Rocker Arm - Assemble

Assembly Procedure
NOTICE
Keep all parts clean from contaminants.
Contaminants may cause rapid wear and shortened component life.
1. Lubricate all components of the rocker arm shaft with clean engine oil.

2. Install exhaust rocker arm (3) and inlet rocker arm (4) on rocker shaft (1).

3. Install plug (2) into rocker shaft (1). Install plug (2) to a depth of 1.25 ± 0.25 mm
(0.049 ± 0.010 inch).

Cylinder Head - Remove

Removal Procedure
Start By:
A. Remove the exhaust manifold.
B. Remove the fan drive mounting group.
C. Remove the fuel rail and the fuel manifold.
D. Remove the fuel filter base.
E. Remove the inlet manifold.
F. Remove the rocker arm and shaft.
G. Remove the unit injectors.
NOTICE
NOTICE
Care must be taken to ensure that fluids are contained during
performance of inspection, maintenance, testing, adjusting, and repair
of the product. Be prepared to collect the fluid with suitable containers
before opening any compartment or disassembling any component
containing fluids.

Refer to Special Publication, NENG2500, "Dealer Service Tool
Catalog" for tools and supplies suitable to collect and contain fluids on
Cat products.
Dispose of all fluids according to local regulations and mandates.
1. Remove tube assembly (1) .

2. Remove bolts (4) .
3. Remove bolts (3) and remove bracket (2) .
Note: Examine bolts (5) for wear or for damage. Refer to Reuse And Salvage Guidelines,
SEBF8301, "Inspection and Reuse of Critical Fasteners Used in All Engines". Replace with
new bolts (5) , if necessary.
4. Remove bolts (5) and remove bolts (6) .

5. Attach a suitable lifting device to cylinder head (7) . The weight of cylinder head (7) is
approximately 147 kg (325 lb). Remove cylinder head (7) .

Installation Procedure
NOTICE
Note: Check the O-ring seals, the gaskets, and the seals for wear or for damage. Replace the
components, if necessary.

1. Attach a suitable lifting device to cylinder head (7) . The weight of cylinder head (7) is
approximately 147 kg (325 lb). Position cylinder head (7) .
Note: Examine bolts (5) for wear or for damage. Refer to Reuse And Salvage Guidelines,
SEBF8301, "Inspection and Reuse of Critical Fasteners Used in All Engines". Replace with
new bolts (5) , if necessary.
2. Install bolts (5) and install bolts (6) .

Bolt tightening sequence
Note: Lubricate the bolts with clean engine oil prior to assembly.
3. Tighten bolt (1) through bolt (26) in a numerical sequence.
Tighten the bolts to the following torque. ... 160 ± 15 N·m (118 ± 11 lb ft)
4. Tighten bolt (1) through bolt (26) again in a numerical sequence.
Tighten the bolts again to the following torque. ... 160 ± 15 N·m (118 ± 11 lb ft)
5. Place a mark on bolt (1) through bolt (26) . Rotate bolt (1) through bolt (26) in a numerical
sequence.
Rotate the bolts in the clockwise direction. ... 90 degrees (1/4 turn)
6. Loosen bolt (1) through bolt (26) until the washers are loose under the bolt heads.
Tighten the bolts to the following torque. ... 160 ± 15 N·m (118 ± 11 lb ft)
8. Tighten bolt (1) through bolt (26) again in a numerical sequence.
Tighten the bolts again to the following torque. ... 160 ± 15 N·m (118 ± 11 lb ft)
9. Place a mark on bolt (1) through bolt (26) . Rotate bolt (1) through bolt (26) in a numerical
sequence.
Rotate the bolts in the clockwise direction. ... 90 degrees (1/4 turn)

11. Position bracket (2) and install bolts (3) .
12. Install bolts (4) .

a. Remove the rocker arm and the shaft.
b. Remove the front cover.
NOTICE
1. Use Tooling (A) to reposition the valve lifters out of the way of the camshaft.
2. Set the No. 1 piston to top center on the compression stroke. Refer to Testing and Adjusting,
"Finding Top Center Position for No. 1 Piston".

3. Ensure that the timing marks on camshaft gear (1) and idler gear (2) are aligned.
4. Remove bolts (3) and thrust plate (4) from the cylinder block.
NOTICE
Do not damage the lobes or the bearings when the camshaft is removed
or installed.
5. Remove camshaft (5) from the cylinder block.

Note: During the installation of the camshaft, rotate the camshaft in both directions in order to
prevent binding in the camshaft bearing bores.
1. Lubricate the camshaft lobes and the valve lifter bore with a 50/50 mixture of Tooling (B). Apply
clean engine oil on the camshaft bearing journals. Carefully install camshaft (5) in the cylinder
block.

(6) Gear for the high-pressure fuel pump
(7) Camshaft gear
(8) Idler gear
(9) Crankshaft gear
(10) Timing marks
NOTICE
When installing the camshaft, make sure the number one cylinder is at
top center of the compression stroke with the timing bolt installed in
the flywheel. The camshaft timing is very important. The timing mark
on the camshaft drive gear must line up with the timing mark on the
idler gear. Refer to the Specifications Manual for more information.
2. Correct fuel injection timing and correct valve mechanism operation is determined by properly
timing crankshaft gear (9) and camshaft gear (7) to idler gear (8). Also, high-pressure fuel pump gear
(6) must be timed to camshaft gear (7). When installing the front gears, timing marks (10) on idler
gear (8) must be in alignment with the timing marks on crankshaft gear (9) and the timing marks on
camshaft gear (7). The "0" mark on camshaft gear (7) must align with the timing mark on idler gear
(8). The "V" mark on camshaft gear (7) must align with the "V" mark on fuel pump gear (6).
3. Install thrust plate (4) and bolts (3).
4. The maximum permissible end play for a worn camshaft is 0.46 mm (0.018 inch). The maximum
permissible end play for a new camshaft is 0.13 ± 0.08 mm (0.005 ± 0.003 inch).
5. Use Tooling (A) to position the valve lifters in the cylinder block.
6. Calibrate the speed/timing sensor. Refer to Troubleshooting, "Engine Speed/Timing Sensor -
Calibrate".

Camshaft Gear - Remove and Install

Removal Procedure
Start By:
a. Remove the camshaft.
1. Wrap the camshaft with a protective covering in order to prevent damage to the camshaft.

Do not allow the camshaft to fall to the floor when pressing it from the
drive gear. Also make sure that the camshaft lobes do not catch on the
press plates.
2. Use a suitable press to remove the camshaft from camshaft gear (1).
Note: The temperature of the camshaft gear must not exceed 177 °C (350 °F) during
installation.
1. Raise the temperature of the camshaft gear up to a temperature of 177 °C (350 °F).
2. Align the key in the camshaft with the groove (keyway) in the camshaft gear.
3. Install the camshaft gear on the end of the camshaft.

2. Use Tooling (A) to install all of camshaft bearings (1) except for the front bearing. Locate
oil hole (2) in each bearing so that oil hole (2) is located at the top of the bore. Locate joint
(3) in the proper position.
3. Use Tooling (A) to install the front camshaft bearing. Align oil hole (2) in the front
camshaft bearing with the oil hole in the cylinder block. Locate joint (3) in the front
camshaft bearing in the proper position (facing the cylinder block). Refer to Specifications,
"Cylinder Block" for more information.

a. Install the camshaft.

Engine Oil Pan - Remove and Install

Removal Procedure
1. Drain the engine oil into a suitable container for storage or disposal. Refer to Operation and
Maintenance Manual for the correct procedure.
2. Remove bolts (1) and (3).
3. Loosen fitting (4) and remove oil gauge (2).

4. Remove nuts (5). Remove switch assembly (6). Remove sound suppression cover (7).
Note: Do not pry or gouge the sealing surface of the engine oil pan. Use a rubber mallet to
tap lightly on the engine oil pan, if necessary.
5. Remove bolts (8). Remove studs (9). Remove engine oil pan (10) and the gasket.
