This service manual has been prepared to provide necessary information concerning the maintenance and repair
procedures for the NISSAN FORKLIFT 1B1 and 1B2 series for pneumatic and cushion model.
Any changes effected in the series after publication of this service manual will be announced in a technical bulletin.
It is, therefore, recommended that each relevant technical bulletin be inserted in front of each section and be used
together with the service manual as a reference.
If a new model requires different service method or has undergone a major change, revised sections will be issued
to replace the applicable sections. Each revised section will include the description of how to service the parts for
the former specifications. The publication of a revised section will be announced in the technical bulletin.
This service manual consists of fourteen sections as shown in the following table, which gives the updated symbols.
When a revised service manual is issued, this “INTRODUCTION” sheet should be replaced with a revised one.

Precautions
CAUTION:
• Be extremely careful when hoisting and moving heavy
objects. These can be extremely dangerous operations.
• Always clean working area to prevent foreign matter from
getting into parts being assembled or serviced.
• Use a paper rag rather than a cloth when wiping clean parts.
Use of a cloth rag may leave lint or other foreign matter on
parts being wiped.
NOTE:
• It is good practice to remove or install differential carrier together
with front axle assembly. This procedure makes it easier to work
on the differential carrier.
• Before removing differential carrier, it is advisable to clean front
axle assembly and differential carrier.
• Removal and installation of some differential carrier parts requires
use of special service tools as indicated in the table below.

Removal
CAUTION:
For additional information, not covered in this DF section, refer
to the applicable section, as required, to familiarize yourself
with work being performed.
1. Raise front of vehicle using a jack. Place wooden blocks under
left and right frames to support vehicle. Refer to GI section for
details.
2. Remove mast assembly from vehicle. Refer to LM section.
• Before removing lift hose, release pressure in hydraulic line.
• A small amount of hydraulic line oil will escape when lift hose is
removed. Immediately plug the opening following removal.
Placing a cloth on the upper surface of differential carrier enables
easier cleaning.
3. Remove left and right front wheels, then remove drive axle
shaft. Refer to FA section for details.
4. Remove differential carrier drain plug to drain gear oil. Refer to
MA section.
5. Remove flare nuts from left and right wheel cylinders, then
remove brake tubes. Refer to BR section.
CAUTION:
Plug the opening of brake tube to prevent brake fluid from
flowing out.
6. Remove floor mat and floor board. Refer to BF section.
7. Remove brake pedal bracket assembly. Refer to BR section.
8. Remove parking brake cable from parking brake pedal.
9. Disconnect cables and harness connected to traction motor.
10. Attach a lifting wire/nylon sling to front axle assembly. Then
support front axle assembly using a hoist, keeping the wire/
nylon sling stretched tight.
CAUTION:
Only authorized technicians are allowed to perform the lifting
operation.
11. Support differential carrier by placing a jack under it.
12. Remove axle mounting bracket securing bolts and nuts.

13. Draw final drive assembly together with traction motor out from
the front of vehicle.
14. Attach eyebolt to traction motor and attach a lifting wire/nylon
sling to the bolt. Then support traction motor using a hoist or
crane, keeping the wire/nylon sling stretched tight.
CAUTION:
Place wooden block under differential case to securely hold.
15. Remove traction motor-to-final drive assembly securing bolts.
16. Draw out traction motor shaft from input pinion, then remove
traction motor.
CAUTION:
Be careful not to damage traction motor shaft and O-ring.
17. For 1.5-2.5 ton model, remove differential carrier from axle
housing.
For 3.0, 3.5 ton model, remove right and left axle tube from
differential carrier.
CAUTION:
• Before removing differential carrier, make sure drive axle
shafts have been removed in advance.
• For 3.0, 3.5 ton model, be careful not to damage O-ring.

Installation
1. Completely remove traces of gasket from differential carrier and
axle housing flanged surfaces, then degrease and wipe clean.
Make sure differential carrier and axle housing flanges are
completely clean and free from dust, dirt, oil, water, etc.
CAUTION:
Always use a scraper or suitable tool to remove traces of
gasket from the flanged surfaces.
2. For 1.5-2.5 ton model, install differential carrier to axle housing
with new gasket in place, then tighten securing bolts to specified
torque.
: 55 - 75 N•m (5.6 - 7.6 kg-m, 41 - 55 ft-lb)
For 3.0, 3.5 ton model, install right and left axle tube to
differential carrier.
• Tighten securing bolts to specified torque.
: 118 - 147 N•m (12 - 15 kg-m, 87 - 108 ft-lb)
CAUTION:
Be careful not to damage O-ring.
3. Attach eyebolt to traction motor and attach a lifting wire/nylon
sling to the bolt. Then support traction motor using a hoist or
crane, keeping the wire/nylon sling stretched tight.
CAUTION:
• Place wooden block under differential case to securely hold.
• Only authorized technicians are allowed to perform the lifting
operation.
4. While aligning traction motor shaft with input pinion of
differential carrier, insert the motor shaft into the input pinion.
CAUTION:
• Do not apply an undue force to traction motor shaft during
installation.
• Apply a coat of chassis grease to traction motor shaft
beforehand.
• Apply a coat of chassis grease to O-ring beforehand.
• Be careful not to damage O-ring.
5. Tighten differential carrier-to-traction motor securing nuts and
bolts to specified torque.
: 117 - 153 N•m (12 - 16 kg-m, 87 - 112 ft-lb)

6. Apply the molybdenum grease to the differential carrier
assembly (C in the figure above), and then insert the rotate stop
shaft.
7. Insert the lock pin, and then install the snap ring to the rotate
stop shaft.
8. Install the washer and nut to the lock pin, and then fix them with
the snap pin.
CAUTION:
The snap pin should be installed in the direction shown in the
figure above.
9. While supporting final drive assembly using a jack, lift final drive
assembly using a lifting wire/nylon sling and hoist, install final
drive assembly to truck.

10. Install axle mounting bracket to frame.
• Tighten securing nuts and bolts to specified torque.
Bolt : 360 - 480 N•m (37 - 49 kg-m, 266 - 354 ft-lb)
Nut : 339 - 416 N•m (35 - 42 kg-m, 250 - 306 ft-lb)
NOTE:
To facilitate installation of axle mounting bracket, insert a bar rod into
the hole at frame (A), then pry as required to align the frame with the
bolt holes in drive mounting bracket.
11. Connect motor cables and harness to traction motor.
12. Connect parking brake cable to parking brake pedal.
13. Install brake pedal bracket assembly. Refer to BR section for
details.
14. Connect brake tube to brake cylinder, then bleed air from brake
line. Refer to MA section for details.
15. Install front wheels and axle shaft. Refer to FA section.
16. Refill specified amount of gear oil. Refer to MA section.
17. Install mast assembly to vehicle. Refer to LM section.
18. Remove wooden blocks used to support vehicle, then lower the
vehicle to the floor. Refer to GI section for details.
Disassembly
Before disassembling differential carrier assembly, clean its entire
surface using a cloth and white kerosene.
1. Before disassembling differential carrier, check and/or measure
the following items to approximate trouble areas and ascertain
disassembly and/or maintenance work to be performed.
2. Remove gear carrier cover.
3. Remove input pinion and 2nd reduction gear.
4. Remove snap ring from shaft of 3rd reduction gear. Then
remove 3rd reduction gear.
5. Remove finger lock, then remove lock nut.
6. Remove final reduction gear.

7. For 1.5-2.5 ton model, remove left and right side bearing caps.
CAUTION:
Scribe an alignment mark on side bearing caps and differential
carrier as a guide for re-installation.
For 3.0, 3.5 ton model, remove fixing bolt gear carrier, RH to gear
carrier, LH.
Then remove gear carrier, RH.
8. Remove differential case assembly and left and right side
bearings as a unit. Remove bearing outer races from differential
case.
CAUTION:
Scribe an identification mark on left and right bearing outer
races so as not to mix them up.
9. Using a puller, remove left and right side bearing inner races
from differential case.
CAUTION:
• Side bearing inner races need not be removed unless
necessary.
• Attach an identification tag to removed side bearing inner
races, and place them in order for easier and proper
reassembly.
10. If final ring gear needs to be removed, remove final ring gear
bolts, then drive ring gear out using a plastic hammer.
11. Remove differential case securing bolts and remove differential
case. Then remove pinion mate shaft, pinion mate gear, side
gears and thrust washers. (4-pinion type only)
12. Using special service tool (KV31100300), remove pinion mate
shaft lock pin from ring gear side. (2-pinion type only)

Before removing gears and thrust washers, scribe an alignment
mark on them as a guide for re-installation.
Assembly
CAUTION:
• Adjust various parts while reassembling differential case and
differential carrier assemblies.
• Apply a coat of gear oil before installing gears, bearings,
gear carrier case, etc.
1. Install side gear, pinion mate shaft and pinion mate gear into
each of differential cases together with their corresponding
thrust washers. (4-pinion type only)
2. Install side gear and thrust washer into differential case, install
pinion mate gear and thrust washer, then insert pinion mate
shaft into differential case. (2-pinion type only)
CAUTION:
Pay attention to direction and location of pinion mate shaft lock
pins during installation.
3. Using a dial gauge, measure side gear-to-pinion mate gear
backlash.
Standard backlash:
0 - 0.2 mm (0 - 0.008 in)
CAUTION:
• Hold pinion mate shaft in place when measuring backlash.
(4-pinion type only)
• 4-pinion type is shown at left.
4. If backlash is outside specifications, remove side gear thrust
washer. Then select and install a new one of proper thickness.
5. Use the same procedures as outlined in steps 3 and 4 above, to
measure and adjust side gear-to-pinion mate gear backlash in
the other differential case. (4-pinion type only)

7. Drive pinion mate shaft lock pin into place using a punch and
hammer. (2-pinion type only)
8. Install final ring gear (if previously removed) to differential case.
• Lightly tighten ring gear securing bolts in a criss-cross fashion.
• Tap bolt heads with a copper hammer to properly seat.
• Then tighten bolts to specified torque.
: 197 - 225 N•m (20 - 23 kg-m, 145 - 166 ft-lb)
CAUTION:
Before tightening ring gear securing bolts, apply a coat of
screw lock agent (Three Bond # 1322 or equivalent) to bolt
threads.
9. Press-fit left and right side bearing inner races into their
corresponding bores in differential case.

10. For 1.5-2.5 ton model, install differential case assembly together
with left and right side bearing outer races to gear carrier.
CAUTION:
Do not confuse the left and right side bearing outer races.
11. For 1.5-2.5 ton model, install left and right side bearing caps to
gear carrier, then tighten cap bolts equally. Make sure there is
no clearance between bearing caps and gear carrier.
: 79 - 98 N•m (8 - 10 kg-m, 58 - 72 ft-lb)
CAUTION:
Do not confuse the left and right side bearing caps.
12. For 3.0, 3.5 ton model, install differential case assembly
together to gear carrier, LH.
13. For 3.0, 3.5 ton model, apply Three Bond #1215 or equivalent
around the mating surfaces between gear carrier RH and gear
carrier LH.
Then install gear carrier, RH to gear carrier, LH.
: 118 - 147 N•m (12 - 15 kg-m, 87 - 108 ft-lb)
14. Install final reduction gear to gear carrier.
15. Tighten the lock nut with the following procedure to install the
finger lock.
1) Tighten the lock nut to the specified torque.
: 38 - 61 N•m (3.8 - 6.3 kg-m, 28 - 45 ft-lb)
2) Rotate the final reduction gear clockwise/counterclockwise 4 or
5 turns.
3) Adjust the tightening of the nut so that the rolling torque of final
reduction gear is the following torque.
: 1.67 - 2.74 N•m (0.17 - 0.28 kg-m, 15 - 24 in-lb)
Wind a string around the shaft of the final reduction gear. Install
the spring balance to the end of the string. Pull the spring
balance to measure the rolling torque.
4) Rotate the final reduction gear clockwise/counterclockwise 4 or
5 turns.
5) Measure the rolling torque of the final reduction gear again.
Tighten it to the specified torque.
6) Align the pawl position of the finger lock (stopper). Install and
lock the lock nut with the bolt.
: 16 - 20 N•m (1.6 - 2.1 kg-m, 12 - 15 ft-lb)
NOTE:
If these pawls are not aligned, slightly rotate the lock nut in the
tightening direction to align the pawl positions. In this case, measure
the rolling torque of the final reduction gear again to make sure that it
is the specified torque.

Make sure that the snap ring is securely entered into the groove
on final reduction gear.
17. Install 2nd reduction gear and input pinion to gear carrier.
18. If the bond (gasket) remains in the contact surfaces between
gear carrier and gear carrier cover, remove it completely. Then,
apply new bond (gasket) to the contact surfaces.
CAUTION:
Always use a scraper or suitable tool to remove traces of bond
(gasket) from the flanged surfaces.
NOTE:
Use Three Bond #1215 or equivalent.
19. Install gear carrier cover to gear carrier.
: 16 - 20 N•m (1.6 - 2.1 kg-m, 12 - 15 ft-lb)
20. Install drain plug to gear carrier cover.
: 20 - 29 N•m (2 - 3 kg-m, 15 - 21 ft-lb)
CAUTION:
Apply thread lock (Three Bond #1215 or equivalent) to the
thread of the drain plug, and then tighten the plug.
Inspection
Clean all removed parts in cleaning solvent. Carefully check for
cracks or damage. If necessary, repair or replace faulty parts with
new ones.

Check for cracks, seizing, damage or excessive worn on teeth faces.
