This project involves designing a 3D board game in two parts. Part A is individual and requires students to research board games, propose a original 3D game design with description and illustrations. The best proposal from each group will be selected for Part B. Part B is group work where the selected game is improved, rules are refined, and a game board carnival is planned and presented with the completed game, instructions, packaging and promotional video. Students are assessed on their understanding, creativity, collaboration and documentation of the design process. The project aims to develop critical and creative thinking skills through hands-on game design.

- Existing vehicle harness assembly lines were re-engineered and modernized to
optimize capacity and introduce additional energy saving (green) features. A
new assembly line was designed and built and two existing assembly lines
upgraded to enhanced standards.
- Modifications were done to a continuous production line skid which serves to
assemble the rear axle of a famous motor vehicle brand to accommodate a new
model of axle as well as the existing model. The existing rear axle was replaced
with a new design. However, during the phasing-out of the old and the phasing
in of the new axles the skid have to accommodate both models.
- A machine was designed to cut meat into strips for the purpose of making
biltong. The machine was designed and a pack of detailed manufacturing
drawings presented within all applicable standard, norms and food processing
regulations.
- I designed and drafted an easily movable tower radar booth. The requirement
was to design a facility to accommodate a tower radar dish that would provide
for all necessary facilities yet be quick and easy to pack-up and move to another
location.
- All piping was designed and drafted for a plant that would recover excess gold
form old redundant mine heaps. The pipework included all slurry piping as well
as all services piping for the milling, flotation and leaching plants.

- Design and draughting of safety screens for sugar cane knives that break loose
form the main cane knife drum. This drum rotates at high speed. Sometimes the
cane knives break loose from the drum and are projected into the plant where it
poses a major safety hazard. The safety screens are intended to contain the
trajectory of the projected knives and reclaim them to a safe place.
- Scalding juice piping modification. Modification to existing piping for the flow of
scalding juice and mixed juice through the scalding juice heater.
- Replacement of sugar dryer air heat exchangers. The original air heat
exchangers used in the sugar dryers are obsolete and inefficient. They need to
be replaced with new, bigger and more efficient heat exchangers. My
responsibility is to design and produce manufacturing drawings of the relevant
ducting and support structures to accommodate the new heat exchangers.
- Sugar spillage and sugar dust control. From the final sugar dryers sugar is
transported to the bulk sugar store, and finally to the dispatch bunkers by means
of seven conventional belt conveyors. Much product is lost due to spillage on
the conveyors. Excessive sugar dust also poses a major problem in the sugar
handling area. Besides a health risk the sugar dust also presents the danger of
explosion. It was my responsibility to address both the sugar spillage and sugar
dust problems.

7. - The sugar cane feeder tables move cane from the road tipplers to the
processing plant by means of ten conveyor chains connected by slats to form
one moving bed. These chains were jumping off their sprockets and breaking
constantly. I solved these problems.

- Design and draughting of an explosion control duct for the carbide furnace at
SA Calcium Carbide. A sudden rise in pressure inside the furnace would open
a pressure release hatch which would direct excess fumes and gas into the
atmosphere in a controlled manner. This was to eliminate damage caused by
regular explosions inside the furnace caused by load dropping.
- Redesign and draughting of oil cooler for the bearings on which a ball mill
rotates at Natal Portland Cement. The efficiency of the oil cooler had to be
improved to reduce excessive bearing wear due to overheating.
- Development, design and draughting of a coke screening plant for Ni-Da
Transport and sands. This plant was developed from scratch and comprised of
a dump pit, belt conveyors, metallic separators, screens, feeders, product
separators, loading conveyors and various other equipment associated with
materials handling.
- Development, design and draughting of a coke de-breezing system for the
quenching towers at ArcelorMittal (Newcastle). This system separates and
recycles coke breeze that is trapped in the steam, which is sent into the
atmosphere due to quenching of coke from the coke ovens.
- Development, design and draughting of a coal processing plant at Uitkomst
Colliery near Utrecht. This plant was developed from scratch and serves to
prepare run of mine coal for the coal wash plant. This project is described in
detail below.

Typical Example: Coal Processing Plant (Uitkomst Colliery)
Client Order:
An order was placed by the client to develop and propose a plant that could prepare run of mine coal for the
coal wash plant. The processing parameters were as follows:
- Collect run of mine coal from mine exit.
- Separate rock from coal.
- Screen coal to separate >80mm from <80mm.
- Crush >80mm.
- Screen coal to separate >40mm from <40mm.
- Crush >40mm.
- Create buffer stock pile.
- Feed coal from buffer stockpile to coal wash plant.
Data Collection:
All data required for the proposal process was collected (i.e.):
- Topographical information of the site.
- Site layout requirements.
- Process flow requirements.
- Anticipated production volumes.
- Buffering requirements
Proposal:
I developed and presented a proposed plant layout that comprised of the following:
- A bottom reclamation tunnel from the run of mine stock pile.
- A curved belt conveyor to convey the coal to a picking conveyor.
- A variable speed picking conveyor to separate rock by hand.
- A grizzly to separate >80mm from <80mm.
- A primary crusher to crush >80mm.
- An inclined belt conveyor to convey the coal to a screen.
- A vibrating screen to separate >40mm from <40mm.
- A secondary crusher to crush >40mm.
- An inclined belt conveyor to convey the coal to the buffer stock pile.
- A bottom reclamation tunnel to feed coal from the buffer stock pile to the coal washing plant.
- A curved belt conveyor to convey the coal to the wash plant.
Client Approval:
The concept was approved by the client with some minor adjustments.
Design Phase:
At this point I had to do all the design work for this project, which included:
- Reclamation tunnels complete with flow control gates and feeders.
- All belt conveyors (i.e. belt widths, belt type, belt tensions, pulley and idler specifications, drive
specifications, counter weight specifications, etc.).
- All chutes and liners.
- The grizzly separator.
- Crusher, screen and feeder specifications.
- Support structures, crawl beams and access platforms.
Detailing:
Whilst I did all the design work I delegated the detailing of the project to the draughtsmen in my section. The
entire plant was created by means of 3D modeling (using AutoDesk Inventor). My part in this phase was as
follows:
- Allocating parts of the project to individual draughtsmen.
- Ensuring that the detailing work was done in accordance with the original design.
- Coordinating the work done by different draughtsman.
- Checking models for correctness and integrity.
- Coordinating the generation of detail an arrangement drawings.

Typical projects done
- Extension of cross travel reach on a 150 ton overhead crane in the coil stacking
area to prevent steel coils from falling over when removed from walking beam
conveyor.
- Designing of stopper blocks to immobilize steel coils on the dispatch floors.
- To expedite the cooling off of steel coils after rolling by introducing ventilation
ducts fed by huge centrifugal fans into the coil cooling area.
- Re-engineering the storm water drainage system to eliminate flooding of the
coil storage halls by flood water during rain storms.
- Modification of coil grabs to eliminate coil damage during crane handling.
- Automating inspection of steel coils for material defects on the temper mills and
slitter lines by substituting inspectors with high speed inspection cameras.
- Design of a lifting beam with remote controlled counter weight to off-load split
pole stacks outside of crane reach.
- Upgrade of the transfer car between HMN3 and HMN7 to transfer eight steel
coils at a time instead of four to increase its capacity.
- Design and manufacturing of a coil rotation station to enable dispatch
personnel to tighten and re-strap coils that became loose due to crane
handling.
- Design and implementation of an anchoring system for the V-block cooling
saddles in the coil cooling area. This project is described in detail below.

Typical Example: Anchoring of V-block cooling saddles
Problem Identification:
The V-block cooling saddles in the coil cooling area had to be aligned (parallel) every day to ensure neat and
safe coil stacking. This was a very time consuming process, but if neglected the saddles became miss aligned
and the second layer of coils tend to fall from the first, damaging the coils and creating very dangerous
working conditions. The movement of these heavy saddles on the concrete floor also results in excessive wear
of the floor surface.
Problem Definition:
The cooling saddles were positioned loosely on the cooling hall floor. They were constantly bumped out of
position by the crane handling of steel coils (weighing 20 to 40 tons each). This caused excessive wear on the
building floor, extremely unsafe working conditions and unnecessary damage to falling coils.
Proposals:
Subsequently, I had to present suitable proposals to solve the problem. The most feasible concept was to
anchor the cooling saddles to the floor with an anchoring system that would be able to absorb the impact
shocks of coil handling on the cooling saddles while the saddles were still easily removable for maintenance
purposes.
Feasibility Study:
A study was required to determine the feasibility of the proposed modifications. During the feasibility study
factors like: the cost of the modifications, potential savings due to prevention of damage and wear and time
lost to realignment, improvement on safety in the workplace, practicality and executability of the
modifications and other minor implications were considered.
Provisional Approval:
After drafting the concept I had to present a feasibility report, a budget estimate, project plan, time line and
motivation to obtain provisional approval for continuation of the project.
Detailing:
I designed and detailed all parts and aspects of the cooling saddle anchoring system. This included:
- Designing and detailing the system and all parts.
- Obtaining manufacturing and assembly drawings of the system and all parts.
- Accurate cost estimates and time scheduling.
- Providing a comprehensive implementation procedure.
Final Proposal and Approval:
I had to deliver a detailed presentation of the project in order to obtain final approval for its implementation.
The project was approved.
Project execution and coordination:
From that point the execution of the project was entirely my responsibility. It required many different
operations and activities such as:
Budgeting, Placing Orders, Tender and other Administration, Liaising with other Departments and Suppliers,
Time Scheduling and Monitoring, Budget Monitoring, Motivating and Obtaining Approval, Inspections,
Quality Control, Supervision, Following Non Conformance Procedures, Approval of Payment Schedules, All
other related activities and responsibilities.
Completion of Project:
The project had its fair share of difficulties but it was still completed within the projected time frame and 2,3%
short of the estimated capital expenditure.
