large distributed instrument quality compressed air system. The project

Dairy Plant Improves Refrigeration System Efficiency by
Nearly 40%
CHALLENGE— Achieving Maximum Cost Effective Energy Savings in
Highly Automated, Variable Load Plant
SOLUTION— System Optimization Through Integrated Controls, VFD
Utilization, and Dynamic Control Points
The control system was installed, connecting a new central PLC to fifteen Variable Fre-
quency Drives (VFDs) on evaporator fans, six VFDs on condenser fans, condenser pump
start/stop controls, compressor controls, and a collection of new and existing system sen-
sors. A VFD was also retrofitted on one of the system’s screw compressors, improving its
part load efficiency. Long-term troubleshooting was facilitated by the installation of full
communications to all devices.
Based on the original analysis, it was observed that the compressors were not sequenced
to take advantage of the most efficient part loading control. Static staged suction...

The plant manager had worked

and had integrated many auto-

This practice had the effect of
allowing any problems that arose
to be solved once rather than
being solved repeatedly.
This comfort with PLC control,
and Solution Dynamics’ communi-
cation regarding the goals of the
project, including changed set
points in the system, allowing for
successful implementation when
it came time for commissioning
the control system.
A few minor changes were man-
aged with costs shared between
the facility during project imple-
mentation, but all changes result-
ed in a more robust system install
and better commonality with oth-
er plant components, which will
result in maintenance savings
that far outweigh the small (3%)
additional change orders.
In the end, the project exceeded
the projected savings targets by
19%, and provided an example by
which other dairy facilities at the
parent company will be meas-
ured.
Success Story
A dairy processing plant, focused on fluid milk pasteurization and bottling was looking for
ways to reduce energy consumption. The plant manager had already completed projects
involving processing, heat recovery, and lighting,
leaving the refrigeration system as the largest
remaining system with significant savings oppor-
tunities.
After measuring system performance, including
power logging, pressure logging, and equipment
reviews of compressors, condensers, and evapo-
rators, a comprehensive plan was proposed to
reduce energy use of the system. By analyzing
the system as a whole, interactive effects were
able to be optimized, and a central control sys-
tem was designed that interfaced with multiple
components, getting maximum benefit from
capital and labor expenditures, and maximizing
the benefit from an aggressive utility incentive
program.

pressure controls, and static discharge pressure controls were replaced with dynamic suction and discharge pressure controls.
Head pressure was reset based on outside air conditions, optimizing the system for minimum compressor and condenser energy
use while maintaining stable performance. VFDs were also used on evaporator fans, to reduce fan consumption and the resulting
system thermal loads.

Dairy Plant Improves Refrigeration System Efficiency Using
Floating Suction Pressure Controls
CHALLENGE— Achieving Maximum System Efficiency with Varying
Load ConditionsThe plant manager had worked
with many automation systems
and had integrated many auto-
mation processes at the plant.
One of the points included in pre-
vious projects was the glycol tank
temperature.
Integrating the new PLC control
system into the existing plant
network allowed access to this
point with no additional hard-
ware required for install. The
previous investment in collecting
and recording data, which was
previously used as a status check
only, and an alert to mainte-
nance, is now able to be integrat-
ed into the control system, reduc-
ing the cost of the new system,
and increasing the savings capa-
bilities of the system at no pro-
duction disruption, and no incre-
mental cost.
While it is not always apparent
that collecting data for its own
sake is cost effective, in the long
run, having access to key values in
the plant will open many oppor-
tunities for continuing improve-
ments that may not have been
obvious at the time.
Success Story
A dairy processing plant, focused on fluid milk pasteurization and bottling, was installing a
comprehensive ammonia refrigeration control system and wanted to achieve maximum
system efficiency of the central system, optimizing compressors based on load conditions.
The system included three single-stage compressors. Baseline operation included oper-
ating at one of two fixed suction pressures, depending on which compressor was running
in the trim position, using onboard pressure sequencing.
After measuring system performance, including power logging, pressure logging, and
equipment reviews of the compressors and condensers, a comprehensive plan was pro-
posed to reduce energy use of the system. Part of the plan included improving the sys-
tem efficiency using a floating suction pressure control optimized to maximize the com-
pressors’ efficiency, reducing suction as demanded by the system loading, and floating
the suction up when loads allowed.
SOLUTION— System Optimization Through Integrated Controls, Float-
ing Suction Pressure Based On System Critical Load
The control system was installed, including a floating suction pressure control. The sys-
tem was reviewed, and the critical load in the system was determined to be a glycol sys-
tem with a primary-secondary cooling configuration, and up to four individual loads being
served from the single tank on secondary loops. The tank temperature would fluctuate
depending on how many loads were operating at a given time, and how heavily loaded
each system was at the time.

indicated that the system was satisfied, and that the compressors could more easily meet the load, and suction pressure could be
raised. If the tank temperature rose, that indicated heavy loading, and the suction pressure was dropped to increase the ap-
proach on the primary loop, increasing the capacity of the system to match the loads. Using this control, the suction pressure in
the system was raised by an average of 1.6 PSI, benefitting all other loads in the plant. As a rule of thumb, a 1 PSI rise in suction
pressure will result in about 2% efficiency improvement in compressor efficiency. In this system, at the actual part loads we saw,
the effect was closer to 3% per PSI.

CHALLENGE— Reducing Emissions by Capturing VOCs, Recovering
Heat, Decreasing Energy Consumption, Improving Indoor Air Quality

VOC Collection System, RTO Installation
The first opportunity implemented included balancing the ovens and controlling the cool-
ing zones, which reduced the amount of energy needed for oven operation. Next, oven
exhaust air flow was minimized, but still needed to be treated for post-oven VOCs. Direct-
fired exhaust air treatment equipment was replaced with a highly efficient Regenerative
Thermal Oxidizer (RTO), significantly lowering the energy needed to treat the VOCs. The
efficiency improvement allowed more emission sources to be collected and treated in the
RTO. This improvement was analyzed and found to qualify the facility as a small emitter,
thereby significantly reducing EPA regulatory filing requirements. Oven flow controls
maintained minimum required capture velocities in each oven, and ductwork and equip-
ment connected all oven exhausts to the RTO. Achieving oven balancing alone reduced
exhaust flows by 11%, which reduced the size of the RTO needed, which ultimately re-
duced the plant’s capital expenditure.
The local utility company serving the plant is one of the largest combination natural gas
and electric utilities in the United States. For more than 30 years, this utility has champi-
oned energy efficiency, implementing programs and services that help customers save
energy and money.
The plant manager was motivated

where the plant would be a small
emitter and below EPA regula-
tions. Disruptions to production
scheduling were also a concern.

A steel drum manufacturing plant was in danger of exceeding EPA Regulations for VOC
emissions from their coating and paint curing process lines. Additionally, they were losing
valuable recoverable heat, battling excessive energy costs, and suffering compromised
indoor air quality due to paint fumes and excess smoke escaping during production.
A detailed engineering analysis, performed by Solution Dynamics, revealed substantial
opportunities to optimize and minimize exhaust air flow from the ovens, control VOC
emissions with more efficient technology, and reduce energy consumption by installing
automated controls on other oven components, such as the cooling zone fans.

  • 15. ©2015 Solution Dynamics, LLC Case Study | Comprehensive Refrigeration Upgrades Release Date | December 2014 CASE STUDY: REFRIGERATION UPGRADES Electric Savings Dairy Plant Improves Refrigeration System Efficiency by Nearly 40% CHALLENGE— Achieving Maximum Cost Effective Energy Savings in Highly Automated, Variable Load Plant SOLUTION— System Optimization Through Integrated Controls, VFD Utilization, and Dynamic Control Points The control system was installed, connecting a new central PLC to fifteen Variable Fre- quency Drives (VFDs) on evaporator fans, six VFDs on condenser fans, condenser pump start/stop controls, compressor controls, and a collection of new and existing system sen- sors. A VFD was also retrofitted on one of the system’s screw compressors, improving its part load efficiency. Long-term troubleshooting was facilitated by the installation of full communications to all devices. Based on the original analysis, it was observed that the compressors were not sequenced to take advantage of the most efficient part loading control. Static staged suction... Continued on the following page The plant manager had worked with many automation systems and had integrated many auto- mation processes at the plant. This practice had the effect of allowing any problems that arose to be solved once rather than being solved repeatedly. This comfort with PLC control, and Solution Dynamics’ communi- cation regarding the goals of the project, including changed set points in the system, allowing for successful implementation when it came time for commissioning the control system. A few minor changes were man- aged with costs shared between the facility during project imple- mentation, but all changes result- ed in a more robust system install and better commonality with oth- er plant components, which will result in maintenance savings that far outweigh the small (3%) additional change orders. In the end, the project exceeded the projected savings targets by 19%, and provided an example by which other dairy facilities at the parent company will be meas- ured. Success Story A dairy processing plant, focused on fluid milk pasteurization and bottling was looking for ways to reduce energy consumption. The plant manager had already completed projects involving processing, heat recovery, and lighting, leaving the refrigeration system as the largest remaining system with significant savings oppor- tunities. After measuring system performance, including power logging, pressure logging, and equipment reviews of compressors, condensers, and evapo- rators, a comprehensive plan was proposed to reduce energy use of the system. By analyzing the system as a whole, interactive effects were able to be optimized, and a central control sys- tem was designed that interfaced with multiple components, getting maximum benefit from capital and labor expenditures, and maximizing the benefit from an aggressive utility incentive program.

One of the points included in pre- vious projects was the glycol tank temperature. Integrating the new PLC control system into the existing plant network allowed access to this point with no additional hard- ware required for install. The previous investment in collecting and recording data, which was previously used as a status check only, and an alert to mainte- nance, is now able to be integrat- ed into the control system, reduc- ing the cost of the new system, and increasing the savings capa- bilities of the system at no pro- duction disruption, and no incre- mental cost. While it is not always apparent that collecting data for its own sake is cost effective, in the long run, having access to key values in the plant will open many oppor- tunities for continuing improve- ments that may not have been obvious at the time. Success Story A dairy processing plant, focused on fluid milk pasteurization and bottling, was installing a comprehensive ammonia refrigeration control system and wanted to achieve maximum system efficiency of the central system, optimizing compressors based on load conditions. The system included three single-stage compressors. Baseline operation included oper- ating at one of two fixed suction pressures, depending on which compressor was running in the trim position, using onboard pressure sequencing. After measuring system performance, including power logging, pressure logging, and equipment reviews of the compressors and condensers, a comprehensive plan was pro- posed to reduce energy use of the system. Part of the plan included improving the sys- tem efficiency using a floating suction pressure control optimized to maximize the com- pressors’ efficiency, reducing suction as demanded by the system loading, and floating the suction up when loads allowed. SOLUTION— System Optimization Through Integrated Controls, Float- ing Suction Pressure Based On System Critical Load The control system was installed, including a floating suction pressure control. The sys- tem was reviewed, and the critical load in the system was determined to be a glycol sys- tem with a primary-secondary cooling configuration, and up to four individual loads being served from the single tank on secondary loops. The tank temperature would fluctuate depending on how many loads were operating at a given time, and how heavily loaded each system was at the time. If the tank temperature rose, that indicated heavy loading, and the suction pressure was dropped to increase the ap- proach on the primary loop, increasing the capacity of the system to match the loads. Using this control, the suction pressure in the system was raised by an average of 1.6 PSI, benefitting all other loads in the plant. As a rule of thumb, a 1 PSI rise in suction pressure will result in about 2% efficiency improvement in compressor efficiency.   • 21. ©2013 Solution Dynamics, LLC Case Study | Regenerative Thermal Oxidizer Release Date | February 2013 CASE STUDY: REGENERATIVE THERMAL OXIDIZER Natural Gas Savings Steel Drum Manufacturing Plant Achieves Energy Efficiency & Environmental Benefits Using RTO & Expanded VOC Collection CHALLENGE— Reducing Emissions by Capturing VOCs, Recovering Heat, Decreasing Energy Consumption, Improving Indoor Air Quality SOLUTION— System Flow Balancing, Automated Controls, Expanded VOC Collection System, RTO Installation The first opportunity implemented included balancing the ovens and controlling the cool- ing zones, which reduced the amount of energy needed for oven operation. Next, oven exhaust air flow was minimized, but still needed to be treated for post-oven VOCs. Direct- fired exhaust air treatment equipment was replaced with a highly efficient Regenerative Thermal Oxidizer (RTO), significantly lowering the energy needed to treat the VOCs. The efficiency improvement allowed more emission sources to be collected and treated in the RTO. This improvement was analyzed and found to qualify the facility as a small emitter, thereby significantly reducing EPA regulatory filing requirements. Oven flow controls maintained minimum required capture velocities in each oven, and ductwork and equip- ment connected all oven exhausts to the RTO. Achieving oven balancing alone reduced exhaust flows by 11%, which reduced the size of the RTO needed, which ultimately re- duced the plant’s capital expenditure. The local utility company serving the plant is one of the largest combination natural gas and electric utilities in the United States. For more than 30 years, this utility has champi- oned energy efficiency, implementing programs and services that help customers save energy and money. The plant manager was motivated to reduce emissions to the point where the plant would be a small emitter and below EPA regula- tions. Disruptions to production scheduling were also a concern. Solution Dynamics’ project engi- neer worked with the RTO suppli- er and the plant’s environmental consultant to determine the best path for achieving the plant man- ager’s goals. Extraordinary project manage- ment challenges were overcome: scope and cost creep were kept in check; difficult sub-contractors were well managed; integrated construction schedules resulted in little or no impact on plant pro- duction. Tight deadlines were achieved with expedited costing, quick analysis turnaround, and on the fly scheduling. “Open, honest communication and a great working relationship with the plant manager contribut- ed to the success of the project”, states Nick Burke, Lead Project Engineer at Solution Dynamics. The project results were stunning. Emissions were substantially re- duced, corporate energy savings goals were achieved, EPA Regula- tions were resolved, and the local utility company, now with a great relationship with the plant, could begin serving additional custom- ers because of reduced demand from the plant. A detailed engineering analysis, performed by Solution Dynamics, revealed substantial opportunities to optimize and minimize exhaust air flow from the ovens, control VOC emissions with more efficient technology, and reduce energy consumption by installing automated controls on other oven components, such as the cooling zone fans.
