Diesel Exhaust Fluid Module - Disassemble

Disassembly Procedure
NOTICE
Care must be taken to ensure that fluids are contained during
performance of inspection, maintenance, testing, adjusting, and repair
of the product. Be prepared to collect the fluid with suitable containers
before opening any compartment or disassembling any component
containing fluids.
Refer to Special Publication, NENG2500, "Dealer Service Tool
Catalog" for tools and supplies suitable to collect and contain fluids on
Cat®
products.
Dispose of all fluids according to local regulations and mandates.
1. Drain diesel exhaust fluid into a suitable container for storage or disposal.

Note: Refer to Special Instruction, REHS8231, "Removal Procedures for Diesel Exhaust
Fluid (DEF) Connectors" for the correct removal procedure of hose assemblies (4).
2. Remove clips (1) and (5). Disconnect harness assemblies (2). Remove hose assemblies (4)
and hoses (3).
3. Remove cable straps (6) and disconnect harness assembly (7).

4. Remove bolts (8), plate (9), manifold (10), and the gasket (not shown).
5. Remove bolts (11).
6. Remove bolt (12).
7. Remove bolts (13) and pump assembly (14).

8. Remove bolts (15) and bracket (16) from the tank .
9. Remove bolt (18) and cap (17). Remove bolts (19) and manifold (20).
10. Remove O-ring seals (23) from cap (21). Remove plug (24) and plug (25) from manifold
(21).

11. Disconnect harness assembly (26) and remove solenoid assembly (27).
12. Remove relays (28).
13. Remove bolts (29). Remove control module (30).

14. Disconnect harness assembly (33). Remove cable straps (32). Remove electronic control
(31).
15. Remove cover (34).
16. Remove expansion device (35).

17. Remove filter (36).
18. Remove cable straps (38), bolts (39), and bracket (37).
19. Disconnect harness assembly (40).

20. Remove bolts (41). Separate support assembly (42) from pump (43).
21. Remove cable straps (45) and harness assembly (44).
Note: Place identification marks on DEF pump coolant connectors (46) and DEF pump
connectors (47) for installation purposes. DEF pump coolant connectors (46) and DEF
pump connectors (47) are not interchangeable.

22. Remove DEF pump coolant connectors (46) and DEF pump connectors (47) . Remove the
O-ring seals.
23. Remove bracket (48). Remove hose assembly (49).
24. Remove nuts (53). Remove straps (52). Remove tank (50) from support assembly (51).

Diesel Exhaust Fluid (DEF)
Note: DEF pump coolant connectors (46) and DEF pump connectors (47) must be installed
in the original location when removed. DEF pump coolant connectors (46) and DEF pump
connectors (47) are not interchangeable.

1. Install the O-ring seals (not shown) .Install DEF pump coolant connectors (46) and DEF
pump connectors (47).
2. Tighten DEF pump coolant connectors (46) to a torque of 5.5 ± 0.5 N·m (48 ± 4 lb in).
3. Tighten DEF pump connectors (47) to a torque of 4.5 ± 0.5 N·m (40 ± 4 lb in).
4. Install harness assembly (44) and cable straps (45).
Note: Do not use an impact on bolts (41).
5. Install pump (43) in support assembly (42)
6. . Install bolts (41). Tighten bolts (41) to a torque of 19 ± 2 N·m (168 ± 18 lb in).

7. Connect harness assembly (40).
8. Install bracket (37), bolts (39), and cable straps (38).
9. Install filter (36).

10. Install expansion device (35).
11. Install cover (34). Tighten cover (34) to a torque of 20 ± 5 N·m (177 ± 44 lb in).
12. Install electronic control (31).
13. Install cable straps (32) and connect harness assembly (33).

14. Install control module (30) and bolts (29). Tighten bolts (29) to a torque of 10 ± 2 N·m
(89 ± 18 lb in).
Note: Do not use an impact on the bolts for relays (28).
15. Install relays (28).
Note: Do not use an impact on the bolts for solenoid assembly (27).

16. Install solenoid assembly (27) and connect harness assembly (26).
17. Install plug (24) and plug (25) on manifold (22).
18. Install O-ring seals (23) in cap (21).
19. Install manifold (20), bolts (19), cap (17), bolts (18). Tighten bolts (18) to a torque of
6 ± 1 N·m (53 ± 9 lb in)

20. Install bracket (16) on the tank.
21. Install bolts (15).
22. Install pump assembly (14) and bolts (13).
Note: Do not use an impact on bolt (12).
23. Install bolt (12). Tighten bolt (12) to a torque of 4 ± 1 N·m (35 ± 9 lb in)

24. Install bolts (11).
25. Install the gasket (not shown), manifold (10), plate (9), and bolts (8). Tighten bolts (8) in an
alternating sequence to a torque of 5 ± 1 N·m (44 ± 9 lb in). Tighten bolts (8) a second time
in an alternating sequence to a torque of 5 ± 1 N·m (44 ± 9 lb in).
26. Connect harness assembly (7) and install cable straps (6).

Note: Do not use an impact on the bolts for clips (1) and (5).
27. Install hoses (3). Apply Tooling (A) to the O-rings (not shown) inside hose assemblies (4).
Connect hose assemblies (4) and harness assemblies (2). Install clips (1). Tighten the bolts
for clips (1) to a torque of 6 ± 1 N·m (53 ± 9 lb in). Install clips (5).

28. Install tank (50) in support assembly (51).
29. Install straps (52) and nuts (53). Tighten nuts (53) to a torque of 8 ± 2 N·m (71 ± 18 lb in).
Torque nuts (53) to a final torque of 11 ± 1 N·m (97 ± 9 lb in).
Note: Only apply torque once to nuts (53) when tightening straps (52). Apply torque to nuts
(53) in the W, X, Y, Z sequence shown in Illustration 23.
Note: Two types of straps are used to support different tank configurations. Only apply
torque once to the nuts on both types of straps.
30. Install bracket (48) and hose assembly (49).

Make sure that you read and understand all directions and hazards
described on the labels and material safety data sheet of any chemical
that is used.
Observe all safety precautions recommended by the chemical
manufacturer for handling, storage, and disposal of chemicals.

3. Use Tooling (A) to remove diesel exhaust fluid filter (3) .
Note: Avoid twisting the diesel exhaust fluid filter upon removal. Twisting may cause a
tear.
Installation Procedure
1. Install diesel exhaust fluid filter (3) in the reverse order of removal.
Note: Avoid twisting the diesel exhaust fluid filter upon installation. Twisting may cause a
tear.

a. Lubricate seals of diesel exhaust fluid filter (3) with diesel exhaust fluid or distilled
water.
b. Tighten cover (1) to a torque of 20 ± 5 N·m (177 ± 44 lb in).

1. Clamp off hoses (1) and (2) with Tooling (B).

5. Remove bolts (10) , cap (9), bolts (12), and manifold assembly (11).
6. Remove O-ring seals (13) from cap (9).
7. Remove cable straps (15) and disconnect harness assemblies (14), (16), and (17). Position
harness assembly (18) out of the way.
