.e. (small, medium, high)
Control measures to be taken while job.
In bitumen heating and spraying following measures should be
taken to avoid any undesirable incidence
Working area should be properly barricaded
Work should be executed under the supervision of expert
and authorized persons
Fire fighting arrangement should available at the
site, like fire extinguishers, detergent mixed water
and sand etc.
Proper PPE’s should be worn at working area
Un authorized movement in the area should be
restricted/discouraged
In addition to all, traffic controllers and necessary sign
boards should be placed at start and end of project site.
TST road Construction
TST (triple surface treatment), Near the HR department,
Road construction was going on and Mr. Obaid briefed
me about its construction process. According to him we
do TST in the following manner
Preparation of sub grade by performing NGC (natural
ground compaction) is done and for this proposed top
level and cross sectional details of the road are given to

the contractor so that he may excavate or fill the
ground to have required level of sub grade.
Slope/camber is provided while NGC so that finished
surface follow the same trend. Procter test in the lab is
performed and after compaction of sub grade Field
density test of sub grade is carried out and further
work proceeds until contractor has achieved 95% of
Procter. Over the sub grade, Sub base and base layer
are laid. Over these two layers priming is done (40%
kerosene oil and 60% bitumen) and after priming, first
coat of bitumen is laid. Over first coat of bitumen dry
aggregate is thrown and spread by the labor and then
rolling is done. After rolling they check the undulation
and pits etc. with the help of string. In the similar
manor second and third layers are laid. After three
layers they also do the special treatment over the top
surface to have smooth running of the wheel. This
special treatment includes sprinkling of priming coat
over the top surface and then pouring of sand afterwards.

D level meeting/Safety talk
Agenda of meeting was occupational health and this meeting was chaired by
Mr. Abdul Jabbar. They told us, what is occupational health, why it is
necessary to discuss and what are the benefits to employee and employer as
well. He emphasized on awareness of different occupational safety hazards and
their respective preventive measures.
Visit to road construction site
They were laying second layer of TST after checking the leveling of first layer
and then rolling of second layer was started.

Visit to Township civil office
Township is the housing society of the FFCL. To get familiar with civil works at
township Mr. Muaaz sent me there. I met with Mr. Sikandar, GTE (Graduate
Trainee Engineer). He gave me the drawings of Masjid of township to study. I
studied that drawing and discuss with him. After that we went to construction
site and saw the construction work.

Recommendations
Installation of Gantry crane over the prilling tower of CAN
Use of special chemicals, add mixtures or epoxy to reduce
deterioration of the concrete at areas subjected to or prone to
chemical attacks, moisture and salts.
The vehicles which are property of FFCL should properly maintain
to avoid their failure while traveling for important work.
Workers while working, avoid wearing PPE, there should be proper
instructions and counseling of them.
