In this way, evenbigger demand changes occur and affect material suppliers, and these suppliers must deal with the situation.This problem, or “bullwhip effect” is fierce even in the global market. Asprova Case Report No. 11Shortening Scheduling Time andReducing Implementation Overheadswith AsprovaMitsubishi Electric Corporation’s Nagoya Plant manufactures equipment relatedto Factory Automation (hereafter referred to as FA), and holds a workforce of about5,000 employees. The introduction of this e-F@ctory took place in 2001 when the plantfacilities were refurbished. At that time, Asprova was adopted as a productionscheduler. Asprova schedules the manufacturingprocesses that are divided up into about 1,300 orders every monthly. For theseoperations, use of Asprova allows optimization of the operational planning taking intoaccount the set up work such as the tool replacement of the machining centers, etc.Introduction of Asprova coincidedwith FA system refurbishmentThe “e-F@ctory” is a solution based on the concept ofutilizing computerized technology to allow visualization ofthe plant status, and aims at improving productivity at theshop floor. On-site information such as production results,operational results, and quality information from facilitiesand equipment is streamed in on a real time basis. Thisinformation system is used to support improvements inquality, construction schedule and productivity. MitsubishiElectric Corporation cooperates with a number of partnersand provides access to e-F@ctory to the plants of our user companies. The electrical discharge processingmachine plant of Nagoya Works is known as a model plant w here this e-F@ctory has been introduced. In addition,scheduling took a long time when it is putin actual use. In order to solve suchproblems, we considered the introductionof the packaged solution Asprova.s electrical discharge processing machines, which literally grind down metal materialscolumns and beds that compose theents - milling, end mill, boring, tapping - are carried out while the product isd plant renovated the plant facilities and equipment in 2001. The introduction ofthrough the utilization of the “electrical discharge” phenomenon and are commonly use in producing dies andmoulds. The Nagoya plant manufactures both “wire-type electrical discharge processing machines” whichemploy a wire with the thickness of a hair at their processing electrode and “shaped electrical discharge processmachines”, which employ an electrode that fits the shape of the product.Asprova is used on the production line which processes parts such as thebulk of electrical discharge processing machines. This production line consists of automated warehouse wherematerials are stored, unmanned transport vehicles that transport parts, two horizontal machining centers and one“5 face processing machine.”The 4 types of processing treatmkept in a fixed position. In this situation, no processing can be undertaken on the side which is currentlyclamped down. Following the completion of the first processing, the remaining processing is undertaken afterturning the product over.As stated earlier, the saiAsprova for line scheduling was carried out at the same time as the e-F@ctory changes were made.
  9. 9. The aforementioned production control systemmanages the overall production planning for electricaldischarge processing machines. After taking intoaccount the receiving orders status, it also determinesthe number of units to be manufactured monthly, andprepares a “rough schedule” plan that extends untilthe point of shipping. The manufacturing period permachine is set up for three to four days, based onwhich the instructions are to be given on both startingdate and completion date.Asprova first excludes the machines that need to beoutsourced, and then sets up the schedules for bothstarting date and completion date. Then the requiredparts will be calculated, along with the manufacturingprocesses necessary. After that, those results will beassigned to the processing machine.Scheduling by Asprova is run both once a month andonce a week. Yoshihiro Kato comments on the timingof scheduling.“Scheduling is done once a month in order to makethe detailed planning for manufacturing processesbased on the rough schedule planning. ElectricalDischarge Processing Machines are produced byso-called “lot-based production”. After theirproduction planning is set up once a month, itnormally remains unchanged.Scheduling is then done once a week on Saturday inorder to make changes on the type of operations,based on the busyness of input work. Employeesnormally work at the plant on Monday through Fridayeither on a 2 shift system or with a daytime work plusovertime system. The shift type for the coming weekis decided on Saturday. This is where the weeklyAsprova schedule is applied.”Prior to the introduction of Asprova, the plantdepended on the in-house developed COBOLlanguage based system to carry out this kind ofscheduling. Around that time, each scheduling tookup to 5 to 10 minutes at a time.“Back then, the scheduling was not undertaken for thewhole month but was done on the case-by-case basis.That is to say, the orders were first sequenced upbased on their due dates. After a certain order wasdealt with, the remaining ones that were in need ofscheduling were carried out one-by-one, withconsideration given to their priority and whether thenecessary parts were actually available at the time.However, such scheduling took 5 to 10 minutes at atime.” says Mr. Kato.In addition, the facilities and equipment that had been inplace before 2001 were introduced at the plant in 1982.The aforementioned COBOL based scheduling systemwas also established at that time. It was estimated that thatit would be necessary for 24 senior engineers to spendabout 1 year in order to re-establish a similar system,including software and peripheral interface portions.“Asprova not only shortened scheduling timedown to 1-2 seconds but also reduced ourimplementation schedule by about 80%”“After the introduction of e-F@ctory, there were timeswhen we utilized the new information system. At thattime, we were considering using package software whichwould allow for faster scheduling and require neither anextra introduction lead time nor an introduction cost,”says Mr. Kato. In response to these needs, Asprova wasintroduced.“We started the project after the introduction ofe-F@ctory. Around that time, we began studyingschedulers and the first information we received wasabout Asprova. So we made a thorough investigation onthis product, and learned that our plant in Nakatsugawahad already purchased 8 packages of Asprova. To find outmore about it, we went there and heard that they hadn’tpurchased all of them at once but instead had graduallyincreased the extent to which Asprova was applied. Withthese repeat purchases of Asprova indicating that oursister plant had found the package very beneficial, weattended Asprova seminars and were also convinced thatthis product could be of great use.”Scheduling speed was the foremost point considered whenevaluating Asprova. “The scheduling speed of Asprova isreally fast. Intends to bring W-CSP business to our 3rd pillar of operation, whichstarted full-scale mass production in 2004, and to attain the numberone share in the world.2. As this was a new package, it generated a number of sales orderalterations in proportion to the increases in sales orders. Also, thepercentage of its prototype was high. It was thus predicted that thedefinite scheduling adjustments would not be carried out manually.3. Mitsubishi was particularlyimpressed by Asprovas high-speed scheduling, the largenumber of standard features, and the ease of viewing of itsuser interface. "We were impressed by Asprovasscheduling functions", says Mr. Yoji Tanaka, Director of theManufacturing Planning Departments System EngineeringSection. Data from theschedule is also sent back to the server, where it may be accessed from PCterminals using VB utilities developed in-house."We became confident that Asprova was the product forus", says Mr. Takuhiro Suzumura, Chief Technician ofthe Manufacturing Processing Section of the ResidentialVentilation Manufacturing Department. "Fordivisions with reliable original data, the procedure takes lessthan a month, but where no such data exist, it is anextremely time-consuming process". Asprova is currentlybeing used in 5 divisions, and data are being collected andconditions determined in preparation for the introduction ofAsprova to a 6th division.Asprova Enables Shortening of PlanningCycle and Improvement of SchedulingProcessAs a result of the introduction of Asprova, workgroupleaders now spend less time preparing schedules, and areable to allocate more time to tasks other than scheduling,such as following up on component delivery dates andprocessing vouchers. Asprova has also solved the problemof unnecessary setup time and simple errors being includedin schedules, and greatly reduced the effort required tosearch for relevant items when making schedulemodifications.At the same time, the Nakatsugawa Works hasreduced the cycle for outputting processing plans in order torespond more flexibly to planning changes on the host side.Where plans were previously output twice a month, they arenow output as often as once a day for some items. Thistransition was effected smoothly due to the use of Asprovafor schedule preparation. "We wouldnt be able to prepareschedules on such a short cycle without Asprova", says Mr.Suzumura. Asprova has thus been effective not only inimproving the process of schedule preparation, but also insupporting improvements on the host side.Asprova is currently being used in Mitsubishi ElectricCorporations Nakatsugawa Works with virtually no problemswhatsoever. An RDBMS has also been introduced to makeeffective use of the data compiled using Asprova, and isavailable for use from client PCs, together with applicationsfor other peripheral functions such as inputting productionresults and viewing processing plans.
