TheF25bodyiscomprisedmainlyofstrong,lightweightmaterials.Thisisachievedwiththeintelligent
applicationofhigher-strength,multi-phasesteelsandsuper-strength,presshardenedsteels.Onaver-
age,thestrengthofthebodymaterialsusedfortheF25is27%higherthantheE83.

Theconstructionwithlightweightmaterialsmakesadecisivecontributiontoreducingtheoverallvehi-
cleweightwhichresultsinasignificantcontributiontothefollowing:

    •     Drivingdynamics
    •     Reducingfuelconsumption
    •     ReducingCO2emissions
    •     Passivesafety.

Highlights

   •    Highproportionofmulti-phasesteels(14%ofthebodyshellweight)
   •    Highproportionofpresshardenedsteels(4%ofthebodyshellweight).

Thehigher-strengthmulti-phasesteelsandsuper-strengthpresshardenedsteelsensuremaximum
strengthofthepassengersafetycellwithlowweight,thusmakingahugecontributiontopassivesafe-
ty.

Inthecaseofthepresshardenedsteels,aninnovativedevelopmentwithpassivecorrosionprotection
isused.Thisdevelopmentisunprecedentedassuitablepresshardenedsheetmetalmaterialswith
sacrificialcorrosionprotectionhavenotbeenavailableinthemarketuntilnow.Thedevelopmentof
presshardeningtechnologymeansthataseries-compatibleprocedureforthemanufacturingofgalva-
nizedpresshardenedcomponentsisnowavailable.

Duringthisprocess,galvanizedsheetsteelisinitiallycoldworkedthenheatedtoroughly1652°F
(900°C).Theyarethencooleddownrightawaytoroughly158°F(70°C)andhardenedwithinafew
secondsinthepressingtoolwithintegratedwatercoolingdirectly.Followingthisprocedure,themini-
mumelasticlimitofthecomponentsissignificantlyhigherthan1000 MPa.

Componentsmanufacturedinthismannercanbeusedinareaswheremoistureispresentwithout
corrosionofthebasematerialoccurring.Additionalcorrosionprotectionmeasuresarenolongerre-
quiredforthissteel.


2.1.2.Materials
Amodernvehiclebodymustmeetagreatmanyrequirements.Despitesmallouterdimensions,it
shouldprovideapassengercompartmentthatisalargeaspossible.Intheeventofanaccident,pas-
sengersmustbeprotectedagainstinjuryaseffectivelyaspossible.Thetorquethatisgeneratedal-
someansthatallassemblies,e.g.theengineandtransmission,relyonthebodyforsupport.Further-
more,thebodymusthavehighstaticandabovealldynamicrigidityinordertoguaranteetheoutstand-
ingdrivingcharacteristicsthataretypicalofBMW.

Lastbutnotleast,thesupportingstructureofthevehiclemustbedurableoverthelongtermand,in
theeventofanaccident,itmustbepossibleforrepairstobecarriedoutatareasonablecostandwith
aminimumamountofeffort.

Inordertomeetalloftheserequirements,BMWpursuesthestrategyofcreatingeachcomponent
fromthematerialbestsuitedforitsfunction.

Thewordsteelisultimatelyanumbrellatermthatdescribesthelargenumberofalloyswithwidely
varyingpropertiesthatareused.

Inordertooptimizecorrosionprotection,mainlygalvanizedsteelplatesandsheetaluminiumplates
areusedonthebody.Thejoiningtechnologiesusedareweldingandbonding.

Theoverlapsofthemetalpanelsaredesignedinsuchawaythatthejoinsurfacesareminimized.This
isdonetopreventbondlinecorrosion.Waterispreventedfromenteringthebodystructurebymeans
ofconstructivebondingandsealingofthejoinsurfaces.

Inparticularlycriticalareas,expansionfoampartsareusedtosealthebodycavitiesagainstmoisture.
Wheresheetsaredoubledupinwetchambers,thesearesealedtwiceand,ifrequired,additionally
preservedwithwax.

Whererequired,theoverlapsofthemetalpanelsindrychambersaresealedofftopreventdustfrom
entering.

Corrosion-criticalmaterialpairingisavoided.Thecombinationofmaterialsubstratesandjoiningmeth-
odsiscarefullycoordinatedtoeliminatetheriskofcorrosion.

Coatingprocess

Inthepaintingprocessintheimmersioncleaningunit,thebodyshellis:

    •      cleanedbyalkali
    •      phosphated(roughingofthesurfaceforbetteradhesion)
    •      coatedintheimmersionprocesswithKTL(corrosionprotectionpaintthatcoatsallthebody
           cavitiesfromtheinside).

Theorganiclayerofpaintisthenannealed.

ThebodyissealedwithPVCandprotectedbyfiller,topcoatandclearvarnishontheouterskin.

WiththeF25,selectivecavitypreservationiscarriedoutinparticularlycriticalbodyareas.

Theobjectivesofthesebodytreatmentsare:

    •      Novisualsignsofcorrosionforfiveyearsintheareaoftheouterskin
    •      Novisualsignsofcorrosionintheundercarriageareaforthreeyears
    •      Norustdamagefortwelveyears
    •      Extremelywateranddusttight.

doorouterskintrimpanelprotectslargesectionsoftheentranceagainstdirtcontamination.Thissig-
nificantlyreducestheriskofsoilingclothingwhengettinginandout.

Thetrimpanelisdesignedasasingle-shellinjectionmouldedpartclippedtothedoorouterskin.The
grainedsurfacemakesthetrimpanellesssusceptibletodamagewhencomparedtoapaintedcom-
ponent.InvehicleswiththeoptionalequipmentX-Linepackage(SA3XL),achromestripisbondedto
thetrimpanelinordertofurtherenhancetheimpactofthecomponent.


2.3.Panoramicglasssunroof
Atwo-partpanoramicglasssunroof(SA402)canbeorderedasoptionalequipmentfortheF25.The
largerglasssurfacelendsthepassengercompartmentabrightandspaciousappearance.Thisen-
hancesthesenseofspace.

Thefrontedgeoftheglassslide/tiltsunroofcoverrunsmoreorlessparalleltothewindshield/roof
edge(contourroof)whichlendsthevehicleamoreharmoniousoverallappearance.

tectthesuddenincreaseinthepowerconsumptionofthemotorswhichoccurswhentheglassslide/
tiltsunroofcoverorslidingtrimencountersanobstruction.Theyarethenstoppedandmovedback
slightlyintheoppositedirection.Theelectroniccontrolsystemtakesaccountofinternationallegalre-
quirements.

Byusingsuitablematerialsfortheslidingtrim,thenoiselevelwhentheglassslide/tiltsunroofcover
andslidingtrimarefullyclosedissimilartothatofavehiclewithanormalroof.

Whentheroofisopen,amesh-typewinddeflectorensuresthatbackgroundnoiseremainswithinac-
ceptablelimits.

Thevibrationsinthechassisandsuspensionandcompletevehiclehavebeenharmonizedthroughse-
lectiveoptimizationoftheexcitationforcesinthechassisandsuspensionandalsothepropertiesof
thevibrationsystem.

ThismadeitpossibletocompensateforthehigherexcitationthatoccursincomparisonwiththeE83
duetotheuseofrun-flattires.


2.5.2.Acoustics
Thesoundinsulationhasasignificantimpactontheacousticsofthepassengercompartment.Effec-
tiveinsulationagainstnoiseemittedbythedrivetraincomponentsisnormallyachievedbyusingmore
weight.Tokeepthisincreaseinweightaslowaspossible,thedesigninthebulkheadareaiscondi-
tion-based.Indoingso,onlythesurfaceweightthatisabsolutelyrequired,dependingontheneces-
sarycomponents,isusedatthispoint.

Anewsoundinsulationconcepthasbeenappliedinthetransmissiontunnelarea,whichcombines
highstructuralrigiditywithahighdegreeofinsulationandsheetmetalpaneldamping.Duringthispro-
cess,sandwichpanelsaresystematicallyjoinedtogetherusingadampingmassmaterial.

PassivesafetyisanextremelyimportantissueforBMWanditscustomersontheroad,andnotjustin
racingsports.

Thefollowingcomparisonvividlydemonstratestheforcesatworkduringacollision:crashingagainsta
wallat50 km/h(31mph)isroughlythesameasfallingoutofthe4th storyofabuilding.Atthisspeed,
theseatbeltcansignificantlyreducetheriskofinjurybutcannoteliminateitaltogether.Injuriesdueto
